A system and methods for applying a ceramic coating to a component that includes first applying a coating material to a first portion of a component. A removal agent is then applied to a second portion of the component that has an overspray byproduct thereon, and then the ceramic coating material is applied to at least the second portion of the component.

Process for depositing a ceramic coating and product formed thereof

A method for adjusting the airflow in a turbine component having a plurality of airflow holes. The method comprises the step of depositing an overlay metallic coating on the surface of the turbine component in a manner such that at least some of the airflow holes are partially filled such that the volume of the partially filled airflow holes is changed so as to adjust the airflow through the turbine component. Also provided is a turbine component having a plurality of airflow holes, at least some of the airflow holes being partially filled with the overlay metallic coating to change the volume thereof so as to adjust the airflow through the turbine component.

Adjusting airflow in turbine component by depositing overlay metallic coating

A method applying a thermal barrier coating to a metal substrate, or for repairing a thermal barrier coating previously applied by physical vapor deposition to an underlying aluminide diffusion coating that overlays the metal substrate. The aluminide diffusion coating is treated to make it more receptive to adherence of a plasma spray-applied overlay alloy bond coat layer. An overlay alloy bond coat material is then plasma sprayed on the treated aluminide diffusion coating to form an overlay alloy bond coat layer. A ceramic thermal barrier coating material is plasma sprayed on the overlay alloy bond coat layer to form the thermal barrier coating. In the repair embodiment of this method, the physical vapor deposition-applied thermal barrier coating is initially removed from the underlying aluminide diffusion coating.

Method for applying or repairing thermal barrier coatings

A method for applying diffusion aluminide coating on a selective area of a turbine engine component and the coating produced by that method is disclosed. A quartz infrared lamp heats only substantially the localized area of the component to be coated, rather than the complete part. Either halide activated or non-activated tape is applied on the area to be coated and is held in place during coating using a high temperature dimensionally stable tape holder manufactured from graphite or ceramic. The quartz infrared lamp is used to heat only the desired area to a coating temperature of about 1800&#xb0; F. to about 2000&#xb0; F. under an inert atmosphere for about 3 to about 8 hours to achieve the desired aluminide coating thickness. No powder masking of the machined surface area is required. Due to the localized heating, aluminum vapor generated from the tape will only deposit aluminide coating on the taped area.

System for applying a diffusion aluminide coating on a selective area of a turbine engine component

Apparatus and method to improve vapor phase diffusion coating of articles. The apparatus provides a barrier to segregate the portion of the article requiring coating from the portion of the article not requiring coating. The fixture is reusable, being unaffected by the coating gases. The fixture reduces the exposure of the coating gases with the portion of the article not requiring coating. By use of an optional seal, the portion of the article not requiring coating can be isolated from the coating gases.

Process for masking turbine components during vapor phase diffusion coating

A method of applying a thermal barrier coating system to a metal piece having cooling holes angled in a first direction and cooling holes angled in a second direction. The method includes spraying a bond coat on a first surface of the piece at angles with respect to the first and second directions and to a thickness selected in combination with the angles to prevent the bond coat from entirely filling any of the holes. A thermal barrier coating is sprayed on the bond coat at angles with respect to the first and second directions and to a thickness selected in combination with the angles to prevent the thermal barrier coating from entirely filling any of the holes. The method also includes spraying a high pressure fluid jet from a nozzle assembly through each hole generally parallel to the respective cooling hole.

Method for applying diffusion aluminide coating on a selective area of a turbine engine component

A thermal barrier coating system and a method for forming the coating system on a component designed for use in a hostile thermal environment, such as superalloy turbine, combustor and augmentor components of a gas turbine engine. The coating system includes a diffusion aluminide bond coat whose oxide growth rate is significantly reduced to improve the spallation resistance of a thermal barrier layer by forming the bond coat to include a dispersion of aluminum, chromium, nickel, cobalt and/or platinum group metal oxides. The oxides preferably constitute about 5 to about 20 volume percent of the bond coat. A preferred method of forming the bond coat is to initiate a diffusion aluminizing process in the absence of oxygen to deposit a base layer of diffusion aluminide, and then intermittently introduce an oxygen-containing gas into the diffusion aluminizing process to form within the bond coat the desired dispersion of oxides. Thereafter, a ceramic layer is deposited on the bond coat to form a thermal barrier coating.

Method of forming a diffusion aluminide coating

A process for forming a diffusion aluminide-hafnide coating on an article, such as a component for a gas turbine engine. The process is a vapor phase process that generally entails placing the article in a coating chamber containing a halide activator and at least one donor material. The donor material collectively consists essentially of at least 0.5 weight percent hafnium and at least 20 weight percent aluminum with the balance being chromium and/or cobalt.

Method of forming a diffusion aluminide-hafnide coating

A process for reclaiming aluminum alloy donor from a vapor phase deposition process used to form a diffusion aluminide coating on a component, such as the high-temperature superalloy components of gas turbine engines. The process generally entails recycling a particulate aluminum alloy donor material that, as a result of having been used as the donor material for depositing a diffusion aluminide coating on an article by vapor phase deposition, particles of the donor material comprise an aluminum alloy core encased in an aluminum-depleted shell. The process generally entails tumbling the donor material in a manner that removes the aluminum-depleted shell, followed by sieving the donor material to remove shell fragments and undersized particles.

A process for depositing a mullite coating on a silicon-based material, such as those used to form articles exposed to high temperatures and including the hostile thermal environment of a gas turbine engine. The process is generally to thermally spray a mullite powder to form a mullite layer on a substrate, in which the thermal spraying process is performed so that the mullite powder absorbs a sufficient low level of energy from the thermal source to prevent evaporation of silica from the mullite powder. Processing includes deposition parameter adjustments or annealing to maintain or reestablish phase equilibrium in the mullite layer, so that through-thickness cracks in the mullite layer are avoided.

Apparatus for masking turbine components during vapor phase diffusion coating

A method of removing a diffusion aluminide coating on a component designed for use in a hostile environment, such as superalloy turbine, combustor and augmentor components of a gas turbine engine. The method selectively removes an aluminide coating by stripping aluminum from the coating without causing excessive attack, alloy depletion and gross thinning of the underlying superalloy substrate. Processing steps generally include contacting the coating with a mixture that contains a halogen-containing activator and a metallic powder containing an aluminide-forming metal constituent, such as by pack cementation-type process. The mixture is then heated to a temperature sufficient to vaporize the halogen-containing activator and for a duration sufficient to cause the halogen-containing activator to provide a transfer mechanism for the removal of aluminum from at least a portion of the diffusion aluminide coating, while the metallic powder absorbs the removed aluminum.
