Abstract

A method for forming a low loss, high magnetic saturation magnetic material having a saturation magnetization above 1.5T and low core losses at frequencies above 5KHz. The method includes providing a plurality of magnetic particles having an average particle size of 20-1500 μm and having a saturation magnetization above 1.5T, coating the magnetic particles with a thermally-coating, and consolidating the coated magnetic particles using rapid heating and pressure into a mass having over 90% of theoretical density of the magnetic particles to form the low loss, high magnetic saturation magnetic material.
