A rotor for an electric machine having a number of poles includes a shaft that extends along a portion of an axis and defines an outer surface. A first core portion is formed as a single inseparable component and includes a first portion that extends from the outer surface to a first outside diameter to define a first thickness, and a second portion spaced axially from the first portion that includes a reduced back portion that extends from an inside diameter to the first outside diameter to define a second thickness that is less than the first thickness. A second core portion is connected to the first core portion and includes a second outside diameter that is substantially the same as the first outside diameter.

A stator for an electric machine includes a plurality of core segments interconnected with one another. At least one core segment includes a plurality of teeth and a back portion that at least partially interconnects the teeth. A first one-piece mold defines a first end insulator portion and a plurality of slot insulator portions, and a second one-piece mold defines a second end insulator portion and a second plurality of slot insulator portions. The plurality of core segments is positioned between the first mold and the second mold such that the molds align and insulate the core portions. The stator also includes a plurality of coils. Each coil surrounds at least a portion of one tooth.

A rotor for an electric machine includes a shaft that is rotatable about an axis and defines a first diameter normal to the axis. A first core portion defines a first aperture having a first aperture diameter that is larger than the first diameter. The first core portion is positioned adjacent the shaft to define a first space. A second core portion defines a second aperture having a second aperture diameter that is larger than the first diameter. The second core portion is positioned adjacent the shaft to define a second space. A damping member is positioned in the first space and the second space. The damping member at least partially interconnects the shaft, the first core portion, and the second core portion.

Rotor assembly for an electric machine including a vibration damping member and method of manufacturing same

A stator for a multi-phase electric machine having a plurality of core segments interconnected with one another and a plurality of coils. At least one core segment includes a plurality of teeth and a back portion that at least partially interconnects the teeth. The back portion of each segment has a first arrangement in which the teeth of that segment are a first distance from one another and a second arrangement in which the teeth of that segment are a second distance from one another, the second distance being smaller than the first distance. Each coil surrounds at least a portion of one tooth, wherein all coils surrounding teeth of a single core segment are interconnected to at least partially define one phase winding. Each of the plurality of core segments includes a center tooth having a first profile, a first end tooth having a second tooth profile, and a second end tooth having a third tooth profile. The first tooth profile is different than the second tooth profile and the third tooth profile.

A stator for a multi-phase electric machine having a plurality of core segments interconnected with one another and a plurality of coils. At least one core segment includes a plurality of teeth and a back portion that at least partially interconnects the teeth. The back portion of each segment has a first arrangement in which the teeth of that segment are a first distance from one another and a second arrangement in which the teeth of that segment are a second distance from one another, the second distance being smaller than the first distance. Each coil surrounds at least a portion of one tooth, wherein all coils surrounding teeth of a single core segment interconnect to at least partially define one phase winding.

A rotor includes a shalt that defines a rotor axis, a first end portion coupled to the shaft, and a pole piece that defines an enclosed aperture therethrough. A second end portion is positioned to dispose the pole piece between the first end portion and the second end portion. A portion of one of the first end portion and the second end portion extends through the aperture and bonds with the other of the first end portion and the second end portion. The portion is integrally-formed as a single piece with one of the first end portion and the second end portion.

Spoke permanent magnet rotor

A spoke permanent magnet rotor that includes a shaft defining a rotor axis. A first non-magnetic end portion is coupled to the shaft and a ferromagnetic pole piece defines an aperture therethrough. A second non-magnetic end portion is positioned to dispose the pole piece between the first end portion and the second end portion. A portion of one of the first end portion and the second end portion extends through the aperture and bonds with the other of the first end portion and the second end portion.

A rotor assembly for an electric motor includes a spoke permanent magnet rotor and a shaft connected thereto. The spoke permanent magnet rotor has an axis of rotation, permanent magnet material, and ferro-magnetic material. The permanent magnet material extends outwardly relative to the axis of rotation to form a plurality of outwardly extending spoke portions of permanent magnet material. The ferro-magnetic material is positioned adjacent to the outwardly extending spoke portions of permanent magnet material. The shaft supports the spoke permanent magnet rotor for rotation about the axis of rotation. The permanent magnet material may circumferentially surround the axis of rotation to form a center portion of permanent magnet material. Further, the axis of rotation may pass through the permanent magnet material. The spoke permanent magnet rotor may be formed using a compaction process and/or an injection molding process.

Spoke permanent magnet rotors for electrical machines and methods of manufacturing same

A rotor in which shaft portions are welded directly to the ends of a rotor stack by friction welding, which eliminates the need for a shaft hole in the rotor stack, thus providing a rotor in which each lamination has an unstamped, solid center, and the rotor has no other bores therein. As a result, no scrap is generated and motor efficiency is improved because the rotor has no bores therein. In addition, the amount of shaft material needed is also reduced because the shaft does not extend through the rotor stack.

Apparatus and method for attaching a shaft to an electric motor rotor

A stir weld tool of the present invention is used to weld two pieces of metal together through frictional heating, plasticizing, mixing, and forging of the plasticized metal into a uniform weldment. The stir weld is accomplished by rotating the stir weld tool with a pin having at least one boss on its surface to create the mechanical friction in the metal in contact with the rapidly rotating pin. As the rotating pin travels along the weld joint, the plasticized metal of the work pieces is extruded to the back face of the pin while undergoing a mechanical stirring and forging from action imparted by the at least one boss on the surface of the pin, and while confined from above by the pressure exerted on the metal by a shoulder on the stir weld tool.

Friction stir welding tool

The three dimensional probe device of the present invention is mountable on a working end of a fully automated and articulated robotic arm movable through at least five degrees of axial freedom in a global dimensional reference. The three dimensional probe device comprises a base, a carriage, a probe, a Z axis measuring apparatus and a tilt measuring apparatus. The probe tip contacts the work piece surface to be traced with deflections in the workpiece seam or path resulting in movement of the carriage and probe. The probe includes a plate and a ball which is pivotable in a ball socket portion of the carriage. Movement of the carriage in relation to the base provides measurement data for rotational change in the direction of the workpiece path or seam. Tilting of the probe provides measurement data for translational change in the direction of the workpiece path or seam.

Three dimensional tactile seam tracing device

A method of welding together a motor vehicle structural assembly is available. The vehicle structural assembly includes a boxed member including an outboard wall, a top wall, a bottom wall and an inboard wall spaced from the outboard wall. The inboard wall has an opening therein. The motor vehicle structural assembly also includes a cylindrical support including a first end and a shoulder spaced from the first end at least the distance the boxed member inboard wall is spaced from the boxed member outboard wall. The method comprises spinning the support and advancing the support through the inboard wall opening so that the support first end is friction welded to the outboard wall and so that the support shoulder is friction welded to the inboard wall.
