The present invention pertains to methods of forming solid composite cathodes with cathode active layers which comprise an electroactive sulfur-containing material and an electrically conductive material, wherein the electroactive sulfur-containing material is heated to a temperature above its melting point to form a melt layer and then is resolidified to form a cathode active layer having redistributed electroactive sulfur-containing material of high volumetric density and improved adhesion and cohesion. The present invention also pertains to methods of forming electric current producing cells comprising such solid composite cathodes and having a high electrochemical utilization and to solid composite cathodes and electric current producing cells formed using such methods.

Electrochemical cells with high volumetric density of electroactive sulfur-containing materials in cathode active layers

The present invention pertains to solid composite cathodes which comprise (a) an electroactive sulfur-containing cathode material which, in its oxidized state, comprises a polysulfide moiety of the formula, -S,-, wherein m is an integer from 3 to 10; and (b) non-activated carbon nanofibers. The present invention also pertains to electric current producing cells comprising such solid composite cathodes, and methods of making such solid composite cathodes and electric current producing cells.

Electrochemical cells with carbon nanofibers and electroactive sulfur compounds

The present invention pertains to methods of preparing prismatic cells which comprise the steps of winding lithium metal anode, separator, and cathode layers on a rounded mandrel having a large circumference relative to the external dimensions of the prismatic cell stack and of compressing the multilayer rounded cell stack into a prismatic shape and then filling the prismatic subassembly with electrolyte to form a prismatic ell stack, or alternatively of winding into such a rounded cell stack and filling with electrolyte and then compressing into a prismatic cell stack, prior to enclosing the prismatic cell stack in a barrier material film and sealing to form the casing of the prismatic cell. The present invention also pertains to electric current producing cells prepared according to such methods.
