The residual stresses that are experienced in polycrystalline diamond cutters, which lead to cutter failure, can be effectively modified by selectively thinning the carbide substrate subsequent to high temperature, high pressure (sinter) processing, by selectively varying the material constituents of the carbide substrate, by subjecting the PDC cutter to an annealing process during sintering, by subjecting the formed PDC cutter to a post-process stress relief anneal, or a combination of those means.

Polycrystalline diamond cutters having modified residual stresses

Cutting elements providing a relatively constant superabrasive area in contact with the formation responsive to weight on bit during a substantial portion of the useful life of a circular cutting face cutting element or other cutting element exhibiting a non-linear cutting edge, for example, from about 5% diametrical wear to in excess of about 30% diametrical wear in the case of a circular cutting element, measured across the cutting face. The superabrasive table of the cutting element is configured, internally, externally, or both, to vary in depth radially and laterally, as required, so that an increase in width of the contact or wear flat area with the formation and the variation in table depth as the cutting element wears, are substantially offsetting. The rate of penetration of a drill bit so equipped may thus be maintained at a desirable magnitude without a substantial increase in weight on bit as the cutting element wears, since the superabrasive contact area is maintained relatively constant.

PDC cutters with improved toughness

An improved stud design for an earth boring drill bit is disclosed preferably using materials of different hardness and toughness layered to provide maximum resistance to surface abrasion coupled with excellent structural properties including high strength with maximum fracture toughness. The bit body is conventionally attached to a drill string, and has a crown and gage portion. The studs preferably include a core, made of steel or other material having high fracture toughness, covered at least in part with a hard, abrasion resistant material such as tungsten carbide. Each stud is secured to a socket in the bit body by means of brazing or other suitable means such as a press fit. The cutting element is brazed to a mounting face of the stud prior to affixation of the stud to the bit body and is preferably comprised of a polycrystalline diamond compact adhered to a backing layer of tungsten carbide.

The disclosure is directed to a bonding tool for use primarily in thermo-compression bonding of electronic circuit components and to a method of making the bonding tool. In one form of the disclosure, a holder is provided and has a substrate mounted at an end thereof. The holder is adapted to receive a heating element. A polycrystalline diamond film is disposed on the substrate, the film preferably being deposited by chemical vapor deposition. In a disclosed embodiment the substrate is a material selected from the group consisting of polycrystalline diamond, cemented tungsten carbide, silicon carbide, cubic boron nitride, and tungsten. In a further form of the disclosure, a ceramic substrate is provided which has a favorable thermal conductivity property as well as substantial electrical conductivity sufficient to permit shaping by electrical discharge machining ('EDM').

The present invention comprises a cutting structure for earth boring drill bits and a bit including at least one such structure comprising a substantially planar array of cutting elements arranged in substantially contiguous mutual proximity, the array incorporating at least one discontinuity therein dividing it into a plurality of sub-arrays.

A rotary drill bit for drilling earth formations is provided and includes a bit shank, a hard metal matrix secured to a blank and cutting elements on the exterior face thereof. The matrix includes a displacement material having a different composition than the matrix material within the matrix. The displacement material is preferably less expensive than the matrix material and also has different material properties. The resulting bit may be custom-engineered for toughness, ductility, and impact resistance.

To prevent thermal stress from damaging a PCD or diamond, multilayer metal coatings for bonding polycrystalline diamond compacts and diamond crystals to a matrix comprise a first metal layer of a refractory metal, such as tungsten, a compliant metal layer of copper, and an outer metal layer of a refractory metal such as tungsten. Metallic bonding layers of a metal, such as nickel, are placed between the tungsten and copper layers for improved bonding. The method of manufacturing multilayer metal coatings comprises applying the inner metal layer by chemical vapor deposition, applying the first bonding layer metal by electrolytic deposition, applying the compliant layer metal by electrolytic deposition, applying the second bonding layer by electrolytic deposition and applying the outer layer by chemical vapor deposition. A superabrasive tool element comprises a coated diamond product bonded either to a matrix comprising tungsten carbide or iron powder or to a cemented tungsten carbide support.

A novel infiltration alloy comprises about 5 to 65% by weight of manganese, up to about 35% by weight of zinc, and the balance copper. Preferably, the infiltration alloy comprises 20% by weight of manganese, 20% by weight of zinc, and the balance copper. The infiltration alloy is useful in the manufacture of matrix bodies such as matrix drill bit bodies. A method for the manufacture of a matrix body comprises forming a hollow mold for molding at least a portion of the matrix body, positioning diamond cutting elements in the mold, packing at least a part of the mold with a powder matrix material, infiltrating the matrix material with the novel infiltration alloy in a furnace to form a mass, and allowing the mass to solidify into an integral matrix body. Because the novel infiltration alloy permits infiltration to be carried out at temperatures below about 1050.degree. C., many diamond cutting elements which begin to deteriorate at temperatures above 1000.degree. C. can be bonded without substantial degradation to the matrix body during the infiltration process, and there is no need to secure them to the matrix body in a subsequent brazing or mechanical bonding step.
