In a method for forming an injection molded manifold, the portion of the mold that forms a septum is modified to provide a substantially thicker septum, preferably about 8.5 mm or greater. In the molding operation, one or more removable slides are inserted through this region of the mold, each slide being preferably about 2.5 mm thick and about 30 mm wide. The septum is cast around the slides which are then withdrawn from the septum after the polymer composite is set, resulting in a septum that is substantially thicker than a prior art septum, comprising first and second plates, each about 3 mm thick, and a plurality of open core voids about 2.5 mm high and about 30 mm wide between the plates. The improved septum is stiffer than a single 4 mm thick prior art septum, has a higher natural frequency, and improves suppression of engine noise.

Method and apparatus for forming a septum for an engine intake manifold

In a preferred embodiment, an engine coolant crossover assembly includes a crossover conduit member carrying an integral liquid cooled alternator and liquid cooled exhaust gas recirculation valve. The integration of one or both of these parts into the coolant crossover eliminates many parts from the total assembly. These parts include; attachment brackets, coolant hoses, hose clamps, cast mounting blocks, coolant tubes and attachment bolts. Reduction of these parts reduces system costs, assembly time, mass and potential coolant leak paths. A temperature sensor and a thermostat housing may also be included in the crossover assembly. The assembly may also be made part of an intake manifold for an integrated air fuel module of a V-type engine.

A hydraulic manifold assembly for variable actuation of engine valves. First and second plates have portions of flow passages integrally molded therein. The plates are formed preferably by injection molding of a suitable polymer, for example, glass-filled nylon, and are joined together as by cementing or preferably by fusion welding (vibration welding) along mating surfaces to form the full pattern of flow passages. This method of forming the manifold obviates the need for separate fasteners to connect the plates and for internal seals to form the flow passages. The assembly further comprises a retainer for retaining a plurality of individual solenoid-actuated valves in sockets formed in the plates. Preferably, the retainer is formed to function simultaneously as a positive crankcase ventilation (PCV) baffle that attaches to the plates via integrally molded releasable snap tabs. The present manifold results in a weight savings and a substantial savings in manufacturing cost over a prior art manifold formed of cast aluminum.

Hydraulic manifold assembly for variable activation and deactivation of valves in an internal combustion engine

An integrated intake manifold assembly including a first poppet valve assembly disposed at the manifold air inlet to regulate air flow into the manifold; a second poppet valve assembly disposed on the manifold to regulate exhaust gas flow into the air intake system; and a bi-directional camshaft with cams for operating simultaneously the manifold vacuum regulating valve and the exhaust gas recirculation valve. The valve bodies are integrally formed in the wall of the intake manifold. The cams are arranged on the shaft to provide optimum synchronized opening and closing of the related valves. When used on a diesel engine, the manifold assembly may further include a swirl valve plate disposed between the manifold and the engine head and having a plurality of ganged swirl valves actuated by levers, connected to the camshaft internally of the manifold and swirl plate, for coordinated motion with the MVR and EGR valves.

An integrated intake manifold assembly including a poppet valve disposed at the air inlet to the manifold to regulate air flow into the manifold; a poppet valve disposed on the manifold to regulate exhaust gas flow into the air intake system; and a bi-directional camshaft with cams for operating simultaneously the manifold vacuum regulating (MVR) valve and the exhaust gas recirculation (EGR) valve. The valve bodies are integrally formed in the wall of the intake manifold. The camshaft is driven by a DC motor and gear train. The cams are arranged on the shaft to provide optimum synchronized opening and closing of the related valves. When used on a diesel engine, the assembly may further include a swirl valve plate disposed between the manifold and the engine head and having a plurality of ganged swirl valves actuated by levers connected to the camshaft for coordinated motion with the MVR and EGR valves. Preferably, the swirl valve plate is also ported as a distribution rail to receive exhaust gas from the single EGR valve and distribute it to the individual cylinders. The valve poppets of the MVR and EGR valves include forked yokes engaging the camshaft to minimize side loading of the valve stems by the cams.

An integrated air fuel module ( ) for an internal combustion engine reduces or eliminates the escape of hydrocarbon evaporative emissions from the integrated air fuel module ( ) system, sub systems and components. The integrated air fuel module ( ) includes containment means ( ), such as a valve ( ) or carbon adsorber, that blocks the escape of evaporated hydrocarbon emissions from the air inlet ( ) of an engine during engine off conditions. The module ( ) provides a reduced number of potential external hydrocarbon leak and permeation paths to the surrounding atmosphere. An integrated fuel delivery module for a fuel injected engine includes a fuel rail having a fuel distribution channel and a plurality of spaced-apart fuel injector sockets connected with the fuel distribution channel. A high-pressure fuel pump has a high-pressure chamber connected internally to the fuel distribution channel without external high-pressure fuel lines.

Fuel delivery module for fuel injected internal combustion engines

A fuel delivery module integrates a fuel rail, with its associated connections, features and components, with the injectors for one bank of a direct injection engine. When the module is secured to the engine, loading springs between the inlet ends of the injectors and abutments in the mounting recesses accommodate variations in manufacturing and assembly tolerances to provide adequate but not excessive loading of the injectors against associated seats of the engine. Manufacturing and assembly costs are reduced by the use a module with injectors pre-installed. Also, the module may be pretested in a suitable test fixture prior to installation to assure proper flow and spray development from each of the injectors. The module may integrate other components also, such as intake air passages, EGR passages and coolant passages and their associated components. Various examples of injector loading springs are described.

Integrated fuel delivery module for direct injection

A fuel rail has a high pressure inlet and a low pressure outlet. The high pressure inlet feeds pressurized fuel to a plurality of injectors along the fuel rail. A fuel return line, which is connected with the low pressure outlet, is positioned substantially centrally of and coaxial with the fuel rail. The fuel return line is non-circular in configuration having a width to height ratio greater than one. The configuration of the return fuel line and the flexibility of the walls thereof provide a damper that reduces the pressure pulsations in the high pressure fuel.

An integrated fuel system for use in an internal combustion engine has a fuel meter body including a first, upper housing and a second, lower housing which are joined along a sealing flange to define a fuel plenum therebetween. The upper and the lower housings each have fuel injector sockets in opposed pairs; each injector socket in the upper housing opposing a corresponding socket in the lower housing. The sockets open through the respective housing walls and are configured to reversibly capture a fuel injector between each pair. The reversible mounting of the injectors within the fuel plenum facilitate fuel delivery from two sides of the fuel meter body to thereby simplify fuel distribution in a small fuel intake. A novel mounting configuration for the fuel meter body within the intake manifold is also disclosed.
