A method for scanning a weld buildup formed on a circumferential portion of a disc for a steam turbine. The method includes providing an ultrasound probe for generating at least one ultrasound beam sweep. The circumferential portion is scanned with a first beam sweep oriented in a first beam orientation to detect a first flaw type in the weld buildup. The circumferential portion is also scanned with a second beam sweep oriented in a second beam orientation to detect a second flaw type in the weld buildup. Further, the circumferential portion is scanned with a third beam sweep oriented in a third beam orientation to detect a third flaw type in the weld buildup. The method also includes rotating the disc about a disc axis during scanning of the circumferential portion and moving the first, second and third beam sweeps in a direction parallel to the disc axis during scanning.

Method for ultrasound scanning of a weld buildup

A method and software system for flaw identification, grouping and sizing for fatigue life assessment for rotors used in turbines and generators. The method includes providing ultrasonic data of a plurality of rotor slices and providing volume reconstruction of the ultrasonic data. The method also includes providing in-slice identification, grouping and sizing of flaw indications in the rotor based on the volume reconstruction. Further, the method includes providing inter-slice identification, grouping and sizing of the flaw indications based on the in-slice flaw indications and providing flaw location and size information. The method can be used in both phased-array and A-scan inspections.

System and method for identification, grouping and sizing of embedded flaws in rotor components using ultrasonic inspection

A method for probabilistic fatigue life prediction using nondestructive testing data considering uncertainties from nondestructive examination (NDE) data and fatigue model parameters. The method utilizes uncertainty quantification models for detection, sizing, fatigue model parameters and inputs. A probability of detection model is developed based on a log-linear model coupling an actual flaw size with a nondestructive examination (NDE) reported size. A distribution of the actual flaw size is derived for both NDE data without flaw indications and NDE data with flaw indications by using probabilistic modeling and Bayes theorem. A turbine rotor example with real world NDE inspection data is presented to demonstrate the overall methodology.

Probabilistic modeling and sizing of embedded flaws in ultrasonic nondestructive inspections for fatigue damage prognostics and structural integrity assessment

In a general methodology for insulation defect identification in a generator core, a Chattock coil is used to measure magnetic potential difference between teeth. Physical knowledge and empirical knowledge is combined in a model to predict insulation damage location and severity. Measurements are taken at multiple excitation frequencies to solve for multiple characteristics of the defect.

Insulation defect detection of high voltage generator stator core

Immersion ultrasonic NDE is performed within cavities of inanimate objects, having downwardly directed openings, such as for in situ inspection of steam inlet sleeves and steam inlet necks within steam turbine housings. A shaft assembly has one or more single angle or phased array ultrasonic probes that are affixed on an upstream or distal end. An inflatable bladder is affixed to the shaft on a proximal end of the shaft assembly downstream the ultrasonic probe(s). The shaft is inserted into the cavity opening, and the bladder is inflated to form a fluid tight seal against the cavity. Immersion fluid is introduced upstream the bladder in the volume occupied by the probes. Immersion ultrasonic inspection of the object is then performed.

Method and system for immersion ultrasound inspection including within downwardly opening cavities

Interactive virtual inspection of modeled objects is provided. A graphic user interface facilitates interaction between a Data Visualization and Analysis application and the inspector. The Data Visualization and Analysis application acquires non-destructive examination data that is collected with reference to an industrial component under evaluation. The acquired non-destructive examination data is transformed into a visualization defined by a volumetric representation that is rendered on at least one display device as at least one view representative of the component under evaluation. The inspector may navigate the volumetric representation to investigate the integrity of the industrial component including non-surface conditions thereof.

An industrial ultrasonic inspection system is capable of scanning for discontinuities in relatively thick solid objects such as solid core steel alloy turbine shafts. A phased array probe located on the turbine shaft periphery transmits ultrasonic pulses in a sector-shaped scanning field within the shaft that includes the inner 50% core volume that is of special interest in non-destructive evaluation and inspection. Staggered pulse firing alone or in combination with variable pulse repetition frequency (PRF) may be utilized in order to balance image quality with inspection speed. Discontinuities are identified by analysis of reflected echo waveform energy. Discontinuity size and position within the inspected object is correlated with an equivalent reflector size (ERS) by the Distance-Gain-Size (DGS) method.

System and method for industrial ultrasonic inspection using phased array probe and distance-gain-size flaw sizing

A method and apparatus for three-dimensional (3D) visualization and analysis for automatic non-destructive examination of a rotor bore using ultrasound. Data is acquired by scanning the rotor bore with an ultrasound pulser/transducer producing a plurality of one-dimensional ultrasound scans, each scan having a plurality of sample points. Each sample point is associated with a voxel of a regular 3D grid having a plurality of voxels. A Gaussian kernel is associated with each sample point and a value for a particular voxel is determined based on a weighted sum of sample points whose kernels cover the particular voxel. The values for the other voxels of the regular 3D grid are determined similarly. A 3D visualization of the rotor bore can be displayed to a user.

Three-dimensional visualization and analysis method and system for non-destructive examination of a rotor bore using ultrasound

An image reconstruction method includes receiving volume data comprising a plurality of sampling points, determining a first conditioning of the sampling points suppressing low amplitudes and conserving maximum amplitudes, determining a second conditioning of the sampling points wherein an influence of a sampling point depends on its distance to a grid point in a sampling grid, determining a kernel comprising a plurality of weighting functions for the first conditioning and the second conditioning to determine an energy spread of each of the plurality of sampling points without determining a shape or size of the kernel, and outputting a reconstructed volume according to the energy spread of each of the plurality of sampling points.

Reconstruction of phased array data

A method and apparatus for three-dimensional visualization and analysis for automatic non-destructive examination of a solid Rotor using ultrasonic phased array is disclosed. Data is acquired by scanning a solid rotor with a phased array ultrasound transducer producing a plurality of two dimensional ultrasound scans. Each of a plurality of sample points of a plurality of two dimensional ultrasound scans are associated with a corresponding 3D image point of a regular grid. A kernel function for each of the plurality of sample points defining a size and shape of a kernel located at the corresponding image point is determined. A weight is assigned to each kernel which, in one embodiment, is based on the sample point value. A value for each image point of the regular 3D grid is determined based on kernels overlapping each image point. A three-dimensional volume representing the solid rotor is then visualized.

Method and apparatus for three-dimensional visualization and analysis for automatic non-destructive examination of a solid rotor using ultrasonic phased array

A phased array ultrasonic testing system for examining discontinuities in turbine or generator rotor bores formed within turbine or generator rotors of a turbine or generator rotor assembly. The system includes a phased array ultrasonic transducer structured to be coupled to a surface of the rotor bore at a first location in order to emit an ultrasonic beam toward a second location of the rotor bore which is to be examined. The system further includes a control system with a computer and a controller for programming, emitting, and steering the ultrasonic beam via at least one, two-dimensional phased array transducer, thereby precisely and accurately inspecting the area of interest. Computer control of the beam permits the number of inspection locations and the number of different transducer wedges to be reduced providing for an efficient, timely inspection.

Phased array ultrasonic inspection system for turbine and generator rotor bore

An inspection system is provided for inspecting a generator including a rotor and a stator substantially surrounding the rotor. The rotor has a first end with a first circumference, and a second end with a second circumference. The inspection system includes first and second retaining rings disposed at or about the first and second ends of the rotor, and first and second motion control modules movably coupled to the first and second retaining rings. The first and second motion control modules are interconnected and guide a carriage assembly therebetween in order to perform an operation on the generator. At least one of the first and second motion control modules is structured to receive the carriage assembly and to move around the corresponding first or second circumference of the generator rotor, in order to align the carriage assembly with stator slots of the stator of the generator.

Generator inspection assembly

A phased array ultrasonic testing system is for examining turbine disc bores and blade attachments for discontinuities, such as stress corrosion cracking. The system is particularly suited to perform an accurate and efficient inspection of components despite their having a relatively complex geometry, such as axial entry blade attachments and bores of associated discs. The system includes a control system with a computer and a controller for programming, emitting, and steering an ultrasonic beam via at least one two-dimensional phased array probe, thereby precisely inspecting the area of interest while simultaneously accommodating the aforementioned complex geometry of the disc or blade attachment. Computer control of the beam permits the number of inspection locations and the number of different probe wedges to be reduced providing for an efficient, timely inspection. Methods of profiling and examining turbine components of known and unknown geometries, are also disclosed.

The virtual-tight-wire system includes a columnar light source () that is positioned at one end of the rotary machine (). A columnar beam of light () is emitted from the light source () toward light receivers () in a first and second centering tool (). Once the beam () has been aligned, the beam acts as a virtual tight-wire for identifying a centerline of the rotary machine ().

Virtual-tight-wire system for assembly and repair of rotary machinery

An ultrasonic inspection tool () for inspecting the brazed joint () between two generator stator coils (A andB) and an interconnecting copper bar (). The inspection tool () is automatically serially positioned at a plurality of inspection sites on the surface of the copper bar (). At each site an ultrasonic signal is emitted from the tool () and the return echo is sensed. Analysis of the return echo at each of the plurality of sites determines the characteristics of the brazed joint () at the site, from which a determination can be made as to the quality of the joint between coils (A andB) and the copper bar ().
