Methods and apparatus for semi-automated tack welding of plies of a thermoplastic composite layup are described. An example welding tool includes a stabilization foot, a housing, a compaction foot, and a welder. The stabilization foot has a stabilization surface. The housing has a central axis. The housing is movable relative to the stabilization surface along the central axis of the housing. The compaction foot has a central axis and a compaction surface. The compaction surface is movable relative to the stabilization surface and to the housing along the central axis of the compaction surface. The welder has a central axis and a welding surface. The welding surface is movable relative to the stabilization surface, to the housing, and to the compaction surface along the central axis of the welder.

Methods and apparatus for semi-automated tack welding of plies of a thermoplastic composite layup

A resin infusion mold tool system for use in a vacuum assisted resin transfer molding process with a subsequent pressure bleed step. The mold tool system includes a mold assembly having an outer mold line tool connected to resin supply lines and supplying resin to the preform. A plurality of inner mold line tools form a hard interface with the inner mold line of the fiber preform and are held to within tight tolerances by an external locating fixture. Excess resin is drawn out of the fiber preform using a vacuum bag connected to vacuum lines and disposed over the inner mold line tools but not between the tools and the fiber preform. The mold assembly is placed in an autoclave, the resin supply lines are detached and the autoclave pressurized to bleed additional resin out of the preform to raise the fiber volume of the composite structure.

An apparatus and accompanying method for handling fabrics used in the construction of composite components and in particular those used in aircraft includes a movable, gantry-type frame assembly having a movable robotic arm attached thereto. A drum assembly, attached to the robotic arm has one or more vacuum ports disposed along the surface of the drum. When vacuum from within the drum is applied to the ports and the drum is moved to contact flexible fabric material&#x2014;such as the reinforcement fabric used for composite manufacture&#x2014;an end of the fabric may be picked up through the effect of the applied vacuum and the fabric rolled-up around the drum. The movable gantry and/or the robotic arm may then move the drum to a desired location where the fabric is unrolled and prepared for composite manufacture. Variations to the vacuum ports permit the rolling and transport of a variety of materials and shapes.

Fabric handling apparatus and method for composite manufacture

A method of forming a unitary, composite structural member, and a member formed in accordance with the process. The process involves stitching a plurality of warp knit panel sections together to generally form a plurality of independent panel sections. The sections are placed within the dies of a molding tool such that a rib portion of each section aligns. Inflatable bladders are then slipped into voids formed in between the various panel sections of the assembly. The bladders are inflated to hold with one another. Resin is then infused into the panels that make up the assembly. The assembly is then cured. When the panels are removed from the molding tool a unitary, complexly shaped, composite structural member is formed.
