A halogen bulb lamp assembly manufactured by mounting a previously aligned halogen bulb unit in a one-piece molded plastic rectangular reflector with a mirrorized paraboloidal inner surface. The halogen bulb unit has a pair of spaced connector pins that are coated with an epoxy adhesive and inserted into a pair of stepped through bores in the reflector. The pins are shaped to force epoxy uniformly into the larger portions of the reflector bores, and the ends of the pins project from the rear of the reflector and are spot welded to terminals that have barbed projections pressed into the rear of the reflector.

Arc tube and plastic reflector assembly method

A rectangular lamp unit and an integral bracket, replaceable as a unit upon bulb burn-out, including a one-piece plastic reflector closed by a rectangular lens with an integral peripheral mounting flange on the reflector adjacent the lens so that the unit can be mounted substantially flush on a mounting panel. The unit is manufactured by applying an epoxy adhesive to a lens recess in the reflector, joining the lens thereto, and then heating the assembly to cure the epoxy. During heating, evolved gases are released from the reflector through a vent hole that is sealed by a vent plug immediately after heating by inserting the plug coated with a silicone rubber sealant into the vent hole to form a thick seal ring and push sealant into irregularities in the hole. The sealant is cured by residual heat from the epoxy curing step.

Rectangular halogen lamp unit and method of manufacture

A self-housed rectangular lamp assembly with a replaceable halogen bulb lamp unit. A cup-shaped housing, having a pivotal mounting bracket, receives a lamp unit that has a pair of integral threaded bosses on its rear surface receiving fasteners extending through the rear of the housing to releasably attach the lamp unit within the housing.

A dual halogen bulb rectangular lamp assembly with a one-piece plastic reflector having two adjacent paraboloidal mirrorized inner surfaces. A halogen bulb unit is mounted in each of the mirrorized surfaces and they are electrically connected in series for simultaneous bulb energization.

Dual halogen lamp assembly

A rectangular seal beam lamp unit with a high intensity halogen bulb, particularly adapted for utility vehicles, that is self-supporting without requiring any special mounting fixtures on the vehicle, and includes an entirely plastic reflector having an integral forwardly projecting hood that defines in part a recess that receives a rectangular lens sealed by an epoxy material. The halogen bulb has two rearwardly extending lead wires that are embedded in a synthetic rubber material in a recess in the rear of the reflector to assist in shock mounting the bulb. The bulb is primarily supported by a pair of curved resilient connector rods that are welded to the bulb lead wires at one end and curve downwardly to a connector and terminal assembly at the lower rear of the reflector. A strap surrounds the halogen bulb and is fixed to one of the resilient connector rods to support and shock mount the bulb in the reflector. The terminal assembly includes a pair of eyelets into which the ends of the terminal rods are soldered, that extend through and are staked to terminals in vertical slots on the reflector. Integral projections on the reflector extend rearwardly through the terminals to assist in holding them against the reflector. A universal mount for the lamp includes an integral downwardly extending spherical projection on the reflector.

Rectangular seal beam lamp and support with halogen bulb

A rectangular seal beam lamp and single-point universal support assembly for vehicles that is replaceable as a unit and that has high shock-absorbing characteristics. The lamp includes a rectangular plastic paraboloidal reflector having an integral single polygonal support post that carries a slotted rubber ball member which forms part of the mount for the lamp. The ball is compressed and clamped against the post by a pair of mating semi-spherical cooperating fastener elements that support the lamp unit and permit adjustment of the lamp beam in any direction by a single adjustment.

Rectangular seal beam lamp and universal support assembly

A retainer assembly for a rectangular vehicle headlamp consisting basically of a one-piece rubber molding having an outer base member and a rectangular lamp support pivotally supported on the base member by an integral web portion extending horizontally between the base to the top of the rectangular lamp support approximately midway along its axial length. This arrangement permits pivotal movement of the lamp support portion with respect to the base about a horizontal axis for adjusting the angular position of the headlamp and also providing an excellent vibration and shock mount for the lamp with respect to the associated vehicle. An adjusting assembly at the lower part of the lamp support portion provides the necessary headlamp adjustment. A metal frame is connected to the base portion and provides the rigidity necessary to fasten the retainer assembly and headlamp therein onto the vehicle body. In one embodiment the base member is rectangular in configuration and has a metal insert molded frame for support. The adjusting assembly is positioned between the rectangular base and the lower portion of the rectangular lamp support and includes a biasing spring. In another embodiment, the base member is a horizontal bar portion at the top of the rectangular lamp support. A pivotal adjusting assembly reacts against the lower part of the lamp support and directly against the vehicle body. In a third embodiment of the present invention, the base member is defined by two integral lobes with mounting eyelets at the top of the rectangular lamp support.

Rectangular headlamp retainer

A vacuum operated electric switch designed for automotive applications having a vacuum responsive diaphragm that releases the switch mechanism for movement from one of its two stable conditions. The switch assembly has a spring biased pivotal overcenter contact blade movable between two stationary contacts to give the switch a snap action characteristic. Stationary contact wiring is eliminated by bending the ends of the terminals, which are insert molded in a switch base, to directly support the contacts. Movable contact wiring is eliminated by staking a bracket for the movable contact blade directly to one of the terminals so that the bracket provides the conductive path between the movable contact and its terminal. The switch assembly is designed as a complete integral subassembly that may be manufactured separately from the main switch housing having a vacuum chamber and diaphragm therein.

Vacuum operated switch

A tire deflation monitor and method of making the same including a pressure switch consisting of a cup-shaped conducting retainer element and a cup-shaped substantially rigid electrical conducting diaphragm that has a very short travel. The diaphragm closes against a conducting base member spaced very close to the diaphragm but separated therefrom only by a thin insulator so that the contact travel of the diaphragm is very short and the switch is very insensitive to temperature gradients. A first terminal is connected to the diaphragm and a second terminal is connected to the base member. The retainer is roll staked around the diaphragm and the conducting base member.

Tire deflation monitor

A rotary switch for high current applications that rapidly actuates a first set of contacts in one direction of rotation of the switch and actuates the first set and a second set of contacts upon rotation of the switch in the other direction. Each set of contacts has a follower roller that is moved by a rotary cam biased axially by a detent assembly that prevents rotation of the cam below a predetermined rotational force. A torsion spring assembly is provided for overcoming the detent assembly force and rapidly rotating the cam by the energy stored in the torsional spring. The torsional spring assembly has a radial projection that is engaged by a rotary operating member that also engages the ends of the torsional spring to wind the spring and store energy up to the point where the operator member engages the radial projection to rotate the entire torsional spring assembly including the contact actuating cam permitting the energy stored within the torsional spring assembly to be released to rapidly rotate the actuating cam which controls the contact members.

Rotary switch

A timed buzzer assembly having a rectangular base with four terminals insert molded in the base and a generally cup-shaped cover member over the base providing the housing. All of the terminals project through the base member with the armature of the buzzer supported on one terminal and the coil assembly of the buzzer supported on a second terminal. For the purpose of timing the buzzer and also controlling a warning light, a bimetal timer is provided having bimetal elements one supported on a third terminal and the other supported on the above referred to second terminal. The fourth terminal is a ground to which a heating element for the bimetal timer is connected.

Timed buzzer

A warning buzzer having an armature arranged to strike the wall of the cavity formed by the buzzer housing to increase the sound emitted thereby. The buzzer includes terminals molded in a base with one terminal having a coil core and magnetic return leg formed thereon with the coil bobbin received on the core having a pair of lugs on which the coil terminals are wrapped and dip soldered. The dip soldered lugs are then staked in the terminal and in a contact member for both supporting the coil and extending electrical connections thereto.
