A drill bit includes a bit insert. A bit body of the bit includes an insert cavity. The bit insert is inserted into the insert cavity. The bit insert is secured to the insert cavity, such as by braze or with a connection mechanism. The bit insert may be replaceable, thereby allowing a drilling operator to adjust the configuration of the bit based on which bit insert is used.

In some aspects, the techniques described herein relate to a bit. The bit includes a bit head formed from a first material. A connection portion is connected to the bit head opposite the bit head. The connection portion has a box connection having an inner surface with a threaded connection for connection to a drill string. A reinforcing ring is formed from a second material. The reinforcing ring is located at the connection portion to strengthen the connection portion. The reinforcing ring is connected to the connection portion with an interlocking feature.

A downhole tool includes a body with an interior volume and an exterior surface, a cavity in the interior volume of the body, a port located in the body, and an erosion-resistant insert. The port provides fluid communication from the cavity through the body to the exterior surface. The erosion-resistant insert is positioned in the interior volume proximate an inlet of the port, and an aperture through the erosion-resistant insert aligns with the port.

A cutting tool includes a body configured to rotate about a longitudinal axis, a blade connected to the body, and a pre-formed segment. A cutting element has a cutting face with a geometry including at least one protrusion spaced a radial distance apart from an edge of the cutting element, the edge extending around an entire periphery of the cutting face, and a lower portion extending within the distance between the at least one protrusion and the edge, wherein a lower portion axial height measured between the edge and a base of the at least one protrusion is less than 30 percent of a greatest axial height of the at least one protrusion measured between the base of the at least one protrusion and an axially highest point of the at least one protrusion.

A cutting element includes a body, a non-planar cutting face formed on a first end of the body, and an edge formed around a perimeter of the cutting face. The cutting face includes a central raised portion, and the edge has an edge angle defined between the cutting face and a side surface of the body. The edge angle varies around the perimeter of the cutting face and includes an acute edge angle defined by a portion of the cutting face extending downwardly from the edge to a depth from the cutting angle. The portion of the edge defining the acute edge angle may be directly adjacent: a side surface of the cutting element; a bevel of the cutting element; or a flat region at the perimeter of the cutting element or bevel.

A cutting element has a cutting face at an axial end of the cutting element, a peripheral surface extending circumferentially around the cutting face, and a cutting edge formed between the cutting face and the peripheral surface. The cutting face has a non-planar geometry including a central region around a longitudinal axis of the cutting element, a plurality of grooves extending radially from a boundary of the central region to the cutting edge, wherein each groove has a base with a curved cross-sectional profile, and a plurality of lobes alternatingly formed between the plurality of grooves, wherein each lobe has a cross-sectional profile comprising an apex and opposite side surfaces sloping downwardly a distance from the apex to the base of adjacent grooves.

A drilling tool having a body, at least one blade extending from the body, and a first cutting element attached to the at least one blade. The first cutting element includes a cutting face at an opposite axial end from a base, a side surface extending from the base to the cutting face, an edge formed at the intersection between the cutting face and the side surface, and an elongated protrusion formed at the cutting face and extending between opposite sides of the edge. The elongated protrusion has a geometry including a border extending around a concave surface, a face chamfer formed around the border, and sloped surfaces extending between the border and the edge. An edge chamfer is between the face chamfer and the edge.

A blade on a downhole drilling tool includes a blade body and a blade cover. The blade cover is pre-sintered and conforming to the blade outer shape. The blade cover is attached to the blade body. The blade cover includes a seamless connection between a cover leading face and a cover outer face to reduce wear on the outer face of the blade.

A cutting element may include a substrate and an ultrahard layer. A top surface of the ultrahard layer includes a peripheral edge extending around the cutting element, a cutting crest extending across a major dimension of the cutting element from a cutting edge at a first portion of the peripheral edge to a modified region at a central axis of the ultrahard layer, and a lateral portion extending across a minor dimension of the cutting element from the peripheral edge to the modified region. The modified region along the major dimension includes a concave cross-sectional shape. The lateral portion along the minor dimension from the peripheral edge to the modified region includes one or more of a linear shape and a convex shape, and the modified region along the minor dimension includes a planar shape perpendicular to the central axis.

Cutting elements having non-planar surfaces and downhole cutting tools using such cutting elements

The disclosed drill tools have metal matrix composite (MMC) or steel alloy bodies that are formed around one or more pre-fabricated components using either a casting or infiltration process. The pre-fabricated components are made of sintered, infiltrated, and/or cemented particles of an ultrahard material, and may form any suitable portion of the bit blades. The pre-fabricated components may be loaded into a machined mold, and the mold cavity is subsequently filled with powder, such as tungsten carbide powder, filler metal powder, binder metal powder, or combinations thereof. During a casting or infiltration process, the mold and pre-fabricated components are heated to a sufficient temperature to melt the binder metal and/or filler metal, wherein the molten metal superficially interacts with the inner surfaces of the pre-fabricated components to form a metallurgical bond to secure the pre-fabricated components to the bit body.

A cutting element includes a base and a cutting face at opposite axial ends, a side surface extending between the base and the cutting face, an edge formed between the cutting face and the side surface, an edge chamfer having a uniform size around the entire edge, and a geometric shape formed on the cutting face and defined by a concave boundary with respect to a longitudinal axis of the cutting element. The concave boundary includes multiple rounded vertices, each rounded vertex located proximate to the edge chamfer and forming a cutting tip and multiple geometric shape sides connecting the rounded vertices, wherein the geometric shape sides are concave with respect to the longitudinal axis.

A downhole tool includes a blade coupled to a body. The body and blade rotate about a longitudinal axis. A pre-formed faceplate is connected to the blade and partially defines a cutter pocket therein. Another portion of the cutter pocket is defined by the blade. The cutter pocket includes a sidewall and a base, with the sidewall formed by the blade and the pre-formed faceplate, and the base formed by the blade. The pre-formed faceplate includes a pre-formed hardfacing element. A downhole tool includes a blade coupled to a body. The body and blade rotate about a longitudinal axis. A pre-formed segment is connected to the blade and has a cutter pocket therein. The cutter pocket includes a sidewall and a base, and a cutting element is coupled to the pre-formed segment and within the cutter pocket. The pre-formed segment is optionally made of a different material than the blade and has increased wear and/or erosion resistance compared to the blade.
