Compressible mattress assemblies for bed in a box applications generally include a first foam layer and a second foam layer, wherein the first foam layer has a thickness less than the second foam layer and has a property and/or a foam material that is different from the second foam layer. In other embodiments, the compressible mattress assemblies consist of a pocketed microcoil array intermediate the first and second polymeric foam layers.

The side rail assembly includes a laminate structure including one or more foam layers and one or more fiber layers in a stacked arrangement. The fiber layer can be a non-woven layer.

Compressible mattress assemblies for bed in a box applications consist of a first polymeric foam layer and a second polymeric foam layer, wherein the first polymeric foam layer has a thickness less than the second polymeric foam layer and has a property and/or a foam material that is different from the second polymeric foam layer. Mattress assemblies that provide user comfort and increased airflow generally include a viscoelastic thermally conductive infused polyurethane foam top layer; a composite comprising a bottom layer, a molded viscoelastic middle foam layer, and a perforated top viscoelastic foam layer, wherein the molded viscoelastic middle foam layer comprises a plurality of interconnected substantially parallelpipedal bodies, wherein each parallelpipedal body includes an opening extending from a bottom surface to a top surface and is separated from an adjacent parallelpipedal body by a V-shaped notch, and wherein the perforated top viscoelastic foam layer comprises a plurality of perforations extending from a bottom surface to a top surface thereof, wherein at least a portion of the perforations overlies the opening in the parallelpipedal bodies; and a base core layer, wherein the composite overlies the base core layer.

Mattresses and improved fabric covers for providing mattresses that have smooth surfaces. Additionally, methods for manufacturing non-quilted mattress covers and for manufacturing mattresses employing non-quilted mattress covers. The systems and methods described herein include mattress panels that can be manufactured separate from the inner core construction, and laid over the inner core to be fastened in place as a sleeping surface for the mattress. Optionally, these mattress panels can include a layer of fire retardant material, that may be added as a layer of material or that may be incorporated into one or more of the layers, such as a filler layer, in the mattress panel.

Mattress assemblies include a hybrid posture support system that provide an end user with improved posture support during use, among other advantages. The hybrid posture support system includes a top foam layer including first and second foam portions that are spaced apart and generally correspond to a head/shoulder region and a foot region, respectively, a pocketed microcoil array underlying the top foam layer that is intermediate the first and second foam portions; and an underlying foam layer. The hybrid posture support system can be used in any mattress assembly including mattresses having a coil spring innercore or a foam innercore.

Temperature management bedding systems for mattresses and quilt panels generally include a trilayer of active components including a phase change material applied to a top surface of a flexible substrate thereof, a fire retardant layer underlying the flexible substrate including hydrophilic rayon fibers treated with ammonium polyphosphate; and a vertically oriented fiber batting layer underlying the first retardant layer including an elastomeric binder. The temperature management bedding systems provide heat control and mass transfer of moisture from the bedding surface.

Smart response technology mattresses generally includes a sub-core assembly including a self-adjusting, non-powered smart response unit and a polyurethane foam circumscribing a perimeter of the smart response unit and having a thickness equal to or less than a thickness of the smart response unit, wherein the smart response unit comprises a plurality of fluid support cells, wherein each fluid support cell includes an envelope and a reforming element disposed within the envelope; a manifold system including a manifold conduit interconnecting at least two of the fluid support cells, and intake and exhaust valves fluidly coupled to the manifold conduit configured to dynamically open and close in response to a weight load. The mattresses include additional foam layers overlaying the sub-core assembly to define the smart response technology mattresses.

Mattress assemblies that provide increased user comfort and increased airflow. The mattress assemblies generally include a multilayered mattress core including at least one coil spring layer disposed on and in direct contact with a viscoelastic foam layer.

Hybrid mattress assemblies

A climate controlled bedding system includes at least one coil spring layer; and an air supply fluidly coupled to the one or more fluid conduits. In some embodiments, a filter is disposed within a flow path of a fluid conduit.

Active airflow temperature controlled bedding systems

Mattresses and methods for processing a flexible foam material for use in a mattress to provide a mattress foam material that has more consistent firmness over time and area. The methods include pre-conditioning the foam pad or mattress by applying a force across a substantial portion of a major surface of the mattress to compress or stretch the height of the foam, the length of the foam, and/or the width of the foam to break or open closed cells. In certain embodiments, the force is applied by repeatedly pressing a platen against the foam pad or placing the foam pad between one or more rollers.

Method of manufacturing an aged mattress assembly

The support characteristics within a foam mattress body may be varied by inserting reinforcements into channels cut or otherwise formed within the foam.
