Motion is coordinated between a robot and a mover in an independent cart system. Positions for a mover along a track for the independent cart system and for each axis of motion of the robot mounted on the mover are received at the motion controller. The axis position corresponds to either an angular position of the motor or a mechanical position of a corresponding axis on which the motor is mounted. The motion controller receives a robot motion command corresponding to a desired operation of the robot and generates a mover motion command for the mover and an axis motion command for each axis of the robot. The mover motion command and the axis motion commands are generated as a function of the robot motion command, the position of the mover along the track, and the position of the motor or of the axis for each axis of the robot.

Coordinated motion of a robot and vehicle in an independent cart system

Motion is coordinated between a robot and a mover in an independent cart system. A first mover for the independent cart system is located at an initial position, where the robot is mounted on the first mover. A motion trajectory command, defining motion of the robot and the first mover, is received at a motion controller. A mover command is generated for the first mover and a robot motion command is generated for the robot as a function of the motion trajectory command at the motion controller. The mover command is transmitted to a segment controller in a track segment on which the first mover is located, and the robot motion command is transmitted to a robot control system. Operation of the first mover is controlled with the segment controller in tandem with controlling operation of the robot with the robot control system responsive to the robot motion command.

Method of coordinating motion of a robot and vehicle in an independent cart system

Virtual slots are provided to coordinate traffic flow in an independent cart system. Multiple virtual slots are defined along a length of a track for the independent cart system. The track includes multiple track segments, and the independent cart system includes a linear drive system to propel movers along the track. Each of the virtual slots are controlled to travel along the length of the track. The virtual slots are spaced apart at a first distance and are controlled to travel synchronously at a desired speed. Each of the movers is controlled to travel within one of the virtual slots at the desired speed, and each of the movers has a minimum stopping distance greater than the first distance when travelling at the desired speed.

An independent cart system includes multiple track segments, multiple movers, multiple position sensors, and a controller. Each track segment includes multiple coils along a length of the track segment and a segment controller operative to selectively energize the coils to generate an electromagnetic field. Each mover includes a magnet array having multiple magnets, where the magnet array generates a magnetic field that interacts with the electromagnetic field generated by the coils to propel the mover along the track segments. The position sensors are spaced apart along the length of each track segment and generate a position feedback signal with a waveform as a function of the magnetic field generated by the magnet array on each mover. The controller is operative to receive the position feedback signal from each position sensor and to determine a unique identifier for each mover as a function of the waveform of the position feedback signal.

A motion control system for an independent cart system provides for an improved system for controlling operation of movers in areas of high traffic. A controller monitors operation of the movers to detect heavy traffic. In heavy traffic, the controller may bring a mover to a stop to avoid collisions. Once a mover is stopped, the segment controller will look at the present location of the mover and determine whether it is at the desired position set in the motion command. If the mover is not at the desired position, the stop was a result of heavy traffic. After detecting heavy traffic, the controller commands the mover to resume travel using a modified motion command. The modified motion command will command the first mover to its desired position but will command the move at a reduced rate or using a reduced response in the controller.

System and method for controlling movers in an independent cart system during heavy traffic

A system and method for holding position of a mover in an independent cart system includes receiving a current feedback signal corresponding to a current present in at least one coil for a linear drive system in the independent cart system. A motion command for the mover is received, where the motion command defines a desired position along a track of the independent cart system to which the mover is to travel. An electromagnetic pinning control mode is disabled while controlling operation of the at least one mover to the desired position and enabled when the at least one mover is at the desired position.

System and method for electromagnetic pinning and hybrid control of a linear drive system

A system for selecting one of multiple paths in a linear drive system includes track segments having a first drive member and at least one mover having a second drive member for the linear drive system. Each mover includes a drive surface oriented toward the track segment when the at least one mover is driven along the track. Each mover also includes a first channel and a second channel extending along the drive surface. A switch track segment includes a first path and a second path along which the at least one mover may travel, at least one first pin positioned along the first path, and at least one second pin positioned along the second path. The first and second pins are extendable to engage the first and second channels of the at least one mover to direct the mover along either the first path or the second path, respectively.

System and method for controlling direction of a vehicle in an independent cart system

External interaction with a mover in an independent cart system is allowed at known locations along the track. The mover is initially propelled along the track in a first operating state. When the mover arrives at a station, the controller generates a signal to alert the external actuator of the presence of a mover at the station. After waiting at the station for a first predefined time interval, the controller switches to a second operating state, in which the coils are de-energized or the controller is reconfigured to operate in a less responsive manner than in the first operating state. The controller remains in the second operating state for a second predefined interval, during which the external actuator interacts with the mover or a load on the mover. After the second predefined interval, the controller enters a third operating state, and the controller propels the mover away from the station.

System and method for control of carts at a station for an independent cart system

An independent cart system provides a track assembly having a first, second, and third portion with the first and second portions providing drive coils mounted along the length of the track and flanking the second portion devoid of drive coils, the second portion providing an energy transfer coil. A plurality of movers operative to travel along the track, and have a drive member and a pick-up coil mounted for electrical interaction with the energy transfer coil when a given mover is aligned with a given second track portion. The first and second track portions include current drive circuits providing current to respective drive coils to generate electromagnetic fields which engages mover drive members to propel each movers along the track and the second track portion includes an energy transfer circuit providing current to the energy transfer coil to transfer electrical energy through mutual inductance to pick-up coils of the movers.

System and method for in-line wireless energy transfer and sensing in an independent cart system

Synchronization of multiple vehicles in an independent cart system to reduce spacing and increase throughput designates one of the movers as a leader and at least one additional mover as a follower, defining a chain of vehicles. A motion command for the chain is provided to a controller for the leader, and the controller generates a motion profile. The controller passes this motion profile to a controller for each of the follower movers. If the follower is unable to maintain the motion profile for the leader, the controller for the follower generates a message to the controller for the leader indicating a modification to the motion profile is required. The controller for the leader modifies the motion profile and forwards the modified motion profile to controllers for each follower. If all movers are following the modified profile, the controller for the leader may return to the original motion profile.

System and method for synchronizing motion of multiple vehicles in an independent cart system

An improved system for preventing collisions between movers while improving throughput in a linear drive system utilizes a continually variable vehicle length for each mover. A vehicle length is assigned to each mover, where the vehicle length is a minimum track length required by the vehicle to avoid physically contacting a neighboring vehicle along the track. The vehicle length for each mover is then determined for each location along the track based on both the track geometry and the mover geometry. The vehicle length is continually variable along the length of the track allowing movers to be positioned as close together as possible for each location along the track based on both the track geometry and the mover geometry. The continually variable vehicle length provides collision prevention between movers while increasing throughput of movers along segments of the track that do not require the largest spacing between movers.

System and method for collision prevention in a linear motion system

A contactless monitoring system detects operating performance of movers in an independent cart system. A contactless sensor is provided on an actuator to automatically track a mover as it travels along the track. The sensor includes a transmitter configured to transmit a signal and a receiver configured to receive the signal after it is reflected off the mover. The actuator may be configured to mover the sensor in a single axis or in multiple axes of motion. As a mover travels along the track, the sensor transmits a signal towards the mover and detects the signal after it has been reflected off the mover. A controller may synchronize motion of the actuator with motion of the mover, such that the sensor may continually transmit the signal off the mover for at least a portion of the travel by the mover along the track.

System and method for contactless monitoring of performance in an independent cart system

A system and method for monitoring disturbance forces experienced by a mover in an independent cart system monitors current generated by a controller and a feedback signal corresponding to operation of the mover in response to the current generated by the controller. The controller stores a value of the current reference and of the feedback signal, sampled in tandem, and determines a disturbance force experienced by the mover as it travels along the track as a function of the stored values of the current reference and of the feedback signal. The controller may store the measured disturbance force experienced by the mover as a function of the location of the mover along the track. For each subsequent time the mover travels along the same length of track, the controller may add a compensation value to the current reference to reduce the disturbance force experienced by the mover.

An independent mover transport system and related method. The system comprises a mover having an axis, and a track. The track includes first and second track segments, and a controller operative to drive a first coil of the first track segment to control movement of the mover along the first track segment towards the second track segment. The controller is further operative to define a first zone for the first track segment, define a second zone for the first track segment, drive the first coil to control movement of the mover with the first set of controller gain values when the location of the axis is in the first zone, and drive the first coil to control movement of the mover with second set of controller gain values when the location of the axis is in the second zone.
