A joining operation for a stack of three metal sheets performed using only a single welding step, with access to only one sheet side being required. An inner sheet of the stack has formed therein a pair of bifurcated projections, wherein at least one first apex faces in one direction and at least one second apex faces in the opposite direction. First and second outer metal sheets are assembled with the inner sheet, wherein the first outer sheet abuts the at least one first apex, and the second outer sheet abuts the at least one second apex. A projection welding apparatus welds the sheets, using only access to the first outer sheet superposed the bifurcated projections, wherein a majority of the current flows through the second outer sheet.

A roof assembly for a vehicle that includes a center roof panel made from a lightweight material like aluminum, a surrounding attachment flange made from a more formable and stronger material like steel, and a junction that connects the roof panel and the attachment flange together. An apparatus and method for locally expanding tubular member includes a pre-form die having a cavity with an expansion chamber therein to receive a portion of a tubular blank between ends thereof. The apparatus also includes a bladder apparatus for insertion in the tubular blank and cooperating with the pre-form die to locally expand the portion of the tubular blank in the expansion chamber to form a locally expanded tubular member.

An apparatus and method for hydroshearing and hydrotrimming for a hydroforming die includes a cutting insert fixed relative to the hydroforming die. The apparatus and method also includes a disposable insert fixed relative to the hydroforming die. The apparatus and method further includes a plunger movable relative to the hydroforming die to allow fluid within a tubular member to force a wall portion of the tubular member outward against the plunger and be sheared in the hydroforming die to trim the tubular member.

Apparatus and method for hydroshearing and hydrotrimming for hydroforming die

A method is provided for attaching together a larger tube and a smaller tube in a T-shaped intersecting joint. A hole is formed in the larger tube with a flange surrounding the hole. A circumferential extending flange is formed on the outside of the smaller tube. Adhesive is placed on either the outside of the smaller tube or the inside of the flange of the larger tube. The smaller tube is inserted into the hole in the larger tube so that the adhesive is interposed between the inside of the flange of the larger tube and the outside of the smaller tube and the flange on the outside of the smaller tube comes into electrical conducting contact with the flange of the larger tube. Electrical current is applied to flow between the large tube and the small tube so that electrical resistance heating is obtained to cure the adhesive.

A method is provided for hydroforming a ring-shaped tubular structure such as a door opening for a vehicle body. The method includes providing a ring-shaped tubular blank having a hollow sealed interior, capturing the ring shaped tubular blank in a hydroforming die cavity, piercing the ring shaped tubular blank with a hollow punch, and introducing pressurized fluid through the hollow punch into the hollow sealed interior to expand the tubular structure to conform with the shape of the hydroforming die cavity and thereby hydroform the ring-shaped tubular structure.

A clamp assembly for a hydroforming die includes a stationary lower bed to support a lower die half of the hydroforming die, a stationary upper bed spaced above the lower bed, at least one guide post extending between the lower bed and the upper bed, a movable slide disposed between the upper bed and the lower bed and movable along the at least one guide post to support an upper die half of the hydroforming die, a lifting cylinder operatively connected to the movable slide to move the movable slide and upper die half toward and away relative to the lower die half, at least one link mechanism connected to the upper bed and the movable slide to equalize a force on the hydroforming die, and at least one linkage cylinder operatively connected to the at least one link mechanism to activate the at least one link mechanism to prevent the movable slide and upper die half from moving away from the lower die half to keep the hydroforming die closed during a hydroforming process.

A method of joining tubular members together includes the steps of providing an internal tubular member, providing an external tubular member, and heating the external tubular member and/or cooling the internal tubular member. The method also includes the steps of joining the internal tubular member and second tubular member together to form an overlap region of a joined tubular member, and positioning the joined tubular member between open die halves mating with one another to define a tubular cavity portion. The method includes the steps of progressively closing the die halves to progressively deform the joined tubular member within the tubular cavity portion. The method includes the steps of applying hydraulic pressure to expand and conform the joined tubular member to the tubular cavity portion. The method also includes the steps of separating the die halves and removing the expanded joined tubular member from the die.

Method of joining tubular members

A method of forming a tubular member with at least one flange includes the steps of providing a tubular member, expanding at least one portion of the tubular member, and positioning the tubular member between open die halves. The method includes the steps of applying at least nominal internal hydraulic pressure to the tubular member. The method further includes the steps of progressively closing the die halves to progressively deform the tubular member and progressively expel the at least one portion of the tubular member to define a flange comprised of wall portions of the tubular member engaging one another. The method includes the steps of increasing the hydraulic pressure to expand and conform the tubular member. The method also includes the steps of separating the die halves and removing the tubular member having a flange from the die.

A multi-section support rail has a first section with an outer circumferential wall, a parallel inner circumferential wall and a transverse web extending longitudinally therealong, a second section hollow tubular section with an outer circumferential wall and a parallel inner circumferential wall. The outer circumferential walls are substantially identical dimensionally. The sections are joined at mating surfaces,. The joined sections are pre-bent at the second section and then hydroformed to a final desired shape. The transverse web retains the extruded dimensions throughout the hydroforming process.

A multi-section support rail has a first section with an outer circumferential wall, a parallel inner circumferential wall and a transverse web extending longitudinally therealong, a second section hollow tubular section with an outer circumferential wall and a parallel inner circumferential wall. The outer circumferential walls are substantially identical dimensionally. The sections are joined at mating surfaces. The joined sections are pre-bent at the second section and then hydroformed to a final desired shape. The transverse web retains the extruded dimensions throughout the hydroforming process.

A tubular member is manufactured in a hydroforming and hydroshearing apparatus. A substantially right circular cylindrical workpiece is placed in a die and pressurized to hydroform a substantially rectangular tubular product. The workpiece is presheared during the pressurization period and is fully sheared during the withdrawal of a plurality of plunger members while the internal pressure is maintained. The plunger members are positioned in the die by respective power cylinders which control the withdrawal thereof.

A method for cutting an 'O' ring retention groove around the cutting edge of a hydropiercing die button. A groove machining tool is given a convex curved end surface the radius of which is slightly less than or, at most, substantially equal to the tightest concave radius that the end surface will have to sweep through as the groove is cut. Consequently, an accurate, slightly curved groove bottom surface is created for the 'O' ring, while the machining tool will not bind as it moves through the tightest concave portion of the cutting path.

A method and apparatus for piercing a pair of aligned holes through both sides of a tube combined with the process of hydroforming the tube to final shape. After the tube is expanded and internally pressurized between upper and lower dies, a punch is driven forcefully through a cross passage in the die and through both walls of the tube, one after the other. The end of the punch is bored out sufficiently to leave a sharp edge that cuts a first slug, and the first slug is wedged into the end of the punch. The opposed wall of the tube is backed by a female die button with a cylindrical cutting edge concentric to, and equal in diameter to, the end of the punch. The end of the punch enters the die button to cleanly shear out a second hole, pushing a stack of two slugs into the die button. A pressure feed orifice properly located enters the still pressurized tube at this point, feeding positive pressure to the punch bore to blow the slugs off and out of the die button.

Method for piercing two aligned holes in a hydroformed tube

An apparatus for in-die piercing of a tube as it is hydroformed creates a sharp edged, non countersunk hole, while sealing against pressurized fluid loss and ejecting the slug cleanly from the apparatus. A sharp edged die button inset into one of a pair of die blocks includes a hole shaped cutting edge surrounded by a compliant face seal flush with the cavity between the die blocks. A plunger is slidable within a central bore in the die button from a closed position flush with the cutting edge to a partially retracted pierce position, and finally to a further retracted ejection position. An ejection chute in the same die block opens into the bore at one end, at a point between the pierce and ejection positions of the plunger, and also opens at the other end out of the die block. The plunger is sealed relative to the die button bore. The plunger is retained in closed position until the tube is fully hydroformed to final shape, and the outer surface of the tube engages the face seal. Then, the plunger is retracted to pierce position, allowing a slug to be blown out through the cutting edge. The face seal and plunger seal prevent the loss of fluid. Then, the tube is de pressurized, and the plunger retracts farther, allowing the slug to be ejected.
