Fiber reinforced composite spar for a rotary wing aircraft and method of

A fiberglass or other material skin is applied to a composite airfoil structure in a mold assembly having a partially compliant caul plate component which defines the shape of the lower surface of the airfoil. The caul plate component includes a first portion which is essentially rigid and which covers the leading edge of the airfoil. The rigid portion of the caul plate component provides improved conformation of the airfoil skin to the leading edge of the airfoil. The caul plate component also includes a compliant portion which covers and defines the shape of the trailing edge of the lower surface of the airfoil. The stiffness of the caul plate component also has a variable stiffness zone which interconnects the rigid and compliant portions thereof. The use of rigid and compliant portions on the caul plate provides for a controlled conformance of the skin to the leading edge of the airfoil, while allowing the skin to accurately conform to the remainder of the airfoil in spite of variations in the dimensions of internal operating components of the airfoil.

Method for applying a skin layer to an airfoil structure

An engineered ceramic component for the leading edge of a rotor blade provides enhanced erosion protection therefor. In one embodiment, the engineered ceramic component includes a strain isolator member, an aerodynamic ceramic member, a first adhesive bond layer, and a second adhesive bond layer. The strain isolator member, which is operative to minimize strain transfer between the rotor blade infrastructure and the aerodynamic ceramic member, is configured so that inner mold line surface thereof is complementary to outer mold line surface of the rotor blade infrastructure. The aerodynamic ceramic member, which is operative to provide enhanced erosion protection for the respective leading edge of the rotor blade, is configured so that the outer mold line surface thereof defines the aerodynamic configuration of the respective leading edge and the inner mold line surface is complementary to the outer mold line surface of the strain isolator member. The aerodynamic ceramic member is fabricated from an engineered ceramic material, which are defined in the present context as ceramic materials having a hardness greater than 1200 kg/mm.sup.2 and an average flexural strength equal to or greater than 40 ksi. The first adhesive bond layer is operative to bond the strain isolator member to the rotor blade infrastructure and the second adhesive bond layer is operative to bond the aerodynamic ceramic member to the strain isolator member. In another embodiment, the engineered ceramic member includes the aerodynamic ceramic member described hereinabove and a thick adhesive layer. The thick adhesive layer is operative to minimize strain transfer between the rotor blade infrastructure and the aerodynamic ceramic member and to bond the aerodynamic ceramic member in combination with the rotor blade infrastructure.

Molding assembly for forming airfoil structures

The rotor blades of a helicopter are balanced both in the chordal direction and in the spanwise direction in a static balancing assembly. The assembly includes a support surface on which there are four weighing scales. The scales are positioned in close proximity with the four corners of the rotor blade. The scales provide four cooperating pairs of blade spanwise and chordwise balancing reference data. The scales are operably connected to a microprocessor which is preprogrammed with desired balance data for the blades being tested. Deviations from the desired balance data detected by the scales and the microprocessor are corrected by selectively adding or subtracting weight on the blades at appropriate locations of the surfaces thereof.

Method and apparatus for balancing helicopter rotor blades

An advanced composite blade construction for a helicopter rotor blade using for the most part fiber reinforced plastic materials in which the major assembly of blade elements is a single step co-cure operation and in which an integral spar/skin carries centrifugal, flapwise and chordwise loads and also incorporates redundant means to carry torsional loads and a honeycomb core carries shear and aerodynamic pressures loads.

Advanced composite rotor blade

A replaceable tip portion (20) for a helicopter rotor blade (14) is selectively swept, tapered and anhedral. The tip portion is formed of an upper and lower composite tip skin layer (35), each tip skin layer having bonded thereto a honeycomb core (38). The density of the core varies from a leading edge of the tip to a trailing edge of the tip from a high density to a lower density. A channel (recess) (40) is formed in the honeycomb for receiving a rotor spar tip end (30), and the tip portion is removably attached (60) to the rotor spar and the remainder of the rotor blade. The honeycomb core is attached to the upper and lower tip skin layers in halves, and is machined along the rotor blade chord plane (70) prior to assembly of the halves on the rotor spar, the machined core providing tight tolerance control in the construction of the blade tip portion. A composite tip cap (50) is fixed to the extreme tip end of the removable anhedral tip portion, the mating surface of the tip cap which is joined to the removable tip is machined to provide a precise joint.

A rotor blade balance weight assembly comprises a weight retention housing (10) having a hollow core (22) and being closed on one end (12). The housing is disposed in an aperture which extends from the upper (52) to the lower (53) airfoil surfaces of the rotor blade (50). The closure end of the housing is contoured to match the airfoil upper surface contour. A stud (70) extends along the central axis of the housing, and washer-like balance weights (72) are received over the stud and secured by a locking nut (75). The open end of the housing is closed by a cover plate (25) that is contoured to match the airfoil lower surface contour, the cover plate being secured to the housing by a nut (78) in locking engagement with the stud. A pair of clips (37) are received within the housing, each clip having a tab surface (40) which extends through slots (42) in the housing, the clips being secured by the locking nut and stud. The cover plate and housing closed end are counter sunk (17,59,27) to provide a smooth airfoil surface.

Rotor blade balance weight assembly

A method is disclosed for the stabilized cutting of a stack of fibrous composite sheets (1) assembled into a preform (3). The method includes the steps of providing a plurality of fiber sheets; applying a binder (2) to each sheet, with the binder comprising a low weight fraction of the sheet and being noninhibitive to resin flow during molding; and stacking the sheets in a particular orientation and cutting the sheets to a desired pattern using a laser cutting system (5) which may include a computer control module (8) loaded with a digitized pattern of the desired contour. As the laser cuts the fabric sheets, the cut ends fuse with the binder rather than with each other, thereby preventing cross-fusing of the fibers and maintaining resin permeability at the sheet ends. With this method, a low cost, highly automated and repeatable process may be provided for producing fiber preforms without labor intensive multiple sheet cutting and cross-stitching, while avoiding frayed or unraveled sheet edges.
