Methods of forming a blade and rendering a blade resistant to erosion includes positioning a backing plate(s) or elongated backing plate(s) adjacent at least one side of a forward face of a leading edge surface of the blade. The methods include depositing an erosion resistant material in a plurality of layers by fusion bonding the erosion resistant material to the forward face of the leading edge surface of the blade. The backing plates providing a template or guide for depositing the plurality of layers of erosion resistant material. The plurality of layers of erosion resistant material form an erosion shield and a leading edge of the blade. Methods include removing the backing plate.

Methods of forming blades and method for rendering a blade resistant to erosion

A coating system and processes by which the coating system can be deposited on a surface region of a component to be resistant to erosion, and particularly resistant to erosion caused by high moisture content environments. The coating system includes a diffusion barrier layer, an intermediate layer overlying the diffusion barrier layer, and an outermost layer overlying the intermediate layer. The diffusion barrier layer is capable of inhibiting diffusion of damaging elements therethrough. The intermediate layer is an erosion-resistant material, having a hardness that is greater than the diffusion barrier layer, and being deposited by a near-net-shape laser deposition process. The outermost layer is erosion-resistant material, having a hardness that is greater that the hardness of the intermediate layer. The intermediate layer has a thickness of greater than the diffusion barrier layer and the outermost layer.

The method includes forming a last stage disk preform having a disk axis, the preform having a rotor face and an opposed shaft face, the rotor face having a circumferential, axially-extending rotor rib protruding therefrom, the shaft face having a circumferential, axially-extending shaft rib protruding therefrom, the disk preform comprising a disk preform material. The method also includes joining the rotor rib to a rotor preform to form a rotor joint, the rotor preform comprising a rotor preform material. The method further includes joining the shaft rib to a shaft to form a shaft joint, the shaft comprising a shaft material, wherein the disk preform material is different than the rotor preform material and the shaft material.

A process for treating a surface of a component to improve its surface finish and induce residual compresses stresses in a near-surface region of the component. The process entails performing a first peening operation to form residual compressive stress layers in the near-surface region of the component, and then performing at least a second peening operation to cause surface smoothing of the surface of the component while retaining residual compressive stresses in the near-surface region of the component. The first peening operation comprises wet glass bead peening at a first intensity with a first glass bead media, and the second peening operation comprises wet glass bead peening at a second intensity with a second glass bead media, wherein the second intensity is lower than the first intensity and the second glass bead media is smaller than the first glass bead media.

A method of making a multiple alloy, multi-section welded turbine rotor includes providing a forged multiple alloy rotor section having an integral microstructure, the rotor section comprising a first alloy having a first alloy composition and second alloy having a second alloy composition, a first weld face comprising the first alloy on a first end and an a second weld face comprising the second alloy on an opposed second end. The method also includes providing a first rotor section comprising the first alloy composition and a second rotor section comprising the second alloy composition. The method also includes welding the first rotor section to the first weld face and welding the second rotor section to the second weld face.

Multiple alloy turbine rotor section, welded turbine rotor incorporating the same and methods of their manufacture

A process for producing a rotor, the rotor formed thereby, as well as turbines in which such a rotor is installed. The rotor is formed by casting an ingot to have first and second regions formed of different alloys that intermix during casting to define a transition zone therebetween. The ingot is forged to yield a rotor forging that contains axially-aligned first and second alloy regions and a transition zone therebetween. The effects of the transition zone can be mitigated by modeling the transition zone and then off-center machining the forging so that the axis of rotation of the machined monolithic rotor is more centrally located with respect to the transition zone.

The rotor is formed by casting an ingot to have first and second regions formed of different alloys that intermix during casting to define a transition zone therebetween. The ingot is forged to yield a rotor forging that contains axially-aligned first and second alloy regions and a transition zone therebetween. The first and second rotor regions are formed of different alloys and the transition zone having a composition that differs from and varies between the first and second rotor regions. The first rotor region is located within a high pressure region of the monolithic rotor and is formed from an alloy chosen from the group consisting of CrMoV low alloy steels, martensitic stainless steels containing about 11 to about 14 weight percent chromium, Fe&#x2014;Ni alloys, and nickel-base alloys. The second rotor region is located within a low pressure region of the monolithic rotor and is formed from an alloy chosen from the group consisting of NiCrMoV low alloy steels and martensitic stainless steels containing about 11 to about 14 weight percent chromium.

A turbine disk for a gas turbine engine differentially heat treated so as to produce a dual property disk. The process is applicable to superalloy disks, and achieves substantially uniform yet different temperatures in the rim and hub of the disk during heat treatment, so as to attain specific and different properties for the rim and hub. The process includes the steps of heat treating the entire disk to achieve a uniform structure having a fine grain size and fine precipitates. A device for heating the rim of the disk is then disposed at the disk's periphery, such that the rim is maintained at a substantially uniform temperature above the gamma prime solvus temperature of the superalloy so as to dissolve gamma prime precipitates present in the rim and cause grain growth in the rim. The hub is thermally insulated from the heating device and cooled with an apparatus that enables the hub to be maintained at a substantially uniform temperature that is below the gamma prime solvus temperature of the superalloy. This apparatus insulates and cools the hub such that a temperature gradient is established in the web portion of the disk between the rim and hub, yet substantially uniform temperatures are maintained in the rim and hub. Thereafter, the disk is quenched and then aged at a temperature sufficient to develop gamma prime precipitates in the rim. The resulting disk exhibits improved resistance to creep in the rim and improved tensile strength and low-cycle fatigue resistance in the hub.

Differentially heat treated article, and apparatus and process for the manufacture thereof

A method is provided for obtaining a uniform grain size on the order of about ASTM 5 or coarser in at least a portion of an article formed from a .gamma.' precipitation strengthened nickel-base superalloy. The method comprises forming an article by: providing a billet, preheating the billet above 2000.degree. F. for at least 0.5 hours, working at least a portion to near-net shape at working conditions including a first strain rate of less than about 0.01 per second and at a subsolvus temperature at or near the recrystallization temperature, supersolvus heating to form a grain size in the portion of at least 5 ASTM, and cooling to reprecipitate .gamma.' within the article. The method can be utilized to form a .gamma.' precipitation strengthened nickel-base superalloy article whose grain size varies uniformly between portions thereof, so as to yield a desirable microstructure and property gradient in the article in accordance with the in-service temperature and stress-state gradient experienced by the article. The method is particularly useful for the making of relatively large components such as turbine disks used in gas turbine engines, which are subjected to stress and temperature conditions that vary radially from the center of the disk to its outer rim.

Differentially heat treated process for the manufacture thereof

A method for preparing a heat-treated article made of a superalloy, such as a turbine disk preform, includes furnishing an article made of a superalloy that is prone to quench cracking, usually after forging the article, and thereafter covering at least a portion of the article with a quench cladding having a thickness of at least about 1/8 inch so that the quench cladding is in direct thermal contact with the article. The quench cladding may be conveniently applied to the article by thermal spraying, which produces direct thermal contact between the quench cladding and the article, or by placing the article into the envelope of the quench cladding material and hot isostatically pressing to achieve a direct thermal contact between the envelope and the article. After the quench cladding is in place, the clad article is heated to elevated temperature and quenched from the elevated temperature to a lower temperature, and the envelope is removed. By reducing the thermal gradient at the surface of the article and by reducing the oxidation embrittlement of the surface of the article, the quench cladding aids in reducing the incidence and severity of quench cracks. The quench cladding may be applied over the entire surface of the article, or only over the most crack-prone regions.
