The present invention is directed to a phenolic resin composition suitable for use in bonding refractory materials, such as sand, in the production of foundry moulds and cores and also in treating subterranean formations. The phenolic resin composition comprises an esterified phenolic compound, a phenolic novolak resin and a base, which will react to provide final cure in the presence of water or other polar solvent. The composition, once reacted, will bond granular refractory materials. The esterified phenolic compound contains at least one esterified methylol group positioned ortho or para to a phenolic hydroxyl group or an esterified phenolic hydroxyl group. Included within the invention are anhydrous precursors to the reactive phenolic resin composition and also foundry moulding compositions which incorporate the reactive phenolic resin compositions. Other embodiments of the invention include methods for making foundry moulds and cores and methods for curing the reactive phenolic resin composition.

Phenolic resin composition

The present invention relates to phenolic resin compositions and methods for making cured phenolic resin compositions. The phenolic resin compositions of this invention comprise an esterified phenolic compound and a base and optionally an unesterified phenolic resole resin. The composition cures in the presence of water or other polar solvent. The esterified phenolic compound contains at least one phenolic hydroxyl group or an esterified phenolic hydroxyl group and further contains at least one esterified methylol group positioned ortho or para to a phenolic hydroxyl group or an esterified phenolic group. The compounds find particular use in bonding refractory materials, such as sand, in the production of foundry moulds and cores and in treating subterranean formations. These composition have the advantage that cure can be obtained at room temperature without the use of strong alkali. The use of this system also prevents the release of alcohols during the saponification stage of the ester cure process.

Phenolic resin compositions

A phenolic resin composition comprises an ester-curable phenol-aldehyde resin in alkaline aqueous solution wherein the phenol-aldehyde resin is a methylolated phenolic novolak resin. Preferably, during manufacture of the methylolated phenolic novolak resin, unreacted phenol is removed. The composition may be employed, for reaction with an organic ester hardener, as a binder in the production of foundry moulds and cores having high strength. The further incorporation of an aryloxy alcohol in the novolak resin binder additionally improves the final strength of products obtained by a gas curing technique using ester vapor, such as that of methyl formate.

The invention relates to foundary moulding compositions useful for producing moulds for the manufacture of metal castings wherein the moulds are capable of giving castings with good surface finish without the need for conventional separate blacking applications. A foundary moulding composition of the invention comprises refractory material such as sand, alkali phenol-formaldehyde resole resin solution, carbonifiable material such as styrenated phenol, and an effective amount of an organic ester for hardening the composition. In another embodiment, the invention is a binder composition comprising alkali phenol-formaldehyde resole resin solution and carbonifiable material capable of being hardened by reaction with organic ester. In another embodiment, the invention is a curing additive for a foundry binder comprising carbonifiable material and liquid ester such as gamma-butyrolactone, and the like. In another embodiment, the invention is a method of making a foundry mould wherein a mixture of sand, resin and carbonifiable material is shaped, and then hardened with a gaseous ester such as methyl formate.

Foundry moulding composition

The invention relates to foundry moulding compositions useful for producing moulds for the manufacture of metal castings wherein the moulds are capable of giving castings with good surface finish without the need for conventional separate blacking applications. A foundry moulding composition of the invention comprises refractory material such as sand, alkali phenol-formaldehyde resole resin solution, carbonifiable material such as styrenated phenol, and an effective amount of an organic ester for hardening the composition. In another embodiment, the invention is a binder composition comprising alkali phenol-formaldehyde resole resin solution and carbonifiable material capable of being hardened by reaction with organic ester. In another embodiment, the invention is a method of making a foundry mould wherein a mixture of sand, resin and carbonifiable material is shaped, and then hardened with a gaseous ester such as methyl formate.

A method for the manufacture of shaped frictional elements is provided. The method comprises mixing a first portion of a frictional filler with from 5% to 30% of certain liquid, alkaline, phenol-formaldehyde resins; mixing a second portion of the same or a different frictional filler with a liquid ester curing catalyst for the phenyl-formaldehyde resin; intimately mixing the first and second portions; and allowing the resultant mixture to cure in a mould. A composition comprising a frictional filler, the above resin, and a curing catalyst is also provided. The disclosed method is quick and economical and is carried out at room temperature without the hazards and inconveniences associated with heated moulds.
