A method of repairing a composite structure includes providing an assembled composite structure comprising a substantially rigid outer component, wherein the composite structure comprises a void space at least partially bounded by the outer component. The method further includes forming an injection hole through the outer component to provide a path between the void space and space external to the composite structure. The method further includes injecting foam into the void space through the injection hole while the foam is in a substantially unexpanded state and expanding the foam within the void space.

System and method for repairing a composite structure

A method for fabricating a repair laminate for a composite part having an exposed surface includes applying a release film to the exposed surface and forming an uncured ply stack assembly on the release film. The uncured ply stack assembly is formed by forming and compacting a series of uncured ply stacks. The release film and ply stack assembly is then removed from the exposed surface. A bonding material is then applied to the exposed surface, and the uncured ply stack assembly is applied to the bonding material. The ply stack assembly and bonding material are then cured.

Multi-stage debulk and compaction of thick composite repair laminates

A method for repairing damage to a composite part includes creating an aperture through the composite part and preparing the surfaces surrounding the aperture on both sides of the part; inserting a plurality of resin impregnated fibers through the aperture and spreading the end portions of the plurality of fibers radially against the prepared surfaces on both sides of the part; and maintaining contact of the plurality of fibers with the prepared surfaces while the resin cures.

Method for repairing a composite part

A method is provided in one example embodiment and may include forming a ply stack comprising a plurality of uncured composite plies, wherein one or more uncured composite ply of the plurality of uncured composite plies comprises a plurality of perforations that extend, at least partially, through a thickness of the one or more uncured composite ply; and compacting the ply stack to form a composite structure. The plurality of perforations may provide paths for volatiles to be removed through the thickness of the one or more uncured composite ply of the ply stack during the compacting. Volatiles may also be removed through edges of the ply stack during the compacting. In some instances, all uncured composite plies of the ply stack may include a plurality of perforations that extend, at least partially, through the thickness of each uncured composite ply.

A method of repairing a core stiffened structure, including removing a damaged portion of the core stiffened structure; bonding a shelf onto a first core member; bonding a second core member to a shelf; and securing a skin patch over the second core member.

Method of repairing a core stiffened structure

Complex laminated composites may be repaired by removal of individual damaged plies through peeling in order to exploit the weaker interlaminar properties of these composites. Upon removal of the individual damaged plies through peeling, replacement plies may be added to restore the laminated composite. In addition, when damage extends through the thickness of a laminated composite, a plug may be used to allow plies to be replaced while maintaining contour within the repair region. A caul plate also may be used to stiffen and maintain the contour of a repair region while peeling and removing plies from the repair region.

A method for fabricating a repair laminate for a composite part having an exposed surface includes applying a bonding material to the exposed surface and forming an uncured ply stack assembly on the bonding material. The uncured ply stack assembly is formed by forming and compacting a series of uncured ply stacks. The ply stack assembly and bonding material are then cured.

In-situ, multi-stage debulk, compaction, and single stage curing of thick composite repair laminates

A method of cleaning a contaminated composite part, so as to provide a surface suitable for adhesive bonding. The method includes applying a wicking medium adjacent to a surface of the contaminated composite material. Then applying a solvent medium soaked in a cleaning solution adjacent to the wicking medium. Then vapor barrier is applied adjacent to the solvent medium. Next a breather material is applied adjacent to the vapor barrier. Then a vacuum bagging film with a vacuum port is applied and sealed against the composite part. The composite part is then heated and vented to remove contaminates from the composite material.
