A polycrystalline diamond abrasive element, particularly a cutting element, comprises a table of polycrystalline diamond bonded to a substrate, particularly a cemented carbide substrate, along a non-planar interface. The non-planar interface typically has a cruciform configuration. The polycrystalline diamond has a high wear-resistance, and has a region adjacent the working surface lean in catalysing material and a region rich in catalysing material. The region lean in catalysing material extends to a depth of 40 to 90 microns, which is much shallower than in the prior art. Notwithstanding the shallow region lean in catalysing material, the polycrystalline diamond cutters have a wear resistance, impact strength and cutter life comparable to that of prior art cutters, but requiring only 20% of the treatment times of the prior art cutters.

Polycrystalline diamond abrasive elements

A polycrystalline diamond abrasive element, particularly a cutting element, comprises a table of polycrystalline diamond bonded to a substrate, particularly a cemented carbide substrate, along a non-planar interface. The polycrystalline diamond abrasive element is characterized by the nonplanar interface having a cruciform configuration, the polycrystalline diamond having a high wear-resistance, and the polycrystalline diamond having a region adjacent the working surface lean in catalysing material and a region rich in catalysing material. The polycrystalline diamond cutters have improved wear resistance, impact strength and cutter life than prior art cutters.

An abrasive compact having at least a tri-modal particle size distribution, and a binder phase, define a plurality of interstices. The binder phase is distributed in the interstices to form binder pools that correspond substantially in average size to that of an ultrahard polycrystalline composite material having a monomodal particle size distribution and substantially the same overall average particle grain size.

Abrasive compacts

A polycrystalline diamond abrasive cutting element consists generally of a layer of high grade polycrystalline diamond bonded to a cemented carbide substrate. The polycrystalline diamond layer has a working surface and an outer peripheral surface and is characterized by having an annular region or a portion thereof adjacent the peripheral surface that is lean in catalysing material. A region adjacent the working surface is also lean in catalysing material such that in use, as a wear scar develops, both the leading edge and the trailing edge thereof are located in a region lean in catalysing material.

A polycrystalline diamond abrasive cutting element consists generally of a layer of high grade polycrystalline diamond bonded to a cemented carbide substrate. The polycrystalline diamond layer has a working surface and an outer peripheral surface and is characterized by having an annular region or a portion thereof adjacent the peripheral surface that is lean in catalyzing material. A region adjacent the working surface is also lean in catalyzing material such that in use, as a wear scar develops, both the leading edge and the trailing edge thereof are located in a region lean in catalyzing material.

A tool insert comprises a substrate () having a support surface and a support ring extending laterally from the support surface. The support ring is sized to define a recess () within the confines thereof and a shelf about the periphery thereof. A layer () of ultra-hard abrasive material is located within the recess and bonded to the substrate and the support ring (), and presents a primary cutting edge () for the tool insert. A protective layer () is bonded to the shelf about the support ring so as to protect the primary cutting edge. The protective layer provides a secondary cutting edge () for the tool insert, the depth of the protective layer being selected so as to be sufficient to protect the primary cutting edge whilst cutting, milling or drilling through a first substance but to expose the primary cutting edge upon encountering a second substance.

Composite tool insert

A polycrystalline diamond abrasive element, particularly a cutting element, comprises a layer of polycrystalline diamond having a working surface and bonded to a substrate, particularly a cemented carbide substrate, along an interface. The polycrystalline diamond abrasive element is characterized by using a binder phase that is homogeneously distributed through the polycrystalline diamond layer and that is of a fine scale. The polycrystalline diamond also has a region adjacent the working surface lean in catalyzing material and a region rich in catalyzing material.

There is provided a method of making a composite abrasive compact which comprises an abrasive compact bonded to a substrate. The abrasive compact will generally be a diamond compact and the substrate will generally be a cemented carbide substrate. The composite abrasive compact is made under known conditions of elevated temperature and pressure suitable for producing abrasive compacts. The method is characterised by the mass of abrasive particles from which the abrasive compact is made. This mass has three regions which are: (i) an inner region, adjacent the surface of the substrate on which the mass is provided, containing particles having at least four different average particle sizes; (ii) an outer region containing particles having at least three different average particle sizes; and (iii) an intermediate region between the first and second regions.

Substrate for manufacturing cutting elements

An abrasive body which includes an abrasive layer bonded to a substrate along an interface and at least one strip-like projection extending from the interface into the substrate. The projection has a profile which includes a substantially flat central portion and connecting surfaces to either side of the central section. The surface is sloped from the central section to the interface.

Abrasive body

An abrasive body which includes an abrasive layer bonded to a substrate along an interface and at least one projection extending from the interface into the substrate. The a projection has an essentially elliptical or circular form in plan and a profile which includes a substantially flat central portion and connecting surfaces joining the central portion to the interface and which slope towards the interface.
