Coated gasoline particulate filters (cGPFs) that are produced according to varied material compositions and catalyst configurations are disclosed. The cGPFs include Fe&#x2014;Ce (rich)-activated Rh compositions that provide greater catalytic functionality. These cGPFs are incorporated within engine systems as components of TWC systems for controlling and reducing engine exhaust emissions. The conversion performance of these TWC systems is assessed and compared employing worldwide harmonized light duty test cycle (WLTC) protocol within a gasoline fueled internal combustion engine. These TWC systems exhibit a significant catalytic performance when compared with the catalytic performance of a PGM-based Original Equipment Manufacturer (OEM) catalyst employed in TWC applications. Further, TWC catalysts are produced including Fe-activated Rh layers comprising dopant elements. The catalytic performance of the TWC catalysts is evaluated by performing light-off and standard isothermal oxygen storage capacity oscillating tests. The TWC catalysts exhibit improved catalytic performance and significant oxygen storage capacity.

Highly active and thermally stable coated gasoline particulate filters

The present disclosure describes zoned three way catalyst (TWC) systems including Rhodium-iron overcoat layers and Nb&#x2014;Zr&#x2014;Al Oxide overcoat layers. Disclosed herein are TWC sample systems that are configured to include a substrate and one or more of a washcoat layer, an impregnation layer, and/or an overcoat layer. In catalyst systems disclosed herein, closed-coupled catalysts include a first catalyst zone with an overcoat layer formed using a slurry that includes an oxide mixture and an Oxygen Storage Material (OSM). In catalyst systems disclosed herein, oxide mixtures include niobium oxide (NbO), zirconia, and alumina. Further, catalyst systems disclosed herein include a second catalyst zone with an overcoat layer formed to include a rhodium-iron catalyst. Yet further, catalyst systems disclosed herein include impregnation layers that include one or more of Palladium, Barium, Cerium, Neodymium, and Rhodium.

Three-way catalyst systems including Nb&#x2014;Zr&#x2014;Al-mixed oxide supports, Ba&#x2014;Pd, and Rh&#x2014;Fe material compositions

Close-coupled catalysts (CCC) for TWC applications are disclosed. The novel CCCs are implemented using light-weighted ceramic substrates in which a thin coating employing a low loading of Iron (Fe)-activated Rhodium (Rh) material composition, with Iron loadings and an OSM of Ceria-Zirconia, are deposited onto the substrates. Different CCC samples are produced to determine and/or verify improved light-off (LO) and NOconversion of the CCCs. Other CCC samples produced are a CCC including a standard (non-activated) Rh thin coating and a heavily loaded CCC with a single coating of Pd/Rh material composition. The CCC samples are aged under dyno-aging using the multi-mode aging cycle and their performance tested using a car engine with ports on the exhaust to measure the emissions, according to the testing protocol in the Environmental Protection Agency Federal Test Procedure 75. During testing, the thin coatings of Fe-activated Rh exhibit improved light-off and NOconversion efficiency.

Base metal activated rhodium coatings for catalysts in three-way catalyst (TWC) applications

The present disclosure describes rhodium iron catalysts of use in catalyst systems. Disclosed here are TWCs configured to include a substrate and one or more of a washcoat layer, an impregnation layer, and/or an overcoat layer. Disclosed herein are one or more of a washcoat layer and/or an overcoat layer formed using a slurry that includes one or more of an oxygen storage material, a refractory support oxide, iron, and rhodium. Disclosed herein are methods of preparing catalysts wherein a washcoat layer is deposited onto the substrate, one or more impregnation layers may be deposited onto the washcoat layer, one or more overcoat layers may be deposited onto the impregnation washcoat layer, and one or more additional impregnation layers may be deposited onto the one or more washcoat layers.

Rhodium-iron catalysts

Three way catalysts (TWCs) for catalyst systems are disclosed. The disclosed TWC systems include Iron (Fe)-activated Rhodium (Rh) and Barium (Ba)-Palladium (Pd) layers capable of interacting with conventional and/or non-conventional catalyst supports and additives. Variations of TWC system samples are produced including Fe-activated Rh layers deposited onto a washcoat (WC) layer having one or more of an oxygen storage material (OSM). Other TWC system samples are produced including an impregnation (IMPG) layer having loading variations of Ba within a Pd, Ce, and Nd applied onto an OSM WC layer, and a further overcoat layer including Fe-activated Rh is applied onto the IMPG layer. The catalytic performance of disclosed TWC catalysts is evaluated by performing a series of light-off tests, wide pulse perturbation tests, and standard isothermal oxygen storage capacity oscillating tests. Disclosed TWC catalysts exhibit high catalytic performance and significant oxygen storage capacity.

Three-way catalyst systems including Fe-activated Rh and Ba-Pd material compositions

Stabilized palladium (+1) compounds to mimic rhodium's electronic configuration and catalytic properties are disclosed. Palladium (+1) compounds may be stabilized in perovskite or delafossite structures and may be employed in Three-Way Catalysts (TWC) for at least the conversion of HC, CO and NOx, in exhaust gases. The TWC may include a substrate, a wash-coat and, a first impregnation layer, a second impregnation layer and an over-coat. The second impregnation layer and the over-coat may include palladium (+1) based compounds as catalyst.

A diesel oxidation catalyst (DOC) catalytic converter for at least the conversion of carbon monoxide and hydrocarbons, removal of a fraction of particulate matter, and decrease of sulfur trioxide emissions within exhaust gases from an engine and consequently of sulfuric acid, is disclosed. The DOC may include any suitable configuration including at least a substrate and a washcoat, where the substrate has a plurality of channels, suitable porosity, offers a three-dimensional support for the washcoat, and is made of any suitable material. The washcoat may be deposited on the substrate by any suitable method, and may include a mixture of at least one or more carrier material oxides and one or more catalysts. Suitable materials for the carrier material oxides may include titanium dioxide, tin dioxide, and zirconium dioxide, among others, excluding aluminum oxide (AlO), which may serve for a decrease of sulfur trioxide emissions and consequently of sulfuric acid mist. Suitable catalysts within the washcoat may include platinum, palladium, rhodium, and iridium, among others.

The invention generally relates to three-way catalysts and catalyst formulations capable of simultaneously converting nitrogen oxides, carbon monoxide, and hydrocarbons into less toxic compounds. Such three-way catalyst formulations contain ZrO-based mixed-metal oxide support oxides doped with an amount of lanthanide. Three-way catalyst formulations with the support oxides of the present invention demonstrate higher catalytic activity, efficiency and longevity than comparable catalysts formulated with traditional support oxides.

Catalyst with lanthanide-doped zirconia and methods of making

Disclosed are three-way catalysts that are able to simultaneously convert nitrogen oxides, carbon monoxide, and hydrocarbons in exhaust gas emissions into less toxic compounds. Also disclosed are three-way catalyst formulations comprising palladium (Pd)-containing oxygen storage materials. In some embodiments, the three-way catalyst formulations of the invention do not contain rhodium. Further disclosed are improved methods for making Pd-containing oxygen storage materials. The relates to methods of making and using three-way catalyst formulations of the invention.

Palladium solid solution catayst and methods of making

The present invention pertains to catalyst systems for nitrogen oxide, carbon monoxide, hydrocarbon, and sulfur reactions that are free or substantially free of platinum group metals. The catalyst system of the present invention comprise a substrate and a washcoat, wherein the washcoat comprises at least one oxide solid, wherein the oxide solid comprises one or more selected from the group consisting of a carrier material oxide, a catalyst, and mixtures thereof. The catalyst system may optionally have an overcoat, wherein the overcoat comprises at least one oxide solid, wherein the oxide solid comprises one or more selected from the group consisting of a carrier material oxide, a catalyst, and mixtures thereof. The catalyst comprises one or more selected from the group consisting of a ZPGM transition metal catalyst, a mixed metal oxide catalyst, a zeolite catalysts, or mixtures thereof.

Zero platinum group metal catalysts

The present invention relates improving the performance of nitrogen oxide reduction by exposing rich exhaust to catalysts systems comprising a catalyst, wherein the catalyst systems are free of platinum group metals. The present invention also relates to improving reduction of carbon monoxide and hydrocarbon in exhaust by introducing air into a portion of the exhaust between a first catalyst system and a second catalyst system. The present invention also relates to improving nitrogen oxide, carbon monoxide and hydrocarbon reduction by (1) exposing rich exhaust to a first catalysts system, wherein the exhaust has an R value of greater than 1.0 and the first catalyst system comprises a catalyst and is free of platinum group metals and (2) introducing air into a portion of the exhaust in between the first catalyst system and a second catalyst system, wherein the second catalyst system is free of platinum group metals.
