The disclosure provides a super abrasive element containing a substantially catalyst-free thermally stable polycrystalline diamond (TSP) body having pores and a contact surface, a base adjacent the contact surface of the TSP body; and an infiltrant material infiltrated in the base and in the pores of the TSP body at the contact surface. The disclosure additionally provides earth-boring drill bits and other devices containing such super abrasive elements. The disclosure further provides methods and mold assemblies for forming such super abrasive elements via infiltration and hot press methods.

Element containing thermally stable polycrystalline diamond material and methods and assemblies for formation thereof

The disclosure provides to a PDC element protective system including a mask configured to protect a non-leached portion of a leached polycrystalline diamond compact (PDC) element during a leaching process. The mask may be formed from or coated with polytetrafluoroethylene (PTFE). The disclosure also provides a leaching system containing such a mask and a leaching vessel as well as methods of using the protective and leaching systems. The disclosure further provides a Lewis acid-based leaching agent and methods of its use. Finally, the disclosure provides a method of recycling a PDC or carbide element using a Lewis acid-based leaching agent.

The present disclosure provides mechanical attachments of TSD body to a carrier or substrate sufficient to allow eventual conventional attachment of the TSD to a drill bit or other component. According to one aspect, the disclosure includes a composite assembly including a thermally stable diamond (TSD) body and a substrate with aligned holes and a joining pin located in the aligned holes to mechanically attach the TSD body and substrate. The composite assembly may lack any non-mechanical attachment between the TSD body and the substrate, or may lack particular types of non-mechanical attachments. The disclosure also provides drill bits and other devices containing such composite assemblies as well as methods of making such composite assemblies and drill bits or other devices.

Mechanical attachment of thermally stable diamond to a substrate

A matrix drill bit and method of manufacturing a matrix bit body from a composite of matrix materials is disclosed. Two or more different types of matrix materials may be used to form a composite matrix bit body. A first matrix material may be selected to provide optimum fracture resistance (toughness) and optimum erosion, abrasion and wear resistance for portions of a matrix bit body such as cutter sockets, cutting structures, blades, junk slots and other portions of the bit body associated with engaging and removing formation materials. A second matrix material may be selected to provide desired infiltration of hot, liquid binder material with the first matrix material to form a solid, coherent, composite matrix bit body.
