A coated sheet for use in additive manufacturing includes a base polymer layer formed of a base polymer material and a coating polymer layer formed of a coating polymer material. At least the coating polymer material is susceptible to dielectric heating in response to electromagnetic radiation, thereby promoting fusion between adjacent coated sheets during the additive manufacturing process. Specifically, when electromagnetic radiation is applied to at least an interface area between adjacent coated sheets, the polymer coating layer of each coated sheet melts to diffuse across an interface area, thereby preventing formation of voids. The base polymer material and the coating polymer material also may have similar melting points and compatible solubility parameters to further promote fusion between sheets.

An additive manufacturing powder particle including a surface and at least one functional group formed on the surface, wherein the at least one functional group increases laser energy absorption of the additive manufacturing powder particle. The additive manufacturing particle is treated with plasma radiation to form hydroxyl functional groups on a surface of the additive manufacturing powder particle, where the hydroxyl functional groups have a molecular vibrational frequency corresponding to a laser wavenumber range of laser energy of an additive manufacturing process, and where the plasma radiation treating the additive manufacturing powder particles depends on the laser energy of the additive manufacturing process. Treating the additive manufacturing powder particle with the plasma radiation increases laser energy absorption of the additive manufacturing powder particle when the additive manufacturing particle is exposed to the laser energy, produced by a carbon dioxide laser, of the additive manufacturing process.

Illustrative examples of forming and using suitably adapted materials for improving interface strength between thermoset-thermoplastic joined parts includes exposure of a thermoplastic substrate to a plasma to form an amine-functionalized substrate having amine chemical moieties disposed on a first surface. The first surface of the thermoplastic substrate is positioned adjacent to and contacts a second surface of a thermoset substrate to form a workpiece. The thermoset substrate includes epoxide chemical moieties on and within material forming the thermoset substrate. The workpiece is subsequently heated to form a structure, where heating of the workpiece causes covalent chemical bonds to form between the plasma-treated first surface of the thermoplastic substrate and the second surface of the thermoset substrate. Thereafter, additional thermoplastic components can be fusion bonded to a surface of the thermoplastic substrate opposite the first surface&#x2014;thereby providing improved attachment of additional thermoplastic components to the thermoset substrate.

A coated filament for use in additive manufacturing includes a base polymer layer formed of a base polymer material and a coating polymer layer formed of a coating polymer material. At least the coating polymer material is susceptible to dielectric heating in response to electromagnetic radiation, thereby promoting fusion between adjacent beads of coated filament that are deposited during the additive manufacturing process. Specifically, when electromagnetic radiation is applied to an interface area between two adjacent beads of the coated filament, the polymer coating layer melts to diffuse across the interface area, thereby preventing formation of voids. The base polymer material and the coating polymer material of the coated filament also may have similar melting points and compatible solubility parameters to further promote fusion between beads.

Coated filament for improved additive manufacturing parts

Additive manufacturing parts having improved functional properties such as conductivity and absorption are fabricated with a fused filament fabrication process to have a contiguous path of functional nanomaterial embedded within the parts. A first heated filament consisting of a primary polymer material is deposited through a first nozzle and a second heated filament including a secondary polymer material filled with functional nanomaterial is deposited through a second nozzle in one or more layers to form a fabricated additive manufacturing part having at least one void. The second heated filament is embedded within the primary polymer material. A section of the fabricated additive manufacturing part where the secondary polymer material is located is selectively melted and an external isostatic pressure is applied to the fabricated additive manufacturing part to diffuse the secondary polymer material into the void and form a contiguous path of functional nanomaterial within the additive manufacturing parts.

Fabrication of additive manufacturing parts

A method of fabricating a part includes stacking sheets of fusible material to form a stack. The method also includes directing a laser beam through at least one sheet of the stack. The method also includes transferring energy from the laser beam to multiple locations on at least one interface between adjacent sheets of the stack, according to a predetermined pattern corresponding with a design of the part, to form corresponding multiple molten regions. The molten regions are conjoined together to form a fused portion of the adjacent sheets. The fused portion of the adjacent sheets defines the part.
