An electrochemical cell having plate electrodes housed inside mating 'clam shell' casing components. is described. When mated together, the casing components are form fitting with respect to the internal battery structure so as to reduce the overall size of the electrochemical package. A one-piece header containing both a glass-to-metal seal opening for a terminal lead and an electrolyte fill opening is used in conjunction with the clam shell casing.

An alkali metal/solid cathode electrochemical cell, such as of a Li/SVO couple, having the cathode material supported on a titanium current collector screen coated with a carbonaceous material is described. The present invention is directed to an electrochemical cell having plate electrodes housed inside mating &ldquo;clam shell&rdquo; casing components. Also, the present casing design allows for indentation structures in the casing components by virtue of them being stamped metal parts. Such indentations are not possible with traditional cylindrical and prismatic casing designs. When mated together, the casing components are form-fitting with respect to the internal battery structure so as to reduce the overall size of the electrochemical package. This provides the cell with the greatest amount of energy per unit size.

The strand structures intersect or join with each other at junctions thereby forming the current collector as an integral unit.

An electrochemical cell comprising an electrode assembly in which overlayed electrodes are wound together in a bi-directional fashion yielding a high energy density cell stack with low internal impedance is described. The overlayed electrodes are such that either a single cathode is paired with two anodes or a single anode is paired with two cathodes prior to winding of the cell stack assembly. For example, the electrode assembly is formed by overlapping the two anode electrodes on opposite sides of the cathode electrode across a midportion and then winding the electrode strips bi-directionally about the midportion.

A current collector in the form of a conductive substrate subjected to a special chemical etch on both major surfaces to provide a 'basket weave' structure, is described. The basket weave structures has a lattice construction surrounded by a frame and comprising first strand structures intersecting second strand structures to provide a plurality of diamond-shaped openings or interstices bordered by the strands. The strand structures intersect or join with each other at junctions thereby forming the current collector as an integral unit.

A current collector for an electrochemical cell is described. The current collector has both external and internal connection tabs which are preferably contiguous with each other and provide for increased flexibility in connecting a cell terminal lead directly to any contact point along the extent of the two connection tabs.

An alkali metal/solid cathode electrochemical cell, particularly a Li/CF.sub.x cell, having an electrolyte-to-cathode (E/C) weight ratio of about 0.94 to 0.96, and an anode-to-cathode (A/C) capacity ratio of about 1.03, is described. These ratios provide the cell with an improvement of about 6.7% in terms of volumetric energy density and about 11.9% in terms of gravimetric energy density over prior art Li/CF.sub.x cells.

Suitable thermal spraying processes include chemical combustion spraying and electrical heating spraying, using both wire and power processes.
