An electrode structure and its method of manufacture are disclosed. The disclosed electrode structures may be manufactured by depositing a first release layer on a first carrier substrate. A first protective layer may be deposited on a surface of the first release layer and a first electroactive material layer may then be deposited on the first protective layer.

Protected electrode structures

Composite structures including an ion-conducting material and a polymeric material (e.g., a separator) to protect electrodes are generally described. The ion-conducting material may be in the form of a layer that is bonded to a polymeric separator. The ion-conducting material may comprise a lithium oxysulfide having a lithium-ion conductivity of at least at least 10S/cm.

Electrode protection using a composite comprising an electrolyte-inhibiting ion conductor

Sulfur-based electrodes, and associated systems and methods for their fabrication, are generally described. Certain embodiments relate to sulfur-based electrodes with smooth external surfaces. According to some embodiments, relatively large forces can be applied to compositions from which the sulfur-based electrodes are made during the fabrication process. In some such embodiments, the compositions can maintain relatively high porosities, even after the relatively large forces have been applied to them. Methods in which liquids are employed during the electrode fabrication process are also described.

Electrode fabrication methods and associated systems and articles

Electrode structures and electrochemical cells are provided. The electrode structures and/or electrochemical cells described herein may include one or more protective layers comprising a polymer layer and/or a gel polymer electrolyte layer. The polymer layer may be formed from the copolymerization of an olefinic monomer comprising at least one electron withdrawing group and an olefinic comonomer comprising at least one electron donating group. Methods for forming polymer layers are also provided.

Electrolyte materials for use in electrochemical cells, electrochemical cells comprising the same, and methods of making such materials and cells, are generally described. In some embodiments, the materials, processes, and uses described herein relate to electrochemical cells comprising sulfur and lithium such as, for example, lithium sulfur batteries. The electrolyte can comprise a polymeric material and, in some cases, an absorbed auxiliary material. For example, the electrolyte material can be capable of forming a gel, and the auxiliary material can comprise an electrolyte solvent. In some instances, the electrolyte material can comprise at least one organic (co)polymer selected from polyethersulfones, polyvinylalcohols (PVOH) and branched polyimides (HPI). The non-fluid material in the electrolyte, when configured for use, can, alone or in combination with the optional absorbed auxiliary material, have a yield strength greater than that of lithium metal, in some embodiments.

Electrolyte materials for use in electrochemical cells

Electrode structures and methods for making the same are generally described. In certain embodiments, the electrode structures can include a plurality of particles, wherein the particles comprise indentations relative to their convex hulls. As the particles are moved proximate to or in contact with one another, the indentations of the particles can define pores between the particles. In addition, when particles comprising indentations relative to their convex hulls are moved relative to each other, the presence of the indentations can ensure that complete contact does not result between the particles (i.e., that there remains some space between the particles) and that void volume is maintained within the bulk of the assembly. Accordingly, electrodes comprising particles with indentations relative to their convex hulls can be configured to withstand the application of a force to the electrode while substantially maintaining electrode void volume (and, therefore, performance). Particles having indentations relative to their convex hulls also occupy a relatively small volume, compared to spheres or other particles including boundaries that fill substantially all of their convex hulls, allowing one to introduce a desired amount of void volume while reducing the percentage of volume within the electrode occupied by particulate material.

The present invention relates to a solid composite for use in the cathode of a lithium-sulphur electric current producing cell wherein the solid composite comprises 1 to 75 wt.-% of expanded graphite, 25 to 99 wt.-% of sulphur, 0 to 50 wt.-% of one or more further conductive agents other than expanded graphite, and 0 to 50 wt.-% one or more binder, based on the total amount of the solid composite, a lithium-sulphur electric current producing cell comprising (i) a cathode comprising the solid composite, (ii) an anode and (iii) an electrolyte interposed between said cathode and said anode, and a process for preparing the solid composite comprising the steps (I) preparing a slurry comprising sulphur, expanded graphite, and optionally further components in a liquid medium by dispersing the sulphur, the expanded graphite, and optionally the further components in the liquid medium; (II) casting the slurry provided in step (I) on a substrate or placing the slurry provided in step (I) into a mold; and (III) removing some or all of the liquid medium from the slurry cast in step (II) to form a solid composite.
