A permeable LSP material that can be incorporated into a resin infusion process such as RTM and VaRTM. This permeable LSP material may be in the form of an elongated or continuous tape that can be used in an automated placement process such as ATL and AFP. In one embodiment, the permeable LSP material includes at least the following components: (a) a nonwoven veil of randomly arranged fibers; (b) a porous electrically conductive layer having openings through its thickness; and (c) a resin material distributed, in a non-continuous manner, throughout the nonwoven veiland between the nonwoven veil and the porous conductive layer. The permeable LSP material can be brought into contact with a dry preform, followed by resin infusion and curing to form a hardened composite part having the LSP material integrated therein.

Permeable materials capable of lightning strike protection and use thereof in resin infusion processing

A hot drape-forming method for shaping fibrous preforms and prepreg plies into complex geometries. For shaping fibrous preforms, the hot drape-forming method includes: a) dividing the total number of preforms into a plurality of sub-preforms (S, S, S); and b) consecutively shaping each sub-preform (S, S, S) by applying vacuum pressure and heat, wherein the shaping of all sub-preforms (S, S, S) are carried out in the same tool housing () over the same molding surface. The resulting shaped preform (S, S, S) is ready for resin infusion. The same method can also be used to shape resin-impregnated prepreg plies.

Fabrication of complex-shaped composite structures

An automated method for producing a fibrous preform on a tool surface. Such fibrous preform is configured to receive liquid resin via resin infusion. A disposable layer containing a small amount of radiation absorbing material is placed onto the tool surface prior to the automated placement of the first ply of dry fibrous material. Particles of a polymeric or resinous binder are applied on an exposed surface of the disposable layer to enhance adhesion of the first ply. The dry fibrous material may be in the form of elongated, narrow-width fiber tapes or broader fabrics that can be deposited onto the tool surface by an automated placement method. The disposable layer may be in the form of a flexible polymeric film, a release film, a peel ply or a polymer-coated glass cloth.

Automated fabrication of fibrous preform

A hybrid, woven textile material that can be used in the manufacturing of fiber-reinforced composite materials. The hybrid textile material is a woven fabric composed of unidirectional fibers interlaced with strips of non-woven fibers in a weaving pattern. In an embodiment, the hybrid textile material is porous or permeable with respect to liquid resins used in Resin Transfer Molding (RTM) processes and a preform formed from this textile material can be infused with liquid resins during such RTM processes.

Hybrid woven textile for composite reinforcement

A dry, fibrous tape for use in an automated placement process such as ATL or AFP and a preform produced therefrom. The preform is configured for resin infusion. The tape contains a layer of unidirectional fibers, at least one nonwoven veil bonded to one side of the fiber layer, and at least binding materials present within the tape. The preform produced from laying down such tape exhibits a low-bulk property that is close to the final thickness of the cured fiber-reinforced resin article and no further consolidation or compaction is required.

Dry fibrous tape for manufacturing preform

A curable prepreg ply formed by applying two outer resin films to the top and bottom surfaces, respectively, of a layer of resin-impregnated reinforcement fibers. The outer resin films contains insoluble toughening particles, and partially soluble or swellable toughening particles, but the resin matrix which impregnates the reinforcement fibers does not contain the same toughening particles. The insoluble toughening particles are insoluble in the resin matrix of the resin films upon curing of the prepreg ply. The partially soluble or swellable toughening particles are partially soluble or swellable in the resin matrix of the resin films upon curing of the prepreg ply, but remain as discreet particles after curing.

Particle toughening for improving fracture toughness

A method for shaping dry preform material prior to resin infusion is disclosed. The starting material to be shaped is a preform blank (e.g. flat sheet) of dry, fibrous material. The shaping process is a vacuum forming process that relies on controlling the vacuum pressure and deformation speed to produce a shaped preform with three-dimensional configuration. The purpose of the shaping process described herein is to enable an automated process to replace the conventional hand lay-up operation.
