A method for forming a composite article includes adding an upper skin at least partially over a failsafe torque tube. The failsafe torque tube includes an inner tube and an outer tube. The method also includes adding a lower skin at least partially under the failsafe torque tube. The upper skin, the lower skin, and the outer tube are made of a composite material. The method also includes co-curing the upper skin, the lower skin, and the outer tube together to produce the composite article.

A method of manufacturing a cured composite structure includes placing a radius filler element into a radius cavity extending along a length of a composite base member. The radius filler element is formed of a permeable material. The method also includes absorbing resin from the composite base member into the permeable material of the radius filler element. The method additionally includes curing or solidifying the resin in the radius filler element and in the composite base member to form a cured composite structure in which the resin bonds the radius filler element to the composite base member.

Permeable radius filler for composite structure

A method of manufacturing a cured composite structure includes placing a radius filler element into a radius cavity extending along a length of a composite base member formed of dry fiber material comprised of reinforcing fibers. The radius filler element is formed of a radius filler material. The method also includes infusing resin into the dry fiber material, and chemically reacting the resin with the radius filler material to create a mixture of resin and radius filler material along side surface interfaces between the radius filler element and the composite base member. The method additionally includes curing or solidifying the resin, and allowing solvent in the resin to evaporate causing hardening of the mixture and bonding of the radius filler element to the composite base member, and resulting in a cured composite structure.

Radius filler for wet composite layup

A method of manufacturing a cured composite structure includes inserting a plurality of radius filler segments into a radius cavity extending along a length of an uncured composite base member to form an uncured structural assembly. The plurality of radius filler segments are placed in end-to-end arrangement within the radius cavity and each having opposing segment ends and being formed of a thermoplastic material. The method additionally includes heating the structural assembly at least to a base member cure temperature that causes the segment ends of end-to-end pairs of the plurality of radius filler segments to fuse together and form a continuous radius filler element that extends along the length of the composite base member. The method also includes allowing the structural assembly to cure to form a cured composite structure.

Composite structure having thermoplastic radius filler

Provided is a method for forming a co-cured composite article. The method includes: providing a bag carrier; providing a vacuum bag, wherein the vacuum bag at least partially surrounds the bag carrier; providing an outer skin, wherein the outer skin at least partially surrounds the vacuum bag; forming a space between the bag carrier and the outer skin; and providing a filler between the outer skin and the bag carrier.

A manufacture and process for a winglet formed as a unitary structure by laying up and co-curing three ply-sets in a bifurcated configuration, without metal and fasteners, comprising three continuous surfaces: a first ply-set comprising a first continuous surface forming: an outboard surface of an upper blade; an outboard portion of a root region; and an outboard surface of a lower blade; a second ply-set forming a second continuous surface forming an inboard surface of the upper blade and an upper skin of the root region; and a third ply-set forming a third continuous surface forming an inboard surface of the lower blade and a lower skin of the root region . . . continuous surface. The root region being integral in the bifurcated configuration, matching a shape of an airfoil of a tip of a wing, and comprising two supports that comprise an additional ply-set shaped to receive an attachment system.

One-piece composite bifurcated winglet

A vacuum bagging diaphragm assembly used in forming a component from composite material includes a first sheet of a first material. Also included is a second sheet of a second material for positioning between a three dimensional forming tool and the first sheet. A modulus of elasticity of the second material is greater than a modulus of elasticity of the first material. A method includes a step of positioning a composite laminate material between a first sheet of a first material and a second sheet of a second material. The second material has a modulus of elasticity greater than a modulus of elasticity of the first material. The method further includes a step of positioning the second material of the second sheet in overlying relationship to a three dimensional forming tool with the second material positioned between the three dimensional forming tool and the composite material.

Double diaphragm vacuum bagging assembly and method of use

A method includes the step placing composite laminate material onto a three dimensional forming tool with an external surface and at least four junctures associated with the external surface. Each juncture is positioned between two adjacent planar surfaces in which each of the two adjacent surfaces extend in a different plane, the junctures converge and each juncture defines a line of direction. The three dimensional forming tool arranged in a two dimensional pattern, has the lines of direction and the two adjacent planar surfaces positioned on opposing sides of each of the at least four junctures are all positioned in a common plane. The line of direction of each of the at least four junctures in the two dimensional pattern converge to a common point. At least one line of direction is not in alignment beyond the common point with another line of direction. Tool apparatus is also provided.

Natural path forming for composite material

A tooling apparatus for manufacturing a composite structure may include a rigid outer tool for receiving a composite layup, a tubular inner vacuum bag in contact with the composite layup and defining an inner vacuum chamber, and an outer vacuum bag covering at least a portion of the rigid outer tool. The outer vacuum bag and the tubular inner vacuum bag may collectively define an outer vacuum chamber containing the composite layup. An outer bag vacuum source may be fluidly coupled to the outer vacuum bag for applying an outer bag vacuum pressure on the outer vacuum chamber. An inner bag vacuum source may be fluidly coupled to the tubular inner vacuum bag for applying an inner bag vacuum pressure on the inner vacuum chamber during application of the outer bag vacuum pressure on the outer vacuum chamber.

Tooling apparatus and method for double-vacuum-bag degassing of a composite layup

A vacuum bagging system may include a layer assembly defining a fluid flow channel. The layer assembly may include a contact layer mounted to a composite part positionable within an outer mold line (OML) tool. The contact layer may have a contact layer width defined by opposing contact layer side edges. The layer assembly may further include an inner layer mounted to the contact layer and having inner layer side edges located between the contact layer side edges. The fluid flow channel may extend along at least a portion of the composite part to at least one part end. The vacuum bagging system may include an internal vacuum bag positionable against the inner layer. An inner mold line (IML) tool may support the internal vacuum bag. The contact layer width may be less than an IML tool width.

System for facilitating fluid movement in closed molds

A method and apparatus for forming a winglet formed as a one-piece composite for an aircraft is presented. The winglet comprises a first blade, a second blade, and a root region. The first blade includes a first leading edge and a first trailing edge. The second blade includes a second leading edge and a second trailing edge. The second blade is positioned at an angle to the first blade. The root region is co-cured with the first blade and the second blade to form the winglet. The root region is configured to receive an attachment system for attaching the winglet to a wing of the aircraft.

A composite part includes a first structural element. The composite part includes a second structural element joined at an intersection with the first structural element to form a fillet. The composite part further includes reinforcement webbing wrapped around the first structural element proximate the fillet.

Composite structure and method

In one embodiment a method to form a composite part comprises joining a first structural element and a second element to form a fillet at an intersection of the first structural element and the second element, positioning an inflatable radius filler in the fillet, positioning the composite part in a vacuum chamber, venting the inflatable radius filler to an environment external to vacuum chamber, drawing a vacuum in the vacuum chamber, and curing the composite part. Other embodiments may be described.

System and method for facilitating fluid movement in close-molded composite parts

A laminated board is built up from a plurality of layers of composite material having substantially unidirectional fibers. The layers are arranged so that all of the fibers in the board are substantially parallel to the length of the board. The board is cut at alternate 60.degree. angles with respect to a bottom layer of the board in the direction of the fibers to form a plurality of strips having a substantially triangular cross section. The strips are then advanced through a rolling machine which forms radiused surfaces on two adjacent sides of an equilateral triangle which is described by the cross section of the strip. Tapered fillers are formed by varying the thickness of the board from one end to the other. A strip-cutting machine having an angled blade, guides for the board, and a mechanism for translating the blade with respect to the board is also disclosed.
