An additive manufacturing system includes an electrode head comprising an array of electrodes for depositing material to form a three-dimensional part. The array includes a first plurality of electrodes formed from a first metallic material having a first ductility and a first hardness, and a second plurality of electrodes formed from a second metallic material having a second ductility and a second hardness, wherein the first ductility is greater than the second ductility and the second hardness is greater than the first hardness. A power source provides electrical power for establishing a welding arc for each electrode. A drive roll system drives each electrode. A controller is connected to the power source to control operations of the additive manufacturing system to form an interior portion of the part using the first plurality of electrodes, and control the operations of the additive manufacturing system to form an exterior portion of the part using the second plurality of electrodes, such that ductility of the interior portion of the part is greater than ductility of the exterior portion of the part.

The disclosed technology generally relates to coatings, and more particularly to metallic alloy coatings for rotors having nanocrystalline grains. In one aspect, a brake rotor comprises a disc-shaped friction area and a coating having a metallic alloy composition formed on the friction area to form a friction surface configured to contact a brake pad. Embodiments of an integrated laser hot wire deposition head are disclosed. In one embodiment, the deposition head includes a structural frame, a laser process sub-system, a wire feeding device, and a contact tube. The laser process sub-system is mounted within the structural frame to deliver a single beam path laser beam in a longitudinally-oriented direction toward a substrate or a part to be additively manufactured. The wire feeding device and contact tube are mounted within the frame to feed a consumable filler wire toward the substrate or part at an angle with respect to the longitudinally-oriented direction. The deposition head can be moved omni-directionally with respect to the substrate or the part, under the guidance of a motion control system, to additively manufacture the part without having to angularly change an orientation of the single beam path laser beam from the longitudinally-oriented direction or rotate the deposition head.

Embodiments of systems and methods for supporting predictive and preventative maintenance are disclosed. One embodiment includes manufacturing cells within a manufacturing environment, where each manufacturing cell includes a cell controller and welding equipment, cutting equipment, and/or additive manufacturing equipment. A communication network supports data communications between a central controller and the cell controller of each of the manufacturing cells. The central controller collects cell data from the cell controller of each of the manufacturing cells, via the communication network. The cell data is related to the operation, performance, and/or servicing of a same component type of each of the manufacturing cells to form a set of aggregated cell data for the component type. The central controller also analyzes the set of aggregated cell data to generate a predictive model related to future maintenance of the component type.

Systems and methods supporting predictive and preventative maintenance

A system and method to correct for height error during a robotic additive manufacturing process. One or both of an output current, output voltage, output power, output circuit impedance and a wire feed speed are sampled during an additive manufacturing process when creating a current layer. A plurality of instantaneous contact tip-to-work distances (CTWD's) are determined based on at least one or both of the output current, output voltage, output power, output circuit impedance and the wire feed speed. An average CTWD is determined based on the plurality of instantaneous CTWD's. A correction factor is generated, based on at least the average CTWD, which is used to compensate for any error in height of the current layer.

A system may provide a real-world arc welding system or a virtual reality arc welding system along with a computerized eyewear device having a head-up display (HUD). The computerized eyewear device may be worn by a user under a conventional welding helmet as eye glasses are worn and may wirelessly communicate with a welding power source of a real-world arc welding system or a programmable processor-based subsystem of a virtual reality arc welding system.

Embodiments of systems and methods of additive manufacturing are disclosed. In one embodiment, a metal deposition device (MDD) is configured to deposit a metal material during an additive manufacturing process. A controller is operatively coupled to the MDD and is configured to command the MDD to deposit the metal material on a base to form a contour of a part. The controller is configured to command the MDD to deposit the metal material on the base to form an infill pattern within a region outlined by the contour. The infill pattern is a wave shape having a wavelength. The controller is configured to command the metal deposition device to fuse the infill pattern to the metal contour at crossover points, where the infill pattern meets the contour, by applying energy at the crossover points and reducing a deposition rate of the metal material at the crossover points to prevent distorting the contour.

Systems and methods of additive structural build techniques

A system to support communication and control in a welding environment is disclosed. In one embodiment the system includes an internet-of-things (IoT) technology platform configured to provide scalable, interoperable, and secure communication connections between a plurality of disparate devices within a welding environment. The system also includes a welding power source configured to communicate with the IoT technology platform. The system further includes a computerized eyewear device. The computerized eyewear device includes a control and communication circuitry configured to communicate with the welding power source via the IoT technology platform. The computerized eyewear device also includes a transparent display configured to display information received from the welding power source via the IoT technology platform while allowing a user to view a surrounding portion of the welding environment through the transparent display.

A method and system for internally determining, within a welding power supply, the energy input into a weld during a welding operation. The method includes determining a total energy input into the weld during a first time period, and determining a length of the weld made during the first time period.
