A syntactic structural foam product in flat sheet form or curved three-dimensional form adaptable to such uses as a light weight structural core for composite laminates, is made of a mixture of hollow ceramic microspheres and dry resin powder, of either thermosetting or a high-temperature thermoplastic resin, distributed in the interstices of the mass of microspheres for integration of the mixture into desired form upon heating and cooling. The dry resin powder in an other embodiment of the invention includes unexpanded expandable powder which will expand into microballoons in the confined spaces in which they reside and effect a bonding relation with surrounding particles upon supply of heat to the mixture. The foam product is produced by thoroughly intermixing and depositing the mixture as a layer over a surface having a release agent thereover within a dimension defined region and then supplying heat with or without pressure to the layer at a temperature and for a time period sufficient to effect a melting or softening of the resin powder and thereafter cooling the resin to a hardened condition to integrate the mixture into the product desired after which the product is withdrawn from the forming zone. Reinforcing elements such as glass or carbon fibers can be selectively included in the mixture for predeterminable desired physical and mechanical properties.

Syntactic foam core material for composite structures

The invention disclosed herein is a synthetic reinforcing strand of filaments in which the strand density is reduced by spacing the filaments apart along their length with heat expandable hollow particles such as plastic microspheres expanded into microballoons and the method of making such strands. Also embodied in the invention are methods utilizing such strands in processes for making composite structures.

Vibration damping material in which polyvinyl chloride (PVC) and a particle filler such as fly ash or talc are amalgamated into a matrix by combination with a small percentage by weight of blown asphalt in a heat working process, such as extrusion, for forming a product such as a sheet of the material. By use of blown asphalt as a compatibilizer and amalgamator, waste or recycled PVC such as of electrical wire strippings combined with a filler has provided excellent damping characteristics.

The foam product is produced by first intermixing the microspheres and powdered resin by physical agitation of the mixture and depositing the mixture as a layer over a surface having a release agent thereover within a dimension defining region between boundary members and then supplying heat with or without pressure to the layer at a temperature and for a time period sufficient to effect a melting of the resin powder and thereafter cooling the resin in a hardened condition to integrate the mixture into the product desired after which the product is withdrawn from the forming zone. Reinforcing elements such as glass or carbon fibers can be selectively included in the mixture for predeterminable desired physical and mechanical properties.

Method of making syntactic foam core material

The present invention is a method of producing an extruded composite comprising the general steps of: (a) extruding a longitudinally oriented composite precursor coextrusion comprising: (1) at least one thermoplastic polymeric material and (2) a core mixture of at least one thermosetting resin and at least one filler material; whereby the thermoplastic polymeric material(s) is extruded so as to substantially enclose a space, and whereby the core mixture is pumped into the space; and (b) maintaining the composite precursor under conditions whereby the at least one thermoplastic polymeric material becomes cooled and the at least one thermosetting resin becomes cured so as to form the extruded composite of the present invention.

A method of producing formable material of dissimilar polymers and the amalgamated product produced thereby in which mixed thermoplastic polymers have a small percentage of blown asphalt combined therewith, the asphalt acting somewhat as a flux to promote commingling and amalgamation of the polymers during processing to form a product as in extrusion and injection molding operations.
