Spray cast copper-manganese-zirconium alloys are disclosed. In one embodiment, the alloy is spray cast in nitrogen and contains from about 1 ppm to about 20 ppm of dissolved nitrogen. In a second embodiment, the alloy contains an addition selected from the group consisting of chromium, titanium, erbium and mixtures thereof. The alloys are useful for sound damping as the combination of zirconium and the addition inhibits degradation of the specific damping capacity of the alloy.

Spray cast copper-manganese-zirconium alloys having reduced porosity

There is disclosed methods for the manufacture of a metal matrix composite having a metal or metal alloy matrix and a uniform dispersion of a second phase. The second phase is either a refractory metal or a nonmetal. An element which reacts with both the matrix and the second phase is added to increase the loathing density of the second phase and to improve adhesion between the components of the composite. When the metal alloy matrix is copper or a copper based alloy, suitable reactive elements include zirconium, titanium, chromium and mixtures thereof.

Spray cast copper composites

There is provided an apparatus and method for the manufacture of metallic articles. A molten metal stream is disrupted, such as by gas atomization, to form a plurality of molten metal droplets. The molten metal droplets pass through a cooling zone having a length sufficient to allow up to about 30 volume percent of each of the droplets to solidify. A mold then receives and completes solidification of the metal droplets. When under about 30 volume percent of the droplets is solid, the droplets retain liquid characteristics and readily flow within the mold.

Vertical casting process

A method of making a composite material in which a porous preform is produced by spray casting. An appropriate metal or alloy is caused to infiltrate the interconnected pores. This may be accomplished by infiltrating the porous preform with a liquid metal of a melting point lower than the melting point of the porous preform and thereafter solidifying the infiltrated material or the material can be infiltrated by the use of a slurry containing the desired particles and the liquid carrier driven off by baking the infiltrated preform. Alternatively, infiltration may be accomplished by plating of a desired metal or alloy from an appropriate infiltrate electroplating or electro-less plating solution.

Method for producing a composite material

Spray cast alloys having reduced porosity and increased ductility are provided as well as a process for the manufacture of the alloys. An effective amount of a reactive metal which reacts with the spray casting atmosphere but not with the desired alloy is dissolved into the alloy prior to spray casting. Preferred reactive metals readily form a nitride which is finely dispersed throughout the spray cast alloy.

Copper alloys with dispersed metal nitrides and method of manufacture

The average diameter of atomized droplets is reduced thereby reducing both the frequency of collisions between droplets as well as the turbulence at the liquid/solid interface. Reducing the porosity of a spray cast deposit leads to improvements in both the ductility and the electrical conductivity of the deposit.

An effective amount of a reactive metal which reacts whith the spray casting atmosphere but not with the desired alloy is dissolved into the alloy prior to spray casting. Preferred reactive metals readily form a nitride which is finely dispersed throughout the spray cast alloy.

A method to manufacture bulk polycrystalline superconducting materials having properties closely related to the properties of a single crystal of the superconducting material is provided. The method includes forming an oriented anisotropic structure by spray casting an atomized precursor onto a ceramic substrate. The precursor may be atomized in a neutral atmosphere and the resultant structure oxidized. In another embodiment, the precursor is atomized in an oxidizing atmosphere and the subsequent oxidation step may be omitted.

Process to produce oriented high temperature superconductors

A molten metal spray-depositing apparatus employs a magnetic field-generating nozzle for atomizing a molten metal stream into a spray of metal particles. The magnetic driving field generated by the magnetic atomizing nozzle generates eddy currents which produce an induced field in the metal stream opposing the driving field and creating a torque which causes the stream to break up upon exiting the driving field. The nozzle has one of two configurations for generating one of two generic magnetic field geometries. In one configuration the nozzle utilizes a pair of spaced magnetic poles, such as provided by Helmholtz coils, for generating a transverse magnetic field geometry across the stream. In the other configuration the nozzle employs a solenoid coil for generating a solenoidal magnetic field geometry parallel to the stream. Preferably, the magnetic field of each geometry is a high frequency AC field since better coupling between the field and stream occurs and more eddy currents are induced at higher frequency.

Magnetic field-generating nozzle for atomizing a molten metal stream

A method of joining metallic layers of foil is disclosed. The layers of foil are spaced apart from each other a desired distance. A metallic component disposed between the layers of foil is in selective contact with each of them. The metallic component is selected to be in the semi-solid condition at a desired processing temperature. The assembly is heated to the processing temperature. The the assembly is cooled so that the metallic component is bonded to the metallic layers of foil.

Method of joining metallic components

A method and apparatus for casting an ingot with refined grain structure from a metallic melt supplied to a casting mold. The mold is intermittently cooled to form a zone of fine dendrites on the inner peripheral surface of the mold. Then, the fine dendrites are reheated to detach secondary dendritic arms therefrom. Finally, the detached secondary dendrite arms are mixed into the melt to serve as nuclei for grain refinement as the melt solidifies into a cast ingot having a refined grain structure.
