A method of forming a three dimensional object using a low pressure cold spray process for is disclosed. Powdered material is delivered at a temperature below the melting point of the powdered material. A nozzle of a cold spray gun is aligned at an angle &#x3b8;to the substrate. The powdered material is delivered at a supersonic speed to the substrate causing the powdered material to adhere to the substrate for forming a first layer of material. An amount of optical distortion caused by the first layer of material adhered to the substrate is determined relative to the substrate and the nozzle is reoriented to an angle &#x3b8;being offset from an axis defined by the first layer of material. A second layer of material is deposited onto the first layer of material with the nozzle being oriented at the angle &#x3b8;to the first layer of material.

3D printing method of forming a bulk solid structure element by cold spray

A nozzle element for applying powder material to a substrate is provided. The powdered material is applied from the nozzle element onto the substrate generating a coating of the powder material defined by a first film thickness and a first particle size of the powder material. A deformation nozzle element is provided for spraying shot toward the coating of powder material disposed upon the substrate deforming particles of the powder material disposed in the coating forming a second particle size being smaller than the first particle size and deforming the coating to define a second film thickness being less than the first film thickness.

Apparatus and method for cold spraying and coating processing

A reactive hopper assembly for feeding a low pressure cold spray applicator for applying powder coatings is disclosed. A powder feed cartridge provides powder feed to a reaction chamber. An impeller housing is interconnected with the reaction chamber for receiving powder feed from the reaction chamber for metering powder feed received from the reaction chamber. A hopper vessel receives metered powder feed from the impeller housing for providing powder to the low pressure cold spray applicator. The reaction chamber is fluidly connected to a source of a reactive gas for chemically modifying the powder feed for in situ reducing surface oxidation of the powder feed.

A portable gas dynamic cold spray gun eliminates many of the inherent limitations of the prior art by minimizing a scatter of operating parameters and improving its efficiency. According to one feature of the present invention, the powder flow rate is continuously measured so that the powder flow rate and/or the flow rate of the pressurized gas can be adjusted accordingly in order to control the deposition efficiency of the spray gun.
