A foam wall structure includes a frame, at least one primary support member, a slab of polyiso board and a foam layer. The frame can include: a first member, a second member spaced apart from the first member; and two side members extending between the first and second members. The frame defining a front frame surface and an opposite rear frame surface. The at least one primary support member can be positioned between the two side members and extend between the first and second member. The primary support member defines a front support surface and an opposite rear support surface. The slab of polyiso board may be attached to the front frame surface. The foam layer can be received within at least a portion of the frame and overlies the front surface of the primary support member. A method of making a foam wall structure and a pre-fabricated wall is also disclosed.

The present invention relates to the use of hollow microspheres filled with a hydrocarbon, to introduce uniform cell geometries in syntactic foams having a bimodal cell structure. The rigid foam product includes from 20 to 80 percent by weight of the hollow microspheres, the microspheres having average diameters ranging from 80 to 200 microns. The microspheres are encapsulated from 80 to 20 percent by weight of a closed cell polyurethane foam, the cells of the foam having average diameters from 0.01 to 60 microns.

NCO-terminated prepolymers are made by reacting a polymeric diphenylmethane diisocyanate (PMDI) and a polyol having a functionality of from about 1.8 to about 4.0 and a molecular weight of from about 400 to about 2,000. The PMDI and polyol are reacted in amounts such that the equivalent ratio of isocyanate groups to hydroxyl groups is from about 15:1 to about 160:1. These prepolymers are useful in the production of polyurethane foams, particularly laminated foams.

A foam laminate comprising a polyurethane foam core sandwiched between two facing material, wherein said foam core has: a flamespread as determined by ASTM E-84 of 25 or less, a smoke density as determined by ASTM E-84 of less than 450, a dimensional stability measured as a % volume change as determined by ASTM D-2126, after 28 days (1) at -30.degree. The foam core is produced by reacting: a polymethylene poly(phenyl isocyanate) based isocyanate, one or more aromatic polyester polyols having hydroxyl functionalities of 2.4 or more and hydroxyl numbers of 350 or more, one or more polyether polyols having hydroxyl functionalities of 4 or more and hydroxyl numbers of 340 or more, one or more flame retardants, and, one or more blowing agents, one or more catalysts, and one or more surfactants.
