Some variations provide a functionalized composite material comprising: a thermoplastic polymer binder matrix disposed in a distinct volume; a plurality of discrete metal or metal alloy particles dispersed in the thermoplastic polymer matrix; and a plurality of discrete particulates assembled on surfaces of the discrete metal or metal alloy particles, wherein the discrete particulates are in contact with the thermoplastic polymer binder matrix, wherein the discrete particulates are smaller than the discrete metal or metal alloy particles in at least one dimension, and wherein the discrete particulates are compositionally different than the discrete metal or metal alloy particles. The discrete particulates may be selected and/or configured to function as a grain refiner, a sintering aid, and/or a strengthening phase, within the functionalized composite material.

Thermoplastic-encapsulated functionalized metal or metal alloy powders

An extruder includes a receptacle for containing material to be extruded. The extruder further includes a dispersion blade positioned within the receptacle and a nozzle secured to the receptacle. The nozzle defines a first opening positioned within an interior of the receptacle, defines a second opening positioned outside of the receptacle and defines a channel which extends from the first opening through the nozzle to the second opening defining a flow path which extends from the first opening, through the channel and to the second opening. The nozzle extends through a wall of the receptacle and into the interior of the receptacle such that the first opening is positioned spaced apart from the wall.

Apparatus for extruding ceramic slurry

Some variations provide an additively manufactured metal-containing component comprising (i) nickel, (ii) aluminum and/or titanium, and (iii) nanoparticles, wherein the sum of aluminum weight percentage and one-half of titanium weight percentage is at least 3 on a nanoparticle-free basis, and wherein the additively manufactured metal-containing component has a microstructure that is substantially crack-free with equiaxed grains. A feedstock composition is also provided, comprising metal-containing microparticles and nanoparticles, wherein the nanoparticles are chemically and/or physically disposed on surfaces of the microparticles, wherein the microparticles comprise (i) nickel and (ii) aluminum and/or titanium, and wherein the sum of aluminum weight percentage and one-half of titanium weight percentage is at least 3 on a nanoparticle-free basis. The nanoparticles may be selected from metals; ceramics; cermets; intermetallic alloys; oxides, carbides, nitrides, borides, or hydrides thereof; polymers; and/or carbon. Successful nanofunctionalization of MAR-M-247 nickel superalloy is demonstrated, creating a crack-free additively manufactured microstructure.

Additively manufacturing components containing nickel alloys, and feedstocks for producing the same

A hierarchical heat exchanger manifold includes: first and second fluid passages respectively open to an inlet and an outlet in a first level of the heat exchanger manifold; a plurality of first and second fluid passages in a second level of the heat exchanger manifold; and a plurality of first and second fluid passages in a third level of the heat exchanger manifold. A number of the first fluid passages in the third level is greater than a number of the first fluid passages in the second level. Each of the first fluid passages in the second level is in fluid communication with the inlet and at least one of the first fluid passages in the third level, and each of the second fluid passages in the second level is in fluid communication with the outlet and at least one of the second fluid passages in the third level.

Hierarchical heat exchanger manifold and heat exchanger including the same

A cover that extends over a fastener and methods of installing the cover over the fastener. The cover includes an open end positioned at a member from which the fastener extends. The cover also includes a closed end that extends over the fastener and shields the fastener from the exterior environment that can be combustible. A plurality of holes extend through the cover from the interior space to an exterior environment external to the cap.

Combustion quenching fastener caps with holes

A cover that extends over a fastener and methods of installing the cover over the fastener. The cover includes an open end positioned at a member from which the fastener extends. The cover also includes a closed end that extends over the fastener and shields the fastener from the exterior environment that can be combustible. The cover includes an outer shell with one or more windows. An inner shell is positioned within the outer shell. The inner shell includes one or more windows that are offset from the windows of the outer shell. One or more flow paths extend through the windows for gas, liquid, and/or some particles to flow through the cover while removing the thermal and/or kinetic energy that may ignite the combustible exterior environment.

Double shell fastener caps

A precursor material is provided for additive manufacturing of a low-density, high-porosity ceramic part. The precursor material includes a body of refractory fibers and a binder in admixture with the body of refractory fibers. The precursor material further includes a viscosity control additive in admixture with the binder and the body of refractory fibers to provide an overall mixture with a viscosity between about 0.3 centipoise and about 150,000 centipoise.

Precursor material for additive manufacturing of low-density, high-porosity ceramic parts and methods of producing the same

Ignition-quenching systems comprise an ignition-quenching cover configured to quench an ignition event in a combustible environment triggered by an ignition source associated with a fastener stack. The ignition-quenching cover comprises a porous body that is gas permeable and that has pores sized to quench ignition in the combustible environment. The ignition-quenching cover further comprises a cover attachment feature configured to mate with a fastener attachment feature of the fastener stack. The ignition-quenching cover is configured to cover the fastener stack, which may be associated with a potential ignition source that produces an ignition event in the combustible environment. The porous body may include one or more porous elements that may be formed of various polymeric, mesh, or fabric materials. The ignition-quenching cover may comprise a non-porous frame that is bonded to the porous body and that defines the cover attachment feature.

Ignition-quenching systems, apparatuses, and methods

A formation assembly for use in manufacturing a reinforced insulation panel including a foam material and a reinforcing structure includes a back plate including a first surface configured to receive the foam material, and a first support sheet spaced from the first surface to form a gap therebetween, wherein the first support sheet supports the reinforcing structure. The formation assembly also includes a second support sheet spaced from the first support sheet, wherein the second support sheet defines an upper boundary of the reinforced insulation panel. A rigid structure is coupled to the second support sheet, wherein the rigid structure restricts movement of the reinforced insulation panel.

Mechanically reinforced foam insulation panel and methods of making the same

A precursor material is provided for additive manufacturing of a low-density, high-porosity ceramic part. The precursor material comprises a body of refractory fibers and a binder in admixture with the body of refractory fibers. The precursor material further comprises a viscosity control additive in admixture with the binder and the body of refractory fibers to provide an overall mixture with a viscosity between about 0.3 centipoise and about 150,000 centipoise. The overall mixture can be extruded through a nozzle to manufacture the low-density, high porosity ceramic part. The precursor material is produced by obtaining a refractory fiber slurry, and adding a viscosity control additive to the slurry to provide the slurry with a viscosity that is suitable for extrusion through a nozzle to manufacture a low-density, high-porosity ceramic part.

A method of manufacturing a heat exchanger including a heat exchanger core of a first material, the method including additive manufacturing a sacrificial scaffold of a second material, the sacrificial scaffold corresponding in shape to that of the heat exchanger core, coating the sacrificial scaffold with a layer of the first material, and removing the sacrificial scaffold to leave behind the heat exchanger core with an integrated self-aligned passage.

Heat exchangers made from additively manufactured sacrificial templates

A vessel includes a vessel wall and an insulation assembly coupled to the vessel wall. The insulation assembly includes a stochastic foam material and a microtruss structure encased within the foam material. The microtruss structure includes a plurality of truss members interconnected at a plurality of nodes. Each truss member is in contact with the foam material such that the microtruss structure provides a structural core for the foam material.
