There is provided a process of manufacturing an article comprising: depositing a double-resin ink on a flexible substrate to form a flexible heater, wherein the double-resin ink comprises (i) a first resin comprising a crystalline or a semi-crystalline polymer; and (ii) a second resin comprising a non-crystalline polymer, wherein the double-resin ink has a positive temperature coefficient (PTC) and a resistance magnification of at least 20 in a temperature range of at least 20° C. above a switching temperature of the double-resin ink, the resistance magnification being defined as a ratio between a resistance of the double-resin ink at a temperature 'T' and a resistance of the double-resin ink at 25° C.; encapsulating the flexible heater in a dielectric ink; and inserting or attaching the flexible heater to an article selected from the group consisting of: heating pads; heat wraps; heated blankets; heated throws; heated body pillows; and heated mattress pads.

Manufacturing process of flexible heaters using high resistance magnification and positive temperature coefficient ink

An article comprising a heater that comprises a high-resistance magnification (HRM) PTC ink deposited on a flexible substrate to form one or more resistors. The HRM PTC ink has a resistance magnification of at least 20 in a temperature range of at least 20 degrees Celsius above a switching temperature of the ink, the resistance magnification being defined as a ratio between a resistance of the double-resin ink at a temperature 'T' and a resistance of the double-resin ink at 25 degrees Celsius.

Thermal substrate with high-resistance magnification and positive temperature coefficient ink

A positive temperature coefficient (PTC) composition having a first thermally active polymer having a melting point of 30-70&#xb0; C. and providing a first PTC in a lower temperature range below 70&#xb0; C., and a second thermally active polymer having a melting point of 70-140&#xb0; C. and providing a second PTC in a higher temperature range above 70&#xb0; C., the composition also having conductive particles; and an organic solvent with a boiling point higher than 100&#xb0; C., solvent being capable of dissolving both the first and second thermally active polymer. The PTC composition has two distinct PTC characteristics at the two different temperature ranges.

An article comprising a double-switching heater that comprises a double-switching PTC ink deposited on a flexible substrate to form one or more resistors. The double-switching PTC ink comprises a first resin and a second resin; the first resin provides a first PTC effect within a first temperature range (T1, T2); the second resin provides a second PTC effect within a second temperature range (T3, T4), where T3&#x2265;T2; the first resin has an NTC effect above the first temperature range; the second PTC effect is greater than the first PTC effect; and the second PTC effect overlaps with, and is greater than, the NTC effect of the first resin. The substrate can be either thermal polyurethane, nylon or a polyester blend.

A printed circuit that comprises a substrate, electrical interconnects and a double-resin ink having a positive temperature coefficient (PTC), wherein the double-resin ink has a resistance magnification of at least 20 in a temperature range of at least 20 degrees Celsius above a switching temperature of the double-resin ink, the resistance magnification being defined as a ratio between a resistance of the double-resin ink at a temperature 'T' and a resistance of the double-resin ink at 25 degrees Celsius. The substrate is a fabric or mesh, while the double-resin ink and the electrical interconnects are deposited onto the substrate.

The substrate may be a flexible substrate or a rigid substrate, and may bedeformable to generate a three-dimensional structure. The substrate may be: polyester, polyimide, polyamide, polypropylene, thermoplastic polyurethane, fiberglass, cement board, carbon composite materials, polyethylene terephthalate, polyethylene, aluminum, steel, glass composite, molded plastic, high-density polyethylene or styrene ethylene butylene styrene.

A thermal substrate that comprises a high-resistance magnification (HRM) positive-temperature coefficient (PTC) ink and a substrate, wherein the HRM PTC ink has a positive temperature coefficient (PTC) and a resistance magnification of at least 15 in a temperature range of at least 20 degrees Celsius above a switching temperature of the HRM PTC ink.

Method for thermally spraying a heater onto a substrate, comprising providing a metallic material having a core and an insulator therein and thermally spraying the metallic material and the insulator onto a substrate to form a heater. Method of fabricating a thermally sprayed gas heater, comprising providing a gas flow apparatus that propels a gas through a housing; thermally spraying a material to form a resistive heating layer; bonding the resistive heating layer to a surface of the apparatus, the heating layer being positioned to heat the gas flow in the housing. Method of fabricating a heater system of a turbulent gas flow duct, comprising providing a duct having a gas flow channel, the channel having a shaped surface providing a turbulent gas flow therein; thermally spraying a material to form a resistive heating layer; positioning the resistive heating layer to heat the gas flow in the channel.

Gas heating methods

A thermally sprayed gas heater comprises a gas flow apparatus that propels a gas through a housing; and a thermally sprayed heater bonded to a surface of the apparatus, the heater positioned to heat the gas flow in the housing. In other aspects, a heater system for a turbulent flow gas duct comprises a duct having a gas flow channel, the channel having a shaped surface providing turbulent gas flow in the channel, and a thermally sprayed heater positioned to heat the gas flow in the channel.

Gas heating apparatus and methods

A radiant heating system comprises a thermally sprayed resistive heating layer bonded to an underlayment building material substrate. The substrate can comprise a sub-flooring material and the heating system can comprise a radiant floor heating system. The resistive heating layer can be thermally sprayed directly onto a sub-floor or similar underlayment material, including a cementitious backing material or a sound reduction board. A finished floor surface, such as a tile, wood or laminate surface, can be provided over the substrate and thermally sprayed heater to provide a radiant floor heater. In other embodiments, a radiant heating system includes a thermally sprayed heater bonded to a flooring overlay, such as a laminate board, to a heater insert, such as a flexible polymer film or a mica-based material, or to a concrete substrate. Methods of fabricating radiant heating systems include thermally-spraying a resistive material on a sub-floor or flooring overlay.
