Carpet designs can be provided having new features. Specifically, design elements can be provided intermediate or on the primary backing and the stitches with various embodiments in an 'under tufted' manner.

Under-tufting carpet method

Inverted carpet designs can be provided having new features. Specifically, instead of providing loop side up (like almost all carpet), the reverse side is used as the wear side (with back stitches showing). New features, like providing design elements intermediate or on the primary backing and the back stitches can be provided with various embodiments.

Element between backshift and primary backing method

A method of tufting carpet using multiple yarns directed through at least one single needle, if not a plurality of such situations, whereby the needles tuft a carpet having unique specifications. Specifically, the yarns are pre-twisted together, and can be solution dyed and/or of have different twist characteristics, such as selected from the group of high twist, standard twist, low twist, no twist, flat yarns and/or pre-twisted flat yarns.

Multiple twisted yarns directed through a single needle of a tufting machine

Methods of using a two-for-one twister are described to twist at least three yarns in various ways to provide desirable yarn constructions. For some embodiments, at least two yarns can balloon about one or more bucket yarns. For some embodiments, bucket yarns can be provided in an innovative manner, whether side-by-side and/or a first bucket yarn feeding through a second supplied bucket yarn.

Twist variation

A compact creel utilization method provides arms cantileverdly extending from supports which support at least two yarn rolls thereon. Some embodiments have a front roll connected to the rear roll. Other embodiments simultaneously feed to a common eyelet or other feed opening.

Compact creel construction

A radially oriented theme park attempts to minimize distances between attractions for many embodiments while providing a central ingress/egress location through a hub which is preferably accessed by a limited access path from outside an outer perimeter of the park.

Different combining techniques are employed for directing multiple yarns through a single needle of a tufting machine. Different aesthetic appearances be achieved which provide for many new design opportunities in the marketplace.

Combined yarn carpet improvements

Different twisting techniques are employed for joining yarn to direct through a single needle of a tufting machine. Additionally, a more durable carpet, for at least some embodiments, is provided than would be expected. Furthermore, twist differential and luster differential amongst yarns are utilized to provide carpets.

Twisted carpet yarn improvements

Primary and secondary feeders, such as creels or beam systems can be employed to provide increased efficiency in swapping out yarns, particularly with solution dyed yarns to create finished carpets. A secondary feeder might be replaced with another to relatively quickly provide a different color palate without a need to change much, if anything, with regard to the primary feeder.

Additive yarn system and method

Differential yarn twist has been found to increase the durability factor of carpet in an unexpected manner while providing a wide range of aesthetic effects. First and second adjacent yarns have different rates of twist. They can be tufted with a single needle or adjacent needles for various embodiments.

Yarn twist differential carpet configuration

An overtufting machine/method provides additional yarn per area in an area of design than in areas lacking the overtufted design. Specifically, for many embodiments, a carpet is first tufted, and then run past an overtufting station which preferably moves in a lateral direction relative to the direction of feed to direct at least one needle through the carpet in at least one selectable height option. Rails are preferably used to shuttle the needle supported by a head on at least one carriage to shuttle along the rail(s).

Overtufting method

A core cabling device and method provides a first supply of yarn supported by a structure having a bore, such as a yarn cone, and a second supply of yarn that is then directed through the bore. As the first and second yarns are fed simultaneously, the first yarn winds, at least loosely, about the second yarn. It will become apparent that more than two yarns may be cabled together in such a manner.

Core cabling

A cross-tufting machine and process for manufacturing carpet. The cross-tufting machine includes a sewing head and a tufting gun. The sewing head is movably mounted on support railing and a support platform is provided to support carpet that is to be provided with a tufted secondary pattern. The carpet moves in steps on top of the support platform in a machine direction and the sewing head traverses back and forth in a cross-wise direction wherein the tufting gun forms the tufted secondary pattern in the carpet.
