A method for producing binder-coated active battery material agglomerations includes agitating, within a vessel, a volume of a binder-solvent solution across two or more steps with a particulate mixture including active battery material particles. The binder-solvent solution has a solubility limit for a mixture of binder material particles within a first solvent solution at a first set of environmental parameters. While retaining the particulate mixture within the vessel, the particulate mixture is subjected to a second set of environmental parameters across two or more steps which reduces the solubility limit to generate a powder mixture of binder-coated active battery material agglomerations.

Methods for producing binder-coated conductor-speckled active battery material agglomerations for electrodes

A counter-rotating roller system for coating electrode materials includes a roll-to-roll apparatus including a dispensing roller that selectively dispenses a conductive substrate from a substrate roll along a first direction towards a receiving roller. A counter-rotating roller module including a counter-rotating roller is stationarily positioned at a predetermined height over the conductive substrate. The direction of the tangential velocity of the counter-rotating roller at an interface between the counter-rotating roller and the conductive substrate is 180 degrees opposite the first direction of travel of the conductive substrate. The system further includes a continuous powder application module positioned on a feed side of the counter-rotating roller to continuously deposit a volume of a dry powder mixture on the conductive substrate prior to contact with the counter-rotating roller. A contact roller scraper contacting the counter-rotating roller removes powder particles from an outer surface of the counter-rotating roller.

A method of producing conductor-speckled active material particles includes agitating conductive particles within an aqueous binder solution that includes a mixture of binder particulates suspended within a water-based medium. An intermediate powder including the conductive particles dispersed amongst the mixture of binder particulates is generated by evaporating water from the aqueous binder solution to generate. Subsequently, the particulate mixture including active material particles and the intermediate powder is agitated to generate a powder mixture of conductor-speckled active material agglomerations. Each of the conductor-speckled active material agglomerations includes a plurality of conductive particles in electrical contact with one or more active material particles. Further, the conductor-speckled active material agglomerations include binder particulates interspersed between one or more active material particles.

Aqueous methods of macro-particle manufacturing

A method for producing binder-coated active battery material agglomerations includes dissolving a mixture of binder material particles in a solvent solution under the application of a first set of environmental parameters, including at least one of applied heat or pressure above ambient conditions, to generate a binder-solvent solution. This solution is then agitated with a particulate mixture, comprising active battery material particles, while maintaining the first set of environmental parameters, to generate an intermediate solution. Subsequently, the intermediate solution is subjected to a second set of environmental parameters to generate a powder mixture of binder-coated active battery material agglomerations. Each agglomeration includes one or more active battery material particles having at least a partial coating of binder material.
