A system and method are provided for sorting a plurality of items into a predetermined sorted sequence. Items are initially located on initial sorting regions of a sorting apparatus. The items are then sorted into at least one intermediary sorted set and then sorted, from the intermediary sorted sets, into the final sorted sequence. A computer may be used to track the position of the items on the sorting apparatus and to control the movement of the items into the sorted sequence.

Sorting system

A motion control system comprises a motion unit having a motor connected to an encoder and an amplifier. The motion control system further comprises a scalable motion controller connected to the motion unit wherein the scalable motion controller receives signals from the encoder and outputs signals to the amplifier. The scalable motion controller comprises a plurality of dip sockets arranged for inserting and removing one or more motion control processors and a connector interface comprising a plurality of male and female connectors arranged for stacking a plurality of motion controllers.

A mail handling system that imports data from a thickness measurement device regarding the thickness of a substantially flat mail article, counts the number of flat articles deposited on the top surface of the drop pocket, instructs the drop pocket to open to drop a unitary body of flat mail articles when the total stack thickness and/or number of articles exceeds threshold limits. A computer, operably connected to conventional conveyor system having, a drop pocket, a thickness measurement device, and a conveyor, implements the system.

A sequential mail sorting system for generating sort sequence codes, interpreting them for the sequential sorting of mail into a mail carrier walk sequence and providing for holdout mail types, which includes reading a sort plan text file for a selected postal delivery zone and determining the number of bins required in the sorting machine, selecting the carriers whose routes are located in such zone, generating sort sequence codes for sorting the mail in a sequential order, and generating sequence codes for holdouts and regular mail types and placing them into a sort plan binary file. The generating of sort sequence codes includes generating and interpreting sort sequence codes for holdout mail types to allow for sorting and removal of holdout mail from the mail sorting stream in the initial sorting pass of a multiple pass sequential mail sort. It also includes such a step which is performed in the final sorting pass. The system further provides a lookup procedure for hashing the sort plan binary file to allow for rapid lookup of the zip code and associated sort sequence codes included in the sort plan, whereby a sorting machine uses the sort sequence code to sort mail into an appropriate bin. The system is informed of the pass in which holdouts are to be offloaded and of the holdout special handling categories to be used in the offloading pass, and of the number of sequential sorting passes to be used.

Presentation control for flat article singulation mechanism and sensors suitable for use therewith

An apparatus and method are provided for controlling the presentation of articles to the singulation head of a system for singulating a stack of edge-mounted articles, for example mixed mail, which mechanism senses the instantaneous pressure at which the lead article of the stack is pressed against the singulation head. A feedback control may be provided responsive to a difference between detected instantaneous pressure and a desired target pressure for controlling at least one drive member in a manner so as to reduce such difference. Where there is a pick window of instantaneous pressure at which singulation can be effectively performed, a control may also be provided to inhibit operation of the singulation head when the instantaneous pressure is outside the pick window. Two vertically spaced pressure sensors may be provided on the singulation head to detect the angle at which the lead article is presented to the head and controls may be provided for the drive mechanism(s) to reduce the difference between the instantaneous angle detected and an optimum angle for singulation and/or to inhibit operation of the singulation head when the instantaneous angle is outside of a range where singulation may be effectively performed. The sensor preferably includes a lever extending from the surface of the singulation head which is moved by a distance dependant on the pressure applied thereto. A servo motor may be connected to the lever to apply a bias pressure thereto which bias pressure is determined by a control signal applied to the motor. The sensor may also include a position encoder generating an output indicative of lever position.
