A molding process includes the operation of placing insulation material comprising fibers and binder on the fibers in a mold cavity. The molding process further includes the step of transferring heat to the insulation material to cause the binder to cure.

Molding process for insulation product

A method includes providing a production line configured for continuous fabrication of polymer or predominantly polymer roofing boards by setting and expansion of precursor materials on a conveyor. A first polymer or predominantly polymer material foam precursor is dispensed to the production line, and allowed to rise and at least partially set to form a foam core layer for an insulation board, the foam core layer for the insulation board having a first density. A second polymer or predominantly polymer material foam precursor is dispensed to the production line and allowed to rise and set to form a core layer for a cover board, the foam core layer for the cover board having a second density greater than the first density. The combined thickness of the foam core layer for the insulation board and the core layer for the cover board is set by constraining the expansion of the combined foam precursors using a downstream forming conveyor disposed above the rising foam precursors.

Roofing systems and methods

According to one aspect, a roofing system comprises a plurality of insulation boards adapted for overlying a roof deck to form a layer of insulation. Each of the plurality of insulation boards has opposing planar surfaces and has a facer on at least one planar surface, and each of the plurality of insulation boards comprises polyisocyanurate foam having a first polyisocyanurate foam density. The roofing system further comprises a plurality of cover boards adapted for overlying the layer of insulation. Each of the plurality of cover boards has opposing planar surfaces and has a facer on at least one planar surface, and each of the plurality of cover boards comprises polyisocyanurate foam having a second polyisocyanurate foam density greater than the first polyisocyanurate foam density. The greater polyisocyanurate foam density provides for a compressive strength to resist deformation.

Unique insulation articles including corrosion inhibitors and methods of producing the same are disclosed. One exemplary embodiment is an article of manufacture comprising an insulation mat comprising a cured combination of a plurality of randomly oriented fibers and a binder, the insulation mat extending between a first surface and a second surface, a veil attached to the first surface, the veil structured to inhibit physical movement of the cured combination through the veil, a metal sheet attached to the second surface by a water-containing adhesive contacting the metal sheet and the second surface, and a corrosion inhibitor composition deposited on the cured combination of the insulation mat, the corrosion inhibitor composition being effective to modify toward neutral a pH of the cured combination in contact with water from the water-containing adhesive.

Rotary spinner apparatuses, systems and methods for producing fibers from molten materials are disclosed. Certain exemplary embodiments include rotary spinners including a hub, a slinger, an annular member, a retaining member, and a plurality of fasteners. In certain embodiments the hub, the retaining member, and the plurality of fasteners are structured to limit axial movement of the annular member relative to the hub member and to allow radial expansion and contraction of the annular member relative to the hub member. In certain embodiments the annular member is structured to contact the hub at a plurality of contact areas and is spaced apart from the hub at a plurality of gap areas. In certain embodiments the slinger is structured to contact the hub at a plurality of contact areas and is spaced apart from the hub at a plurality of gap areas.

Multi-component rotary spinner apparatuses systems and methods for producing fiber from molten material

According to one aspect, a roofing system includes a plurality of insulation boards adapted for overlying a roof deck to form a layer of insulation. Each of the plurality of insulation boards includes a first polyisocyanurate foam having a first foam density. The roofing system further includes a plurality of cover boards adapted for overlying the layer of insulation. Each of the plurality of cover boards includes a second polyisocyanurate foam having a second foam density, and the second foam density is greater than the first foam density. Each of the insulation boards and cover boards may have a facer on at least one major surface. The second foam density may be selected to provide the cover boards with a compressive strength to resist deformation.

Provided is a method of rolling two single-ply membrane sheets having seam tape applied along one edge, for easy transport. The method comprises placing a first sheet on top of a second sheet, with the seam tape edge of each of said sheets being at the same end. The sheets are placed so that the seam tape of the first sheet does not overlay the seam tape of the other sheet. The two sheets can then be easily and quickly rolled for transport to a job site.

A prefabricated roofing panel composite includes a prefabricated cover board having a high-density polymer or predominantly polymer material core layer having a density between 6 lbs/ftand 25 lbs/ftand an insulation board that has a low-density polymer or predominantly polymer material foam core layer having a density less than or equal to about 2 lbs/ft. The cover board may have a waterproofing membrane forming the top major surface of the cover board. The low-density foam core layer of the insulation board may be formed with the high-density core layer of the cover board being currently or subsequently formed over and bonded to a top major surface of the low-density foam core layer in the same operation or preformed insulation boards may be fed into a production line with the high-density core layer of the cover board being formed over and bonded to top major surfaces of the low-density foam core layers of the insulation boards.

This invention involves apparatus and methods for making fibers by passing a molten material like glass, polymer, etc. through orifices or tips in a fiberizing bushing and then cooling the molten material coming from the tips and newly formed fibers using cooling tubes. The cooling tubes are made from precious metals and various alloys comprising precious metals, nickel and one or more of titanium, chromium, molybdenum, etc. The one or more fins attached to the top surface of a hollow tube to make the cooling tubes contain spaced apart gaps, notches and/or slots extending from the top edge of the fin to prevent warping of the fins and to make the cooling tube more bendable, adjustable during the operation of making fibers from molten material.

A process for forming a reinforced product suitable for use as a roofing material is provided, comprising: (a) providing a composition comprising a matrix material; and (b) extruding the composition with an extruder to form a reinforced product, wherein a plurality of fibers is combined with the matrix material prior to or during the extrusion step. Also provided is a process for forming a reinforced product suitable for use as a roofing material, comprising: (a) forming a first layer comprising a first matrix material; (b) providing a plurality of fibers on the first layer; (c) forming a second layer comprising a second matrix material, above the plurality of fibers; and (d) combining the plurality of fibers with the first matrix material and/or the second matrix material, to form a reinforced product.

Processes for forming a fiber-reinforced product

Provided is a method of mixing a modified bitumen composition and feeding one or more polymeric materials to an extruder, together with asphalt fed at more than one location along a length of the extruder. Improved mixing and elimination of asphalt melting in the production of rolled goods and other products is improved.
