A method for manufacturing a contact terminal including a contact portion that slides against a surface of a conductive contact plate. The manufacturing method includes forming a projection in a metal plate by performing a drawing process, wherein the projection projects in a thicknesswise direction of the metal plate and has a larger diameter than the contact portion. The manufacturing method further includes forming the contact portion from the projection by performing a contraction pressing process at least once on the projection so that the diameter of the projection gradually decreases, while the height of the projection remains the same or decreases in a stepwise manner.

A rotation plate including a surface, in which a fixed contact terminal slides in contact with the surface of the rotation plate. The rotation plate includes a movable contact plate and a holding member. The movable contact plate forms a predetermined conductive pattern. The holding member holds the movable contact plate and is formed from an insulating resin material. The movable contact plate and the holding member are molded integrally and fixed to each other so that a surface of the movable contact plate is exposed and does not project outward from a surface of the holding member.

A gear housing for a motor is fixed to a motor main body driving a rotary shaft. The gear housing contains a worm wheel and a worm connected to the rotary shaft. Three mounting feet to be fixed to a mounting member are formed at intervals and protrude from a first side surface of the gear housing. A bulge portion bulges outward on the first side surface of the gear housing to expand the internal space. The bulge portion has side walls, which are installed to protrude from the outer side surface constituting the side walls of the bulge portion, and an upper wall, which connects the distal ends in the protruding direction of the side walls. The three mounting feet are connected by the side walls and the upper wall.

A bearing is positioned relative to a rotatable shaft by inserting the bearing over the rotatable shaft until the bearing contacts a flange of the rotatable shaft, which is cold-forged on the rotatable shaft. The bearing is fixed to the rotatable shaft such that a swaged portion is formed in an outer peripheral portion of the rotatable shaft on an opposite axial side of the bearing, which is axially opposite from the flange, by swaging a corresponding part of the outer peripheral portion of the rotatable shaft such that the corresponding part of the outer peripheral portion of the rotatable shaft is radially outwardly bulged to form the swaged portion, and the swaged portion is axially pressed against the bearing to axially securely clamp the bearing between the swaged portion and the flange.

A connector part extends outward of a yoke housing from a holder base and is connectable with an external connector to receive an electric signal. A contact base extends from the holder base into an interior of the gear housing through a communication hole, which is formed in a yoke housing side end of the gear housing. The contact base supports terminals, which provide an electrical connection between stationary contacts and brushes. An intermittent drive unit is installed to the connector part to intermittently drive an armature through the brushes based on the electric signal received from the external connector.

A unit plate, which holds electric circuit components including power supply terminals, is secured to a housing cover, which is, in turn, connected to a housing to close an opening of the housing. The housing cover includes guide walls, which extend in a direction generally parallel to a fitting direction of an external connector to guide the unit plate in such a manner that a second end of each power supply terminal held by the unit plate is received in a connector housing part of the housing cover, which is connected with the external connector, at time of installing the unit plate to the housing cover. The unit plate includes a rotation support arrangement, which rotatably supports a rotator. The electric circuit components also include stationary contact members, each of which includes a contact section that is slidably engageable with a movable contact of the rotor.

Electric motor having speed reducing mechanism

A method of making an electric motor where the motor has a reduction gear and a gear cover mounted thereon. An opening is formed through the gear cover at a location corresponding to a connection portion. A pressure member is inserted into the gear cover through the opening and is pressed against another pressure member to squeeze a choke coil and a connection plate. High current may flow through the pressure members for a short time to weld the choke coil and the connection plate together by way of resistive heating.

Method of making an electric motor

An electric motor has a detachably mounted gear cover and a reduction gear located within the gear cover. One pressure member is inserted into the gear cover through an opening formed through the gear cover and urged against another pressure member to squeeze a choke coil and a connection plate. A high current is flowed through the pressure members for a short time to weld the choke coil and connection plate together through resistive heating.
