A bulk dual phase soft magnetic component having a three-dimensional magnetic flux and its manufacturing methods are described herein. The methods can include combining a first powder material with a second powder material to form a component structure, wherein the first powder material comprises a plurality of first particles each comprising a first core and a reactive coating, and wherein the second powder material comprises a plurality of second particles each comprising a second core and a non-reactive coating, and, consolidating the component structure to join the plurality of first particles with the plurality of second particles.

A system is provided with a controller configured to receive a computer model of a mold configured to cast a part. The computer model has a variable wall thickness of the mold thermally tailored to a geometry of the part. The controller is configured to control a manufacturing system to produce the mold based on the computer model.

System and method for casting with mold having thermally tailored wall

A method of forming a directionally-solidified casting component using a casting system is provided. The casting system includes a chamber having a heating zone and a cooling zone separated by a baffle plate. The method includes pouring an alloy in a liquid state into a mold shell. The mold shell is positioned on a chill plate within the heating zone. The method further includes moving the mold shell from the heating zone into the cooling zone. The alloy transfers from the liquid state to a solid state within the mold shell while moving the mold shell from the heating zone to the cooling zone. The method further includes contacting the mold shell with a heat transfer member.

The present application provides a container for use in manufacturing a metal billet from a metal powder in a hot isostatic pressing process. The container may include a top, a bottom, a wall extending between the top and the bottom, an enhanced directional consolidation feature in the wall, and a sleeve positioned about the enhanced directional consolidation feature.

Methods for manufacturing dual phase soft magnetic components include combining a plurality of soft ferromagnetic particles with a plurality of paramagnetic particles to form a component structure, wherein the plurality of soft ferromagnetic particles each comprise an electrically insulative coating, and, heat treating the component structure to consolidate the plurality of soft ferromagnetic particles with the plurality of paramagnetic particles.

A casting system for forming a directionally-solidified casting component is provided. The casting system defines an axial direction, a radial direction, and a circumferential direction. The casting system includes a chamber and a baffle plate disposed within the chamber. The chamber and the baffle plate collectively define a heating zone and a cooling zone. The heating zone and the cooling zone are separated by the baffle plate. The casting system further includes a shaft and a cooling plate disposed on the shaft. The cooling plate is movable between the heating zone and the cooling zone. A mold shell is disposed on the cooling plate. The casting system further includes a cooling system for directing a coolant fluid towards the mold shell.

Systems and methods for enhanced cooling during directional solidification of a casting component

A dual phase magnetic component, along with methods of its formation, is provided. The dual phase magnetic component may include an intermixed first region and second region formed from a single material, with the first region having a magnetic area and a diffused metal therein, and with the second region having a non-magnetic area. The second region generally has greater than 0.1 weight % of nitrogen.

Methods for forming a dual-phase magnetic component from an initial component comprising a non-magnetic austenite composition are provided. The method may include: forming a coating on a portion of the surface of the initial component to form a masked area while leaving an unmasked area thereon. Thereafter the initial component may be heated to a treatment temperature such that nitrogen diffuses out of the unmasked area of the initial component to transform the non-magnetic austenite composition to a magnetic phase in the unmasked area. Thereafter, the initial component may be cooled from the treatment temperature to form a dual-phase magnetic component having a magnetic region corresponding to the unmasked area and a non-magnetic region corresponding to the masked area.

An article, for example a turbomachinery article is presented. The article includes a weldable first component having a base portion and a flange portion. The flange portion is outwardly projecting normal to a surface of the base portion; and is joined with the base portion by a solid state joint. The base portion comprises a nanostructured ferritic alloy; and the flange portion comprises a steel substantially free of oxide nanofeatures. The first component is joined to a second component through the flange portion of the first component by a weld joint.

Nanostructured ferritic alloy components and related articles

An article and method of forming the article are disclosed. The article has a surface comprising a nanostructured ferritic alloy. The surface includes a plurality of nanofeatures that include complex oxides of yttrium and titanium disposed in an iron-bearing alloy matrix. The iron-bearing alloy matrix at the surface includes about 5 weight percent to about 30 weight percent of chromium, and about 0.1 weight percent to about 10 weight percent of molybdenum. Further, a concentration of a chi phase or a sigma phase in the nanostructured ferritic alloy at the surface is less than about 5 volume percent. The method generally includes the steps of milling, thermo-mechanically consolidating, annealing, and then cooling at a rate that hinders the formation of chi and sigma phases in the nanostructured ferritic alloy at the surface.

Corrosion resistant article and methods of making

A system for mechanical milling and a method of mechanical milling are disclosed. The system includes a container, a feedstock, and milling media. The container encloses a processing volume. The feedstock and the milling media are disposed in the processing volume of the container. The feedstock includes metal or alloy powder and a ceramic compound. The feedstock is mechanically milled in the processing volume using metallic milling media that includes a surface portion that has a carbon content less than about 0.4 weight percent.
