The disclosure discloses apparatus and methods for repairing defects such as porosity and/or edge delamination in composite laminates by infusion of flowable matrix material. In some embodiments, methods disclosed herein comprise infusing the flowable matrix material into a space in the composite laminate through the use of a formed hole extending at least partially through the composite laminate. In some embodiments, methods disclosed herein comprise infusing the flowable matrix material into a space in the composite laminate in a stepwise manner in order to obtain more complete filling of such space.

Apparatus and methods for repairing composite laminates

Systems and methods for detecting a kiss bond in a composite component are provided. Using reflected ultrasound data representative of reflected ultrasound energy from the composite component, a first threshold amplitude value between 2% and 5% higher than a predetermined baseline noise amplitude value of expected material noise in the reflected ultrasound energy from the composite component, and a second threshold amplitude value higher than the first threshold amplitude value, one or more occurrences of an amplitude of the reflected ultrasound energy exceeding the threshold amplitude value and less than the second threshold amplitude value are identified. The kiss bond is detected in the composite component based on the identified one or more occurrences of the amplitude of the reflected ultrasound energy.

Detection of kiss bonds within composite components

An apparatus and methods include infusing the flowable matrix material into a space in the composite laminate through the use of a formed hole extending at least partially through the composite laminate. A method of repairing damage to a composite material having a composite substrate and at least one layer of shielding material includes: a) removing damage to the at least one layer of shielding material by creating a hole in the at least one layer of shielding material; b) applying a patch of shielding material in the region of the hole via a resin, wherein a ratio of a resin weight to a weight of the patch of shielding material lies in a range between about 0.45-0.55; and c) curing the resin, wherein an absorptive, consumable material is positioned in contact with the resin during at least a portion of the curing.

Method of repairing a composite material

A method for inserting an insert into a hole in a composite material made from a plurality of carbon fiber layers suspended in a resin material includes lowering a temperature of the insert to a reduced temperature at which a coefficient of thermal expansion of a material of the insert causes the insert to contract to a first perimeter, inserting the insert at the reduced temperature into the hole, and permitting the temperature of the insert to increase from the reduced temperature to an operational temperature. At the operational temperature, the insert expands to a second perimeter so that the insert is retained within the composite material due to an interference between the insert and the composite material. The interference transfers a structural load from the insert to the composite material and results in damage to the composite material if the insert is dislodged at the operational temperature.
