Components are produced by injecting a thermoplastic melt into a mold, wherein a flat blank of two or more fiber woven or non-crimp fiber fabrics connected at one or both sides thereof with a randomly oriented fiber layer and impregnated with a thermoplastic is heated to above the softening temperature of the thermoplastic, the thus expanded porous blank is laid out adjacent to one of the two inner walls of the mold, the mold is closed, compressing the blank, reopened to a desired width, and thermoplastic melt is injected into the porous core. Components with the shape of flat, bent, curved or buckled plates prepared by the process are particularly useful in automotive applications

A continuous method for producing a thermoplastically moldable semifinished product of a thermoplastic material and reinforcing fibers, comprises blending thermoplastic fibers and reinforcing fibers together to form a nonwoven blend, consolidating the nonwoven blend by needling or by a thermal treatment, heating the consolidated nonwoven blend to a temperature above the softening temperature of the thermoplastic, compressing the consolidated nonwoven blend successively in a heated compression mold and in a cooled compression mold at a pressure of less than 0.8 bar for at least 3 seconds, and optionally applying functional layers to the semifinished product. The preferred product is a thermoplastically moldable semifinished product of a thermoplastic material and reinforcing fibers with an average length of 20 to 60 mm and an air pore content of 35 to 65 vol %.

Method of producing a thermoplastically moldable fiber-reinforced semifinished product

Low density and acoustically absorbing panels are produced by consolidation in a mold of a heated part of a pre-cut, lofty, semi-finished product containing polypropylene fibers and reinforcing fibers and having an air pore content of 20 to 80 vol.-% wherein overlapping with the periphery of the pre-cut part are heated strips of polypropylene optionally containing up to 60 wt.-% reinforcing fibers, but containing 5 vol.-% or less of air pores.

The invention relates to a continuous method of producing a thick, thermoformable, from a thermoplastic material and reinforcing fibers. The inventive method comprises the following steps: A) blending thermoplastic fibers and reinforcing fibers to give a dry-laid blended web, B) consolidating the blended web by needle felting, C) heating the consolidated blended web, and D) compacting it to give a semi-finished product.

The present invention provides a mat having at least one primary area and at least one secondary area and adapted to reinforce a polymeric matrix material, the mat comprising (a) a first layer comprising a plurality of generally parallel, essentially continuous glass fiber strands oriented generally parallel to a longitudinal axis of the mat, at least a portion of outer surfaces of the first layer glass fiber strands having applied thereon at least a partial layer comprising at least a partially dried residue of first coating composition which is compatible with a polymeric matrix material, wherein at least a first portion of the first layer glass fiber strands are positioned within the at least one primary area at a primary strand density and at least a second portion of the first layer glass fiber strands are positioned within the at least one secondary area at a secondary strand density which is different from the primary strand density; and (b) a second layer comprising a plurality of randomly oriented glass fiber strands positioned within the at least one primary area and the at least one secondary area and adjacent to a surface of the first layer, at least a portion of outer surfaces of the second layer glass fiber strands having applied thereon at least a partial layer comprising at least a partially dried residue of a second coating composition which is compatible with the polymeric matrix material, wherein the first and second layers are joined to hold the mat together.

A method for making a mat adapted to reinforce a polymeric matrix material, the method including the steps of (a) positioning a plurality of generally parallel, essentially continuous glass fiber strands oriented generally parallel to a longitudinal axis of the mat to form a first layer, at least a portion of outer surfaces of the first layer glass fiber strands having applied thereon at least a partial layer having at least a partially dried residue of a first coating composition which is compatible with a polymeric matrix material, wherein at least a first portion of the first layer glass fiber strands are positioned within an at least one primary area at a primary strand density and at least a second portion of the first layer glass fiber strands are positioned within an at least one secondary area at a secondary strand density which is different from the primary strand density; (b) dispersing a plurality of randomly oriented glass fiber strands within the at least one primary area and the at least one secondary area and adjacent to a surface of the first layer to form a second layer, at least a portion of outer surfaces of the second layer glass fiber strands having applied thereon at least a partial layer having at least a partially dried residue of a second coating composition which is compatible with the polymeric matrix material; and (c) joining the first and second layers to hold the mat together.
