Provided are methods for manufacturing a base metal undercoat containing catalyst and an exhaust article containing the catalyst. The catalyst contains a base metal undercoat with an oxygen storage component, substantially free of platinum group metal components, and at least one catalytic layer.

Manufacture of exhaust articles for internal combustion engines

A layered exhaust treatment catalyst comprising: (a) a carrier such as cordierite; (b) a first layer deposited on the carrier comprising a palladium metal component, a platinum metal component and an oxygen storage component such as ceria supported on a refractory metal oxide such as gamma-alumina; and (c) a second layer deposited on the first layer comprising a rhodium metal component, a platinum metal component and an oxygen storage component such as ceria supported on a refractory metal oxide such as gamma-alumina. Preferably, the catalyst also includes a bottom layer interposed between the carrier and the first layer. The bottom layer comprises an oxygen storage component such as ceria supported on a refractory metal oxide such as gamma-alumina. The amount of the oxygen storage component of the catalyst may be 'tuned', i.e., adjusted, to meet the needs of a vehicle's on-board diagnostic ('OBD') catalyst efficiency monitoring system, without adversely affecting the performance of the catalyst.

Layered exhaust treatment catalyst

A support for a catalyst for controlling vehicular exhaust emissions comprising a high surface area refractory metal oxide, e.g., gamma-alumina, having a monomolecular layer of a second oxide selected from the group consisting of titanium dioxide, cerium dioxide and zirconium dioxide. Typically, the monomolecular layer will have a thickness of less than about 10 angstroms. The support may be converted into a vehicular exhaust emission control catalyst by depositing the support on a substrate such as cordierite depositing a precious metal component such as platinum on at least part of the monomolecular layer. Preferably, the catalyst will also contain at least one NOstorage component deposited on at least part of the monomolecular layer. Catalysts prepared using the catalyst supports of the invention exhibit outstanding thermal stability and resistance to sulfur poisoning.

An exhaust gas treatment apparatus and method for its use includes an upstream catalyst and a downstream catalyst. The upstream catalyst contains a catalytic metal effective at least for the oxidation of hydrocarbons in the exhaust gas stream, and preferably contains a palladium catalytic component and contains substantially no oxygen storage components, i.e., oxides of cerium, cobalt, iron, magnesium, molybdenum, nickel, praseodymium, tungsten and vanadium, but the downstream catalyst includes an oxygen storage component. Preferably, the upstream catalyst is a close-coupled catalyst. The downstream catalyst may be an underfloor catalyst or a close-coupled catalyst, in which case there is, preferably, an additional, underfloor catalyst.

Engine exhaust treatment apparatus and method of use

A stable, close-coupled catalyst, an article comprising the close-coupled catalyst and a related method of operation. The close-coupled catalyst comprises a catalyst support and a palladium catalytic component. Preferably and optionally, there are stabilizers including alkaline metal oxide, and rare earth metal components selected from the neodymium and lanthanum components. The close-coupled catalyst composition includes substantially no additional oxygen storage component such as praseodymium or cerium compounds. There is preferably a catalyst such as a three-way catalyst downstream of the close-coupled catalyst. The downstream catalyst preferably includes an oxygen storage component such as cerium oxide or praseodymium oxide.

Method for using a close coupled catalyst

Methods and chemical compositions for treating a gas stream comprising non-halogenated and halogenated organic compounds while suppressing halogenation of the non-halogenated organic compounds with the oxidation products of the halogenated organic compounds in the gas stream are disclosed. The gas stream in the presence of oxygen is contacted with the catalyst compositions of the invention to oxidize the non-halogenated and the halogenated compounds to form water, carbon dioxide, and halogen molecules (Cl,, Br,, etc.) and/or halogen acids such as HCl, HBr, etc. An advantage of the present compositions and methods is that halogenation or of the treated emissions is suppressed over a process operating temperature range 400 to 550&deg; C.

Close coupled catalyst

The present invention relates to a zirconium, rare earth containing composition comprising zirconium, cerium, neodymium and praseodymium components and the use of this composition in a catalyst composition useful for the treatment of gases to reduce contaminants contained therein and method process to make the catalyst composition. The catalyst has the capability of substantially simultaneously catalyzing the oxidation of hydrocarbons and carbon monoxide and the reduction of nitrogen oxides.
