An electric machine may have a stator and a rotor including stacked plurality of electrical steel laminations forming a slot including a first end and opposing sides, the first end defined by a bridge extending between electrical steel on opposing sides of the slot, the bridge being located between the first end of the slot and an outer diameter surface of the rotor and beneath the outer diameter surface of the rotor, the bridge forming a base of a channel open at an outer diameter surface of the rotor.

An apparatus for localized patterned surface hardening for light-weight alloys to increase wear resistance under lubricated contact is provided. The apparatus includes a first metallic structure and a second metallic structure. The second metallic structure includes a contact surface and is disposed in lubricated contact with the first metallic structure at the contact surface, wherein the second metallic structure is constructed with a lighter-than-steel material and wherein the contact surface includes a localized surface hardened pattern.

Systems and methods are provided for producing powders. The system includes a housing having an enclosure, a crucible configured to produce a melt of a first material, a droplet device configured to receive the melt of the first material from the crucible and produce a flow of droplets of the melt of the first material within the enclosure of the housing, wherein the droplets solidify within the enclosure, and a distribution device configured to propel a second material into the flow of droplets of the first material within the enclosure such that the second material is mixed with the droplets of the first material to produce the powder that includes the first material, the second material, and/or a reaction product thereof.

Systems and methods for producing powders from two or more materials

Composite reference electrode substrates and relating methods are provided. The composite reference electrode substrate includes a separator portion and a current collector portion adjacent to the separator portion. A method for forming the reference electrode substrate includes anodizing one or more surfaces of a first side of an aluminum foil so as to form a porous separator portion disposed adjacent to a porous current collector portion. The porous separator portion includes aluminum oxide, and the current collector portion includes the aluminum foil. The separator portion and the current collector portion each have a porosity of greater than or equal to about 10 vol. % to less than or equal to about 80 vol. %.

Composite reference electrode substrate and methods relating thereto

A magnet and a method of forming the magnet are provided. The method includes forming a slurry comprising magnetic powder material and binder material and creating raw layers from the slurry. A magnetic field is applied to the raw layers to orient the magnetic powder material in a desired direction, and each layer is cured to form another layer on the most recent cured layer. The layers are attached together.

An additive manufacturing method includes providing a first composite material and forming a composite part matrix using the first composite material and defining a first layer, applying a first fiber reinforcing material to the composite part matrix atop and in contact with the first layer of the composite part matrix such that fibers of the first fiber reinforcing material are oriented in a first direction and form a second layer on the composite part matrix, applying a second fiber reinforcing material to the composite part matrix atop and in contact with the first fiber reinforcing material such that fibers of the second fiber reinforcing material are oriented in a second direction orthogonal to the first direction and form a third layer on the composite part matrix, applying the first composite material to the composite part matrix, and curing the composite part matrix to create a composite product.

A method and system for processing an engine block that includes a cylinder liner. The engine block having a first material with different coefficient of thermal expansion than a second material forming the cylinder liner. The method includes providing an insulating barrier to the cylinder liner, and quenching the engine block. The insulating barrier provides a lower cooling rate to the second material forming the cylinder liner than a cooling rate for the first material forming the engine block during the quenching.

A method of making a magnetic material for a permanent magnet using hot-pressing or die-upset methods, or both, by combining two powders and optimizing grain boundary diffusion of Dy or Tb. The method can include making magnetic material for a permanent magnet using hot pressing using a core powder containing Nd, Fe and B and a surface powder containing Dy or Tb in metallic alloy form, combining the materials, forming a solid material in a shaped mold under a magnetic field in vacuum, heating the solid material, hot pressing it to form a magnetic material in a die, heat treating it if necessary, and then cooling it.

An improved substrate surface texture i.e., roughness, significantly improves the adhesion of thermal spray coatings. The surface texture is defined by two metrology parameters and the invention comprehends a range of average roughness (Sa) between 9 and 15 &#x3bc;m and developed interfacial area ratio (Sdr) of greater than 100%. This surface texture is achieved by methods such as water jet erosion, mechanical roughening, laser texturing, chemical etching and plasma etching. The surface texture is especially beneficial for walls of cylinders of internal combustion engines, hydraulic cylinders and similar components to which a thermal spray coating is adhered and which are exposed to sliding or frictional wear.

A method of making a magnetic material includes a step of providing a first material in the form of a core powder containing Nd, Fe and B. The first material is combined with the second material to form a powder combination. The second material includes a component selected from the group consisting of Dy, Tb, and combinations thereof. The powder combination is encapsulated to form an encapsulated powder combination. A magnetic field is applied to the powder combination during encapsulation and thereafter to align the magnetic dipoles therein. The encapsulated powder combination is isostatically pressed with heat to form the magnetic material.

Method of making Nd&#x2014;Fe&#x2014;B magnetic materials with reduced heavy rare earth metals

A method of making a reinforced metal alloy component, the method including introducing a reinforcing phase precursor into a bulk alloy that is selected from the group consisting of high-entropy alloys, aluminum-based alloys, magnesium-based alloys and combinations thereof. The precursor is converted to a reinforcing phase by exposing the bulk alloy and precursor to an elevated temperature during one or more of a subsequent heat treating step, squeeze casting shaping or semi-solid metal shaping.

Method of making aluminum or magnesium based composite engine blocks or other parts with in-situ formed reinforced phases through squeeze casting or semi-solid metal forming and post heat treatment

A number of variations may include a method including providing a first powder comprising iron; compacting the first powder into a compacted powder product having a non-planar surface, wherein the compacting includes dynamic magnetic compaction or combustion driven compaction; and increasing the magnetic coercivity of at least one of the first powder or compact powder product.

Method of making non-rectangular magnets

A method of treating the surface of an aluminum-based engine block cylinder bore that has been mechanically roughened. In one form, this method includes using vibratory stress relief, elevated temperature stress relief or cryogenic stress relief so that residual stresses imparted to the surface by the roughening process are reduced. In this way, a protective coating that is also applied to the bore surface will exhibit better adhesion and lower incidence of stress-induced or fatigue-induced cracking.

A rotor includes a shorting ring defining a plurality of cavities therein, and a plurality of conductor bars each integral with the shorting ring and having an end disposed within a respective one of the plurality of cavities. The shorting ring and each of the conductor bars are formed from an aluminum alloy including a lanthanoid present in an amount of from about 0.1 part by weight to about 0.5 parts by weight based on 100 parts by weight of the aluminum alloy. An aluminum alloy, and a method of forming a rotor are also disclosed.
