A powder material and a process for producing same are disclosed. The process comprises reducing the size of an electrolytically produced starting dendritic copper powder material by fluid energy milling to produce a finer powder, essentially all of which has a particle size of less than about 20 micrometers in diameter, entraining the finer powder in a carrier gas and passing it through a high temperature zone at a temperature above the melting point of the finer powder, the temperature being from about 5500.degree. C. to about 17,000.degree. C., to melt at least about 50% by weight of the finer powder to form essentially fine spherical particles of the melted portion, and rapidly and directly resolidifying the resulting high temperature treated material while the material is in flight, to form fine spherical particles having a particle size of less than about 20 micrometers in diameter. The particles are essentially free of elliptical shaped material and essentially free of elongated particles having rounded ends, and have an oxygen content of less than about 0.5% by weight, and a carbon content of no greater than the carbon content of the starting material.

A powdered material and a process for producing the material are disclosed. The powdered material consists essentially of titanium based spherical particles which are essentially free of elliptical shaped material and elongated particles having rounded ends. The material has a particle size of less than about 50 micrometers. The process for making the spherical particles involves mechanically reducing the size of a starting material to produce a finer powder which is then entrained in a carrier gas and passed through a high temperature zone above the melting point of the finer powder to melt at least about 50% by weight of the powder and form spherical particles of the melted portion. The powder is then directly solidified.

A powdered material and a process for producing the material are disclosed. The powdered material consists essentially of light metal based spherical particles which are essentially free of elliptical shaped material and elongated particles having rounded ends. The process for making the spherical particles involves mechanically reducing the size of a starting material to produce a finer powder which is then entrained in a carrier gas and passed through a high temperature zone above the melting point of the finer powder to melt at least about 50% by weight of the powder and form spherical particles of the melted portion. Metallic coated particles are disclosed which comprise a core consisting essentially of a material selected from the group consisting of metals, metal alloys, ceramics, ceramic glasses, and a coating relatively uniformly distributed on the core. The coating consists essentially of a relatively ductile and/or malleable metallic material selected from the group consisting of metals and metal alloys. The process for producing the coated particles involves increasing the aspect ratio of the ductile and/or malleable material, and mechanically applying it to a powder material which is to be the core of the particles.

Apparatus for milling metal powder in a mill is disclosed which comprises a central shaft, the top of which is rotatably mounted to rotating apparatus, bottom stirrer(s), attached to the bottom edge of central shaft, upper stirrer(s), attached above the point of attachment of the bottom stirrer(s), and two or more primary stirrers, upper ends of which are attached to outer edge(s) of the upper stirrer(s) and the bottom ends attached to bottom edge(s) of the bottom stirrer(s). The bottom stirrer has a downward sloping leading edge with a first angle formed by a first plane extending along this edge to a second plane extending along the bottom of the mill, this angle being 10.degree. to 90.degree., the first angle being that between those faces of the first and second planes within which the bottom stirrer sits. The distance between the bottom of the mill and the lowest point of the downward sloping leading edge is equal to or less than the distance between the bottom of the mill and the other points on the bottom edge of the bottom stirrer. The upper stirrer has an upward sloping leading edge, with a second angle formed by a third plane extending along this edge to a fourth plane parallel to the top of the mill and above the upper stirrer(s), this angle being 10.degree. to 90.degree., the second angle being that between those faces of the third and fourth planes within which the upper stirrer sits. The distance between the fourth plane and the uppermost point of the upward sloping leading edge is equal to or less than the distance between the fourth plane and the other point(s) on the top edge of the upper stirrer(s).

The process for making the spherical particles involves mechanically reducing the size of a starting material to produce a finer powder the major portion of which has a particle size of less than about 20 micrometers. The finer powder is entrained in a carrier gas and passed through a high temperature zone at a temperature above the melting point of the powder to melt at least about 50% by weight of the powder and form the spherical particles of the melted portion. The powder is then directly solidified.

A process is disclosed for producing a sheet of tungsten heavy alloy which comprises forming metal particles of the alloy wherein each metal particle is a uniform admixture of the alloy components, entraining the particles in a carrier gas, passing the particles and the carrier gas into a high temperature zone at a temperature above the melting point of the matrix phase of the particles and maintaining the particles in the zone for a sufficient time to melt at least the matrix phase of the particles and form spherical particles, followed by rapidly and directly solidifying the high temperature treated material while the material is in flight. A slurry is formed of this high temperature treated material and a liquid medium, the liquid medium is removed from the material and a planar cake is formed of the material, the cake is dried, and sintered to a density equal to or greater than about 90% of the theoretical density of the alloy to form the sheet.

Process for producing tungsten heavy alloy sheet using high temperature

Powder particles and a process for producing the particles are disclosed. The particles are of a ductile and/or malleable material which can be metal, metal alloy, or metal-ceramic composites having a substantially granular appearance and an aspect ratio of from greater than 1 to about 50 and a mean particle size of less than about 20 micrometers in diameter. The process involves grinding the above described material with the grinding media being placed in a mill so that the media are in close proximity to one another to produce a densely packed state which results in the above described powder particles being produced.

A powder material and a process for producing the material are disclosed. The powder material consists essentially of spherical particles selected from the group consisting of metals, metal alloys, ceramic glasses, crystalline ceramic materials, and combinations thereof. The material has a particle size of less than about 20 micrometers in diameter and has an oxygen content of less than about 0.8% by weight. The process for making the spherical particles involves reducing the size of a starting material to produce a finer powder essentially all of which has a particle size of less than about 20 micrometers in diameter. This is done by fluid energy milling. The finer powder is entrained in a carrier gas and passed through a high temperature zone at a temperature above the melting point of the powder, the temperature being from about 5500.degree. C. to about 17,000.degree. C. and created by a plasma jet, to melt at least about 50% by weight of the powder and form spherical particles of the melted portion. The powder is then rapidly and directly solidified while in flight. The carbon content of the particles is no greater than that of the starting material.
