A ceramic and polymer composite including: a first continuous phase comprising a sintered porous ceramic having a solid volume of from 50 to 85 vol % and a porosity or a porous void space of from 50 to 15 vol %, based on the total volume of the composite; and a second continuous polymer phase situated in the porous void space of the sintered porous ceramic. Also disclosed is a composite article, a method of making the composite, and a method of using the composite.

The radio frequency transparent polycrystalline ceramic portion comprises a macro-texture on at least a portion of the first surface, and a predetermined micro-texture is disposed on at least a portion of the macro-texture. A method for manufacturing a housing for a portable electronic device includes forming a green ceramic article comprising a first surface and a second surface parallel to the first surface, embossing at least a portion of the first surface of the green ceramic article with a macro-texture, and sintering the green ceramic article comprising the macro-texture to form a sintered ceramic article. A predetermined micro-texture is disposed on at least a portion of the macro-texture.

Porous ceramic honeycomb articles for use as particulate filters and processes for making the same are described herein. The porous ceramic honeycomb articles include a fired cordierite body. The fired cordierite body has a microcrack parameter (Nb) of about 0.05 to about 0.25 prior to exposure to a microcracking condition. After exposure to the microcracking condition, the fired cordierite body has a microcrack parameter (Nb) at least 20% greater than the microcrack parameter prior to exposure to the microcracking condition. The fired cordierite body has a coefficient of thermal expansion (CTE) of about 7.0&#xd7;10/&#xb0; C. to about 15.0&#xd7;10/&#xb0; C. over from about 25&#xb0; C. to about 800&#xb0; C. prior to exposure to the microcracking condition and a coefficient of thermal expansion of about 1.0&#xd7;10/&#xb0; C. to about 10.0&#xd7;10/&#xb0; C. over from about 25&#xb0; C. to about 800&#xb0; C. after exposure to the microcracking condition. The microcrack parameter may include a thermal cycle or a chemical treatment.

Processes for manufacturing porous ceramic honeycomb articles are disclosed. The processes include mixing a batch of inorganic components with processing aids to form a plasticized batch. The batch of inorganic components include talc having d&#x2266;10 &#x3bc;m, a silica-forming source having d&#x2266;20 &#x3bc;m, an alumina-forming source having a median particle diameter dof less than or equal to 10.0 &#x3bc;m, and a pore former having d&#x2266;20 &#x3bc;m. The plasticized batch is formed into a green honeycomb article and fired under conditions effective to form a porous ceramic honeycomb article comprising a cordierite crystal phase and having a microcrack parameter (Nb) of from about 0.05 to about 0.25. After firing, the green honeycomb article the porous ceramic honeycomb article is exposed to a microcracking condition, which increases the microcrack parameter (Nb) by at least 20%.

Methods for forming ceramic honeycomb articles

A method for manufacturing an inorganic honeycomb structure that resists water damage after drying comprises compounding a base batch mixture including inorganic powders, a batch cross-link agent, an aqueous vehicle, and a cross-linkable batch constituent, and forming the batch mixture into a honeycomb core or skin component while reacting the cross-link agent with cross-linkable batch constituent.

Durable honeycomb structures

The invention describes a high porosity ceramic article and method of manufacturing the same and intermediate dried honeycomb green body articles. The article may have a total porosity of at least about fifty-five percent, above sixty percent, or even above sixty-five percent. The method of manufacture includes mixing a ceramic-forming powder, an organic pore former, water, and a crosslinker. Drying causes a condensation reaction between the pore former and the crosslinker thereby forming a network within the green body that strengthens the green body and reduces cracking. The pore former may include starch or an activated cellulose compounds. Secondary pore forming agents, such as graphite may also be included.

A method for manufacturing a honeycomb structure comprises providing an aqueous ceramic solution, providing a batch cross-link agent, mixing the agent with the solution, extruding the aqueous ceramic solution containing the cross-link agent into a honeycomb structure, and drying the honeycomb structure via a single drying step thereby forming a hardened, substantially water resistant, honeycomb structure. The method may further comprise addition of a ceramic surfactant to the aqueous ceramic solution, as well as plugging channels within the honeycomb structure with a plugging material comprising an aqueous ceramic solution that includes batch cross-link agents and ceramic surfactants therein. Also disclosed is a green body honeycomb article having a green honeycomb matrix containing a first ceramic batch compound of inorganic constituents, a first batch cross-link agent, and an aqueous vehicle wherein the matrix includes interconnected walls forming open-ended channels and a plugging material located in at least one of the open-ended channels.
