A method for making an audio speaker cover using at least some of the following steps, not necessarily in the sequence listed: evolving a CAD first stage model of an audio speaker cover with an array of apertures; determining a desired blank workpiece manufacturing configuration by electing to process a single blank workpiece or an assembly of stacked blank workpieces; affixing the single blank workpiece or stacked blank workpieces in relation to a CNC machine; addressing one or more of the stacks simultaneously or sequentially to create apertures in the audio speaker covers with parallel walls and square shoulders to provide strength while minimizing losses in sound transmission, the apertures and intervening lands providing a visually attractive appearance to an observer.

Method for making a speaker cover for enhanced audio performance

An audio speaker cover with a central region and a peripheral region. The central region has a surface that faces an observer and a speaker cover body below the surface. The audio speaker cover body defines a plurality of apertures with lands between the apertures. The apertures have cylindrical walls that meet the surface orthogonally. Precisely engineered apertures permit minimal sound transmission loss and allow a high aperture density without sacrificing the ability of intervening lands in the audio speaker cover to protect an underlying speaker.

Audio speaker cover for enhanced audio performance

An energy absorber includes a base sheet and a plurality of energy absorbing units with end walls and associated leaf spring or helicoid accessories extending from the base sheet. The accessories reduce buzzes, squeaks and rattles associated with an environment of use. In one embodiment, the leaf springs are defined by slits in a domed portion of the end walls. In another embodiment, the helicoid is formed by for example a milling step performed on an end wall. The side walls buckle or bend after absorbing energy. Methods related to the above are also described.

Energy absorber with anti-BSR accessory

An energy absorber includes a base sheet and a plurality of energy absorbing units with domed countermeasures extending from the base sheet. The countermeasures have slits in a domed portion thereof. The side walls of the energy absorbing units protect an adjacent object by cushioning the blow following repeated impacts in both vehicular and non-vehicular (e.g. helmets) environments. Preferably the side walls are oriented to buckle or bend after absorbing energy when impacted. The countermeasures primarily deaden any associated buzzes, squeaks or rattles. The integrally-formed countermeasures have a lower standing strength than the energy absorbing units. Methods related to the above are also described.

Energy absorber with anti-BSR countermeasure

An energy absorber includes a base sheet and a plurality of recovering crush lobes extending from the base sheet. The crush lobes protect an adjacent object by cushioning the blow following repeated impacts in both vehicular and non-vehicular (e.g. helmets) environments. Each crush lobe includes a side wall that is oriented to buckle or bend and then spring back after absorbing energy when impacted. At least one of the base sheet and an end wall of at least one crush lobe optionally includes a number (X) of integrally-formed protruding countermeasures where 0&#x3c;=X&#x3c;1000 of lower standing strength than the crush lobes. Methods related to the above are also described.

Recoverable energy absorber

An energy absorber includes a base sheet and a plurality of crush lobes extending from the base sheet. Each crush lobe includes a side wall oriented to crush and collapse to absorb energy when impacted in a first direction and includes an end wall. At least one of the base sheet and the end wall of at least one crush lobe includes an integrally-formed protruding countermeasure of lower standing strength than the crush lobes so that the protruding countermeasure acts to dampen movement causing buzzes, squeaks and/or rattles between the end wall and an adjacent structure. The countermeasure can be integrally formed or an insert, such as a magnet or other insert. Methods related to the above are also described.

Energy absorber with anti-squeak anti-rattle feature

A thermoformed product formed during a thermoforming process includes a thermoformed sheet of polymeric material having front and rear surfaces defining a thickness, and having a first section thermoformed to include a non-planar three-dimensional useful structure and at least one second section. Each of the at least one second sections have a first area of reduced thickness and have a second area including attachment structure, with the attachment structure being formed in part by material extruded from the first area into the attachment structure while the polymeric material of the sheet is hot during the thermoforming process.

Thermoformed product with coined region

A thermoforming process capable of coining and flowing material is provided, such as for making a thermoformed energy absorber for self-attachment to a vehicle bumper beam. The energy absorber includes a thermoplastic sheet with first thickness shaped by a thermoforming process to include a base and lobes configured to absorb energy. The sheet further has integrally formed attachments with solid heads formed from material flowed from adjacent areas into the attachment during the thermoforming process. Many other structures can be formed, such as ringed ridges, thinned regions, snap-attachments, hooks, living hinges, bosses, and the like. The present invention further includes an apparatus and a method for accomplishing the above, such as a heater for heating the sheet, and a die for stretching and shaping the sheet, where heated material is flowed by opposing coining die components to form selectively-shaped 3D structures.

Modular energy absorber with ribbed wall structure

Disclosed is an energy absorbing structure (10) for decelerating an object that impacts the structure. The structure has at least one energy absorbing member (20). Each member includes a stranded structure such as expanded metal (22) which provides the energy absorbing structure (10) with the characteristic of energy absorption according to a near square wave characteristic.
