A method of forming an engine is provided. A liner is cast with an outer surface with a first texture extending circumferentially from a first end to a second end of the liner. A circumferential section of the outer surface of the liner is coated with an insulative, thermoset material with a lower thermal conductivity than the texture. An engine and a cylinder liner for the engine are provided. The liner has first and second ends with an outer surface extending therebetween. An outer surface of the liner has axial sections defining a texture and an insulative thermoset coating to form material interfaces with the block with different thermal conductivities thereacross.

Cylinder liner for an internal combustion engine and method of forming

A method of casting an assembly is provided that includes forming a structural insert, over-molding the structural insert with a temporary core, and positioning the over-molded structural insert within a cavity of a casting die. The over-molded structural insert is cast within a part, to form the assembly, and the temporary core is removed. The method may also include a temporary core configured to define an alloy flash trim location or locating features to position the structural insert within the cavity of the casting die. Further, the temporary core may define shared features with the structural insert. The part and structural insert may be dissimilar materials such as a part of an aluminum alloy material and a structural insert of a steel alloy material.

Method for providing preformed internal features, passages, and machining clearances for over-molded inserts

A friction damping cast component and method of production are disclosed. The components may be rotary, such as a cast brake rotor, or may be non-rotary, such as a cast suspension part or a cast engine block. Regardless of the type of component, a two-part vibration-damping insert having a thin metal core and a thin metal sheath is provided. The sheath fully encompasses the core in such a way that a dry sliding friction contact develops at their interfaces. The outer surface of the sheath with the metal core inside is rigidly bonded to the cast material that surrounds it during the casting process. The sheath surfaces may have a number of openings that allow a limited infiltration of molten cast iron material just inside the immediate vicinity of the sheath openings for spot rigid bonding between the surrounding cast material and the insert surfaces during casting.

An exemplary casting assembly for an engine block includes, among other things, an insert and at least one magnet configured to retain the insert in a predefined position within an engine block mold cavity. An exemplary engine block casting method includes, among other things, positioning at least one insert in a mold cavity, retaining the insert in position with at least one magnet, introducing material into the mold cavity to form an engine block, and solidifying the material to secure the insert within the engine block.

A cylinder block for an engine includes a first composite portion having a first surface adjacent to a first recess, a second composite portion having a second surface adjacent to a second recess, and a cylinder liner received by the first and second recesses and positioned between the first and second portions. The first surface is adapted to mate with the second surface along a plane extending through the cylinder liner.

A cylinder block mold core package (22) is assembled from the cores (14, 24, 26, 28). The liners (10) are heated while they are within the cylinder block mold core package (22) by induction heating. To prevent migration, a mechanical interlock is provided between each liner (10) and its associated barrel core (18).

A method for preparing an engine block casting having integral cylinder bore liners (10). A barrel slab core (14) includes barrel cores (18). Bore liners (10) surround the barrel cores (18) and are fixed in relation to the barrel slab core (14). A cylinder block mold core package (22) is assembled from the barrel slab core (14), and other cores (24, 26, 28). The liners (10) are heated while they are within the cylinder block mold core package (22) by induction heating. Access holes (30) are defined within the barrel slab core (14), each access hole (30) communicating with the interior of one barrel core (18). A heater (32) is inserted through each access hole (30). Thermal energy is thus transferred across the barrel core (18) to the cylinder bore liner (10) to assure optimum integrity of bonding between a solidified cylinder block casting and the cylinder bore liners (10). The heaters (32) are then retracted before adding the molten metal.
