A process for manufacturing an insulation board comprising a rigid polyisocyanurate foam core having two major surfaces and a facing material on at least one of the major surfaces, comprising (a) conveying a facing material along a production line for attachment to one major surface of the core; (b) applying a foam-forming mixture of polyisocyanurate to the facing material such that the mixture is applied along the entire width of the facing material; (c) optionally conveying a second facing material along the production line for attachment to the other major surface of the core; (d) conveying the facing material with applied foam-forming mixture into a laminator which comprises a gap for foam expansion and allowing the mixture to foam and expand to fill the gap within the laminator; and (e) curing the foam. The process provides excellent boardstock thickness control, minimal wasted densification at the foam/facer interface, greater compressive strength and high line speed.

Process for manufacturing rigid polyisocyanurate foam products

A closed cell, rigid, polymer foam comprising the reaction product of a polyisocyanate and an isocyanatereactive compound in the presence of (a) a foaming agent, (b) at least about 2 percent by weight of carbon black, based on the weight of the polymer in the foam, and (c) a capped polyoxyalkylene compound which helps bring about a uniform dispersion of the carbon black throughout the foam so that the aged k-factor of the foam is below the aged k-factor of the corresponding unfilled foam.

Dispersant for carbon black-filled foam

A closed cell, rigid, polymer foam comprising the reaction product of a polyisocyanate and an isocyanate-reactive compound in the presence of (a) a foaming agent, (b) at least about 2 percent by weight of carbon black, based on the weight of the polymer in the foam, and (c) a capped polyoxyalkylene compound which helps bring about a uniform dispersion of the carbon black throughout the foam so that the aged k-factor of the foam is below the aged k-factor of the corresponding unfilled foam.

A closed cell, rigid, polymer foam containing as filler at least about 2 percent by weight of carbon black, based on the weight of the polymer in the foam, the carbon black being uniformly dispersed throughout the foam so that there is present in the cell walls of the foam an amount of carbon black which reduces the aged k-factor of the foam to below the aged k-factor of the corresponding unfilled foam.

Rigid polyisocyanurate foams are prepared by (a) bringing together on a continuously advancing conveyor an organic polyisocyanate, a minor amount of a polyester polyol, a blowing agent and, in an organic solvent, a catalyst mixture comprising: (i) a salt of a low molecular weight carboxylic acid selected from the group consisting of an alkali metal salt and an alkaline earth metal salt and mixtures thereof, and (ii) a tertiary amine, the amount of the salt of the low molecular weight carboxylic acid being sufficient and the molecular weight of the carboxylic acid of the salt being sufficiently low to provide a firm foam having a non-friable surface, and (b) foaming the foam-forming mixture.
