A roofing shingle with a laying line that facilitates the alignment of an overlying course of shingles with respect an underlying course of shingles is provided. The laying line is located on a front surface of the shingle and has a width such that the laying line is exposed when an edge of another shingle is placed in contacting proximity with the laying line. The shingle may also have a scale and one or more nibs that protrude from the sides of the shingle that assist in aligning the shingles in the second course with the shingles in the underlying course. The shingle may also include nailing zones located on the front surface of the shingles provide a location for fastening the shingles to the roof. A method of laying the shingles of the present invention on a roof is also provided.

The present invention generally encompasses a ridge cap roofing product that is formed from a composite material. The ridge cap has a cross section that is generally in the shape of an inverted V with a rounded apex and includes a front section and a back section. The front section has a straight lower edge. The back section has a lowered edge that tapers both upward and inward. The tapered shape of the ridge cap's back section insures that installed ridge caps lie flat and that a covered ridge or hip does not have a saw tooth appearance. The ridge cap of the present invention is somewhat flexible so that it can be used with roofs that have a range of pitches. In one embodiment, the top surface of the ridge cap's front section is textured or contoured so that it simulates certain conventional shingles.

The present invention generally encompasses a starter block for use in the starter course of a roofing project to facilitate the subsequent positioning of shingles upon a hip roof without causing said shingles to substantially bend. The starter block has a tapered thickness, that is, the height of the front surface is greater than the height of the back surface. In one embodiment, the height of the front surface is about twice the height of the back surface. Otherwise, the starter block is generally rectangular. In one embodiment, the starter block is formed from a composite material, such as a combination of at least a polymer component (e.g. polyethylene) and a filler component (e.g., glass, stone, limestone), and includes at least one nib extending from each of its side surfaces and at least one nailing zone on its top surface. A roofing system that incorporates a course of the starter blocks coupled to the eaves of the roof and at least one course of shingles positioned to lie flat on and at least partially overlap the course of starter blocks with the shingles extending back to the upper surface of the roof without substantially bending or flexing the shingles in the one course is also provided.

A method of making a roofing product such as a shingle is provided. One such method includes creating a mixture having at least a polymer and a filler, forming a sheet from the mixture, cooling the sheet, embossing the sheet, forming multiple roofing products from the sheet and bundling at least some of the roofing products together. This method is performed using an automated procedure. Another method of the present invention involves creating a composite roofing product using mold cavities, using a robot to transfer some of the roofing products from some of the mold cavities to a conveying system, and stacking together at least two of the roofing products that have different colors of different surface configurations.

Method for manufacturing roofing products

Methods of making roofing products. One such method includes (a) creating a mixture having a filler and a polymer; (b) forming a sheet from the mixture; (c) cooling the sheet; (d) embossing the sheet; (e) forming multiple roofing products from the sheet; and (f) bundling at least some of the roofing products. Steps (a)-(f) are performed using an automated procedure. Another of the methods involves (a) creating composite roofing products using mold cavities; (b) using a robot to transfer some of the roofing products from some of the mold cavities to a conveying system; and (c) stacking together at least two of the roofing products that have different colors or different surface configurations.

Methods of manufacturing roofing products

A three-layer asphalt composition shingle where the top layer is of a full width, a middle layer is less than the full width, and a bottom layer has a width shorter than the middle layer. The middle and top layers of the shingle have tabs and cutouts. The tabs of each such layer generally differ in some feature. Moreover, the corresponding tabs between the middle layer and top layer also differ with respect to some feature, such as a lengthwise size, a widthwise size, shape or in color. Each of the three layers includes color zones, and often plural color zones. The different tab features and the different color features of the various layers provide a high degree of randomness to enhance a visual appearance to a roof shingled with such type of shingles.

Hip and ridge cover

An asphalt-based roofing shingle is disclosed that includes a substrate including at least one composite having a scrim bonded to a mat, coated with filled asphalt and granules. The scrim has woven or non-woven fiberglass or polyester strands arranged in a crossing pattern, such as a 10.times.10 thread crossing pattern per square inch, and the mat has a layer of organic, fiberglass or polyester materials, the scrim and mat being joined together with a rubberized binder or other suitable bonding material. The shingle may be used, for example, in a residential roofing application, in which a portion of a roof deck is covered by providing the shingle including the substrate and a fastening device such as a nail having a head; positioning the shingle on the roof deck portion; and driving the nail through the shingle and into the roof deck to secure the shingle to the roof deck.
