A variable slew rate gate drive system for powering an electric machine. The system may include a gate driver operable for controlling each of a plurality of hybrid switch power modules between opened and closed states to facilitate powering the electric machine. The gate driver may be operable for selecting slew rates and controlling ON and OFF states of first and second semiconductor switches included as part of each power module to optimize powering of the electric machine by varying the slew rates as a function of performance characteristics of the first and second semiconductor switches.

Variable slew rate gate driver for hybrid switch power module

A switching circuit includes a semiconductor switch having a Gate terminal, and includes first, second, third, and fourth Gate resistors. The Gate resistors have upstream and downstream ends relative to a location of the semiconductor switch or a driven load. The downstream ends connect to the Gate terminal. First, second, third, and fourth buffer switches have Gate terminals and Source terminals, with the Source terminals connected to the upstream ends of the first, second, third, and fourth Gate resistors, respectively. An optional Gate driver integrated circuit (IC) connects to the Gate terminals of the buffer switches. A microcontroller, responsive to circuit measurements, selects switching control values and Gate resistor identities based on the measurements, and transmits switching control signals and a Gate resistor selection signal to select on/off states of the buffer switches and an optimum switching speed for the semiconductor switch.

Dynamic gate drive system and control method

An onboard charging system for charging from a power source may include an energy storage system. A connector may be configured to couple the onboard charging system with the power source. A charging circuit may be electrically connected between the connector and the energy storage system. A converter may be electrically connected in the charging circuit between the connector and the energy storage system. A rectifier may be electrically connected in the charging circuit between the connector and the converter. Output of an inductive receiver may be electrically connected with the charging circuit between the connector and the converter. The converter may control the delivery of voltage and current to the energy storage system from the power source and from the inductive receiver.

Inductive and conductive onboard charging systems

A disconnect architecture for use with a system having a battery pack and positive and negative bus rails includes a mid-pack low-power (LP) relay, a fuse, semiconductor switches, and a sequencer circuit. The mid-pack LP relay is positioned between the rails at a mid-stack point of the battery pack, and divides a voltage across the battery pack when commanded open. The fuse is positioned between the mid-pack LP relay and the positive bus rail, and opens in response to a dead short condition of the system. The semiconductor switches are positioned in electrical parallel with the mid-pack LP relay. The sequencer circuit selectively turns on the semiconductor switches and thereby coordinates a flow of electrical current through the semiconductor switches and the mid-pack LP relay in response to a detected partial short condition of the system. A system includes the battery pack, bus rails, and disconnect architecture.

Voltage disconnect architecture

A power inverter includes a multi-phase inverter circuit electrically connected to positive and negative conductors of the high-voltage bus. A bi-stable switch is electrically connected in series with a discharge resistor between the positive and negative conductors of the high-voltage bus, and a capacitor is electrically connected between the positive and negative conductors of the high-voltage bus. First and second trigger circuits are in communication with a gate of the bi-stable switch, and first and second contactors are controllable to electrically connect a respective one of the positive and negative conductors of the high-voltage bus to the high-voltage DC power source. The bi-stable switch is controllable to provide a low-impedance electric current flow path through the discharge resistor between the positive and negative conductors of the high-voltage bus in response to an activation signal from one of the first and second high-voltage DC contactor circuits.

Apparatus for discharging a high-voltage bus

An electrical system includes a voltage bus, battery pack, power inverter module (PIM), electric machine, first contactor, and controller. The PIM is connected to the battery pack and has a capacitor, voltage sensor, and semiconductor switches. The electric machine having phase legs with a corresponding phase winding and resistive path. The first contactor connects the PIM to a positive rail of the bus. The controller opens the first contactor in response to a power-off event, commands a discharge of the capacitor through the resistive paths, diagnoses a state of health (SOH) of the first contactor using a first threshold decay rate of the capacitor output voltage upon opening the first contactor, and executes a control action with respect to the electrical system using the diagnosed SOH. The three possible SOH are unhealthy/hard-welded contactor, unhealthy/soft-welded contactor, and healthy/normally-functioning contactor condition. A vehicle and method are also disclosed.

Method and system for diagnosing contactor health in a high-voltage electrical system

A power inverter including a multi-phase inverter circuit is electrically connected to a high-voltage DC power source, and includes a capacitor electrically connected between positive and negative conductors of a high-voltage bus. A normally-ON discharge switch is electrically connected in series with a discharge resistor between the positive and negative conductors of the high-voltage bus. The discharge switch includes a control gate, wherein the control gate of the discharge switch is in communication with an ignition switch. The discharge switch is controllable to an open state between the positive and negative conductors of the high-voltage bus when the ignition switch is in an ON state. The discharge switch achieves a closed state to provide a low-impedance electric current flow path through the discharge resistor between the positive and negative conductors of the high-voltage bus when the ignition switch is in an OFF state.

A discharge circuit for a high-voltage bus that is electrically connected to a high-voltage DC power source is described. The discharge circuit includes a discharge switch electrically connected in series with a discharge resistor between positive and negative conductors of the high-voltage bus, and the discharge switch includes a gate. A bi-stable switch includes a control gate, an input line that is electrically connected to the high-voltage bus and an output line that is electrically connected to the gate of the discharge switch. A trigger device is in communication with the control gate of the bi-stable switch. The input line of the bi-stable switch is electrically connected to the high-voltage bus, and the discharge switch is controllable to a closed state to provide an electric current flow path through the discharge resistor between the positive and negative conductors of the high-voltage bus in response to an activation signal.

An onboard charging module (OBCM), e.g., for a vehicle, is characterized by an absence of a transformer and includes an AC-to-DC voltage rectifier, DC-DC buck converter, DC-DC boost converter, DC link capacitor between the buck converter and boost converter, and solid-state devices. The devices include a diode and first and second switches having opposite open/closed switching states. The first and second switches are connected to a common rail of a DC bus, the first switch and diode are between the voltage rectifier and boost converter, and the second switch is between the link capacitor and buck converter. Third and fourth switches may be used on the opposite rail as the first and second switches. The OBCM is operable, via operation of the solid-state devices, to charge the HV-ESS via an AC power supply while maintaining current isolation. An electrical system includes the OBCM, DC bus, and HV-ESS.

Transformerless, current-isolated onboard charger with solid-state switching controls

A system includes a DC battery pack, an inverter coolant loop, first and second temperature sensors, a polyphase electric machine, and a power inverter module (PIM) connected to the battery pack and electric machine. The PIM includes a plurality of semiconductor switches. The controller is operable to selectively derate the PIM and thus reduce a commanded torque to the electric machine. The controller is programmed to execute a method and thereby receive a coolant temperature from the first temperature sensor and a PIM temperature from the second temperature sensor, and to determine a set of electrical values of the electric machine. The controller estimates a junction temperature of the semiconductor switches using the temperature of the coolant, the temperature of the PIM, and the set of electrical values. The controller selectively derates the PIM using the estimated junction temperature when the temperature of the PIM exceeds a calibrated maximum temperature.

Derating control of a power inverter module

An inverter circuit electrically connects between a high-voltage bus and a multi-phase electric machine, including a plurality of switch pairs. Each switch pair includes a first switch electrically connected in series with a second switch at a node. Each node electrically connects to a phase of the multi-phase electric machine with the first switch electrically connected between a positive side of the high-voltage bus and the node and the second switch electrically connected between a negative side of the high-voltage bus and the node. The first switch is configured as a normally-OFF switch. The second switch is configured as a normally-ON switch.

Inverter circuit for an electric machine

A hybrid powertrain system has a high-voltage electric circuit including a high-voltage battery and a DC link coupled to first and second inverters electrically connected to first and second torque machines. A method for operating the hybrid powertrain system includes receiving a motor torque command for the second torque machine, determining a preferred DC link voltage for achieving the motor torque commanded from the second torque machine, selectively interrupting electric power flow between the high-voltage battery and the DC link to achieve the preferred DC link voltage.

Method and apparatus for controlling a high-voltage battery connection for hybrid powertrain system

A method for monitoring electric isolation of a high voltage DC bus to detect ground isolation faults includes monitoring voltage differentials between a positive DC electric power bus and a negative DC electric power bus and a chassis ground. Electrical isolation between each of the positive and negative DC electric power buses and the chassis ground is monitored using a ratio of the voltage differentials.

Method and apparatus to monitor loss of ground isolation of an electric motor drive circuit

A vehicle includes a motor, an alternating current (AC) power bus, a power inverter module (PIM), and a controller. The PIM includes a semiconductor die assembly with semiconductor power switches arranged in electrical parallel for delivering AC power to the motor via the bus. The controller determines an operating mode of the vehicle, selects and activates a designated one of the switches during a threshold low-current state of the PIM, and selects and activates all of the switches during a high-current state of the PIM. A PIM assembly for the vehicle includes the die assembly and controller. A method for optimizing energy efficiency of the vehicle includes providing the die assembly noted above, automatically determining the operating mode, and selecting and activating one of the switches when the operating mode corresponds to the threshold low-current state, and all of the electrical switches during the threshold high-current state of the PIM.

Power module active current management for efficiency improvement

A hybrid powertrain system includes an engine, an electric machine, a power electronics device including a plurality of electric circuit layers, and a cooling system. A method for managing thermal energy in the power electronics device includes monitoring a plurality of temperature sensors in the power electronics device, monitoring electric power into and out of the power electronics device, predicting temperatures for the plurality of electric circuit layers, and controlling the hybrid powertrain system based upon the predicted temperatures for the plurality of electric circuit layers.
