Systems and methods are described for performing film insert molding (FIM) on a 3D shape, such as a traffic light shell or cover. A film is pre-generated for a surface to be covered by the film, and is inserted into a mold. A viscous material is then injected into the mold and the film bonds to the shell as the viscous material cools and hardens. The film includes a material selected to provide one or more of scratch resistance, improved shell hardness, UV protection, corrosion protection etc., and/or may be selected to alter optical characteristics of the shell.

A reflector includes a first concave surface, a second concave surface and a third concave surface. The first concave surface has a first axis and a first opening to receive a first light source. The first concave surface is configured to reflect first light rays of the first light source from the first concave surface across the first axis and not to reflect second light rays of the first light source from the first concave surface. The second concave surface has a second axis and a second opening to receive a second light source. The second concave surface is configured to reflect first light rays of the second light source from the second concave surface across the second axis and not to reflect second light rays of the second light source from the second concave surface. The third concave surface translates along a substantially straight line to intersect the first concave surface and the second concave surface such that the first light rays of the first and second light sources contribute to an interior lighted portion of a lighted pathway that is defined by a combination of the first and second light rays of the first and second light sources.

Emergency light fixture having an efficient reflector assembly

An assembly and a method for attaching a sign-type lighting fixture to an electrical box. The assembly includes a lighting fixture having a mounting plate affixed to the electrical box, an illuminating sign, and a canopy affixed to the lighting fixture, allowing the canopy and the mounting plate to attach quickly. The method first includes affixing a mounting plate to an electrical box and affixing a canopy to a sign-type lighting fixture. Next, the canopy is secured to the mounting plate by inserting at least one wing tab from the canopy through at least one holding tab on the mounting plate. Then, the electrical wiring is connected. After that the wing tab and holding tab are separated. Finally, the wing tab is inserted into at least one offset on the mounting plate, and the canopy is secured to the mounting plate.

A LED signal includes a housing and a cover. At least one LED is arranged on a PCB and mounted within the housing. A collimator that collimates light energy emitted by the at least one LED is positioned adjacent to the at least one LED. A diffuser is positioned adjacent to the collimator and spreads collimated light transmitted through the collimator. The PCB, the collimator, and the diffuser are disposed between the cover and the housing, and the cover provides a protective barrier between environmental conditions and the collimator and diffuser.

A signaling control device apparatus () comprises at least one LED () having a light emitting surface (). A sensor () is set to detect an external light load () directed to the light emitting surface () and generate a control signal indicative of a presence of the light load (). An electrical control system () detects the control signal indicative of the light load () and sources an elevated current to the LED () while the light load () is present. The elevated current increases the contrast ratio making the signal perceivable by the users as being in a particular state.

An LED signal using a novel optical element to control the light distribution of a small LED light source. Light emitted by the LEDs illuminates the optical element. The optical element has a plurality of clusters, shaped along the x-, y- and z-axis to control the light. After the light is distributed, it encounters a second optical surface of the optical element, typically a fresnel surface. The light is controlled by the optical element. Optionally, a lens can be placed over each LED to control the light pattern of the LED. The lens has an entry face to direct the light to a total internal reflection surface on the side, which redirects the light to the exit face. The resulting signal is a uniform, efficient signal.

A LED symbol signal with LEDs arrayed to correspond to a desired symbol. A mask defines the desired symbol. A diffusion surface on the cover diffuses the display aspect, obscuring the individual LEDs. The mask is spaced a distance from the diffusing surface. The more aggressive the diffusion pattern the closer the mask is spaced to the diffusion pattern. Preferably, the ratio of the pitch of the optical elements to the width of the symbol at the diffusion surface is less than 1:2, preferably less than 1:4, more preferably less than 1:6 and most preferably approximately 1:10.
